What It Takes to Replace the Fuel Line on a 2008 Sportsman 90

The Short Path From Tank to Carburetor

Understanding the layout before you start makes the rest of the work obvious. On the 2008 Sportsman 90 fuel exits the tank through a shutoff valve, drops down a short length of rubber hose under nothing but gravity, and arrives at a small carburetor fitted with a drainable float bowl. Clamps or pinch clamps hold the hose to a barb at each end. This machine is not fuel injected, so no pump pressurizes the line and nothing needs bleeding before you open a fitting. Shutting the valve off does all the isolation the job requires.

If the 90 were injected, the sequence would open differently: remove the pump fuse, crank the engine until it dies to relieve the pressure, disconnect the battery, and expect the possibility of a locking quick-connect coupler at one end instead of a clamped barb. It is also worth noting that the 90 runs two-wheel drive through a chain, which keeps the hose route short. Four-wheel-drive utility quads snake their lines past front differential hardware and additional frame structure, so they carry more clips and clearance points along the way.

Where Old Hose Goes Wrong

The flexibility of new fuel line comes from plasticizers mixed into the rubber, and those additives slowly leach out. Once they are gone the wall is hard and brittle instead of pliable. The air-cooled engine heat cycles the hose on every ride, vibration flexes it thousands of times an hour, and brittle rubber under that load eventually cracks, usually at a bend or right at the lip of a fitting.

Environment shifts the timeline. Hose kept in dry, low-humidity air stiffens years earlier than the same part in a damp climate, because moisture leaves the wall and does not come back. Ethanol-blended pump gas then goes after the inner liner, absorbing water and degrading the material from inside. That is how a hose can pass a quick glance while gum and softened liner debris head toward the carburetor.

Clues That the Line Needs Attention

Look and smell before you ride:

  • Fuel collecting under the machine after it has been parked, most often directly beneath the carburetor
  • A persistent gasoline smell around the quad with nothing spilled nearby
  • Crazing, cracking, or a chalky white surface on the hose, or a stiff section that no longer flexes
  • Bogging under throttle, a lean stumble, surging, or the engine acting as if the tank were nearly dry
  • Dirt caked into a damp ring at the tank valve or the carburetor inlet, which is dried residue from a slow weep

A gravity-fed leak on this machine drips any time the valve is open, so it is easy to pin down. On an injected quad the pressurized fuel escaping the same crack tends to atomize and evaporate before it reaches the floor.

Getting Organized and Working Safely

Gasoline vapor is heavier than air. It settles at floor level and pools around whatever sits low in the shop, which typically means cords, chargers, and heaters. Work outdoors or with the building genuinely open, keep every flame and spark source away from the machine, and wear gloves because gasoline strips the oils from skin immediately.

  • Replacement hose in the correct inside diameter for the 90, specified as small-engine fuel line
  • New hose clamps or pinch clamps, or a small clamp assortment
  • Nitrile or rubber gloves and a stack of clean rags
  • An approved container for drained fuel and a shallow catch pan
  • Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and panels
  • A hose cutter or sharp razor for clean square ends

Freeing the Old Hose

Turn the valve to OFF. Pull the seat and any plastic that covers the tank outlet or carburetor so you can see the whole run at once. If the tank holds a fair amount of fuel, siphon it into your container, then open the float bowl drain and let the carburetor and the low end of the hose empty out. That step alone keeps the majority of the fuel out of your work space.

Slide the pan under the carburetor inlet and set a rag beneath the fitting. Move both clamps well down the hose before you touch a joint. After years of service the hose usually varnishes itself to its brass barb, so break the bond with a gentle twist rather than a hard pull. If it stays put, slit it lengthwise with a razor and peel it off. Cutting up hose destined for the trash is smarter than snapping a carburetor spigot or bending the valve fitting. Note the routing and any retaining clip before the old line is completely out.

Fitting the Replacement and Proving It Holds

Cut the new hose square and match the original length. Extra hose sags into the chain or leans on the engine; a piece cut too short keeps constant tension on both fittings. Slide each end fully onto its barb with nothing on the sealing surface — no grease, no oil, no silicone. Any lubricant there gives fuel a path out from beneath the clamp and can end up inside the carburetor. Warm water briefly softens a hose end that does not want to seat.

Place new clamps just behind the raised bead at each fitting and tighten them evenly rather than crushing the rubber. Follow the original path with a smooth arc, keeping the line away from the exhaust, the chain, and every sharp frame edge.

Open the fuel valve and watch both connections for a full minute as gravity fills the hose. Wipe each joint with a dry rag and inspect again for fresh dampness. Then start the engine, let it idle for a few minutes, and give both ends a last look before reassembling.
