Catching and Replacing a Failing Fuel Line on a 2008 King Quad 400FS 4X4 Semi-Auto

A fuel hose almost never fails all at once. It gives you weeks or months of small hints first, and the owner who recognizes them replaces a five-dollar piece of rubber in the driveway instead of walking out of the woods. Here is what the 2008 King Quad 400FS shows you when its fuel line is on the way out, and how to put a fresh one in properly.
Early Warnings You Should Not Ignore
- A wet patch or small puddle of gasoline on the skid plate or floor after the quad has been parked with a full tank
- A fuel odor around the front rack and tank area that hangs on long after the engine is cold
- Hairline crazing, a chalky grey surface, or a length of hose that feels rigid rather than springy when you pinch it
- A section that has gone soft, swollen, or spongy, which usually means the inner liner has broken down
- A dust-caked ring of dried fuel at either fitting — the signature of a leak too small to drip
- Bogging as you open the throttle, hesitation at steady speed, a lean stumble under load, or symptoms that mimic an empty tank
The performance complaints matter as much as the visual ones. Because this machine feeds its carburetor by gravity, there is very little pressure available to push fuel past a restriction. A hose that has partly collapsed internally or has gum buildup at the barbs will starve the float bowl exactly when the engine is asking for the most fuel, which is why the symptom so often appears on a long climb or a heavy pull.
Fuel Delivery on the 400FS
This model pairs the semi-automatic five-speed transmission with a carbureted 376cc single, so the fuel system is entirely mechanical. A petcock valve threaded into the base of the tank gives you ON, RESERVE, and OFF, and a short rubber hose carries fuel downhill into the carburetor float bowl. Nothing is pressurized and there is no pump in the circuit, so shutting off the supply is as simple as moving a lever. The carburetor also has a float bowl drain screw at its lowest point, which is your friend when it comes time to empty residual fuel.
Since this is a 4X4 chassis, the hose has to share the left side of the frame with the front differential housing, its driveshaft, and the extra crossmembers that four-wheel drive requires. Clearances are tighter than on a two-wheel-drive quad and the retaining clips exist for a reason. Note where each one sits before you disturb anything.
The Aging Process Behind the Failure
Hose rubber breaks down from both surfaces. Outside, engine heat cycles and long exposure to air and sun pull the plasticizers out of the compound, leaving a hose that has lost its flexibility. Riders in dry, arid country see this happen sooner, because low humidity keeps drawing moisture out of the hose wall and hardening it. Once the material is stiff, normal frame flex on rough ground opens fine cracks.
Inside, ethanol-blended pump gas attacks chemically. The alcohol content absorbs water and gradually degrades the liner, and fuel left standing in the hose during an idle stretch leaves gum and varnish behind at the fittings while softening the inner wall. That is how a hose ends up looking acceptable while being functionally worn out.
Parts, Tools, and Working Safely With Gasoline
Collect everything before the first fitting comes loose: nitrile or rubber gloves, eye protection, a sealed fuel-rated container, a drain pan, replacement hose matched to the original inside diameter, fresh pinch or worm-gear clamps, pliers, a flat-blade screwdriver, a razor blade, sockets for the seat and body panels, and clean rags.
Give the ventilation real thought instead of waving at it. Gasoline vapor is heavier than air and pools along the floor, which is where furnace pilots, water heaters, and extension cords live, so open the garage door fully or roll the machine out into the open. Disconnect the battery, shut off standing flames in the space, keep grinders and torches away entirely, and wipe up any spill immediately rather than letting it evaporate underfoot all afternoon.
Taking the Old Line Off
Move the petcock to OFF first. Remove the seat and the plastic over the tank so both ends of the hose are visible, position the drain pan under the carburetor, and open the float bowl drain screw to empty the bowl. Then use pliers to walk both clamps well back along the hose, clear of the barbs.
Twist each hose end a quarter turn before pulling. That shears the varnish bond and keeps the force out of the fitting itself. If a hardened end still will not release, split it lengthwise with the razor and peel it off in halves — the petcock spigot and the carburetor inlet are both far more fragile than a hose you are discarding. Trace the routing through its clips and around the front driveline as the old piece comes out, and photograph it so you have a reference.
Fitting the New Hose and Confirming It Holds
Cut the replacement to the same length as the original. Longer is not safer; it just gives the hose somewhere to rub. Push each end fully onto its barb, past the raised bead, and do it completely dry. Grease, oil, and silicone belong nowhere near a fuel fitting, since a lubricated sealing surface both leaks and allows the hose to migrate off the barb over time. Thirty seconds in hot water will soften a stubborn new hose enough to seat by hand.
Place the fresh clamps just behind each bead and tighten evenly — firm grip, no crushed rubber. Route the hose back through the original clips so it clears the exhaust, the front driveshaft, and the steering. Turn the petcock to ON and let a full tank apply static pressure on both joints for several minutes with a dry rag beneath them, then start the engine and inspect again at idle. A short slow lap around the yard, followed by a final look while everything is warm and expanded, is the last confirmation you need before the panels go back on.
