Why and How to Replace the Fuel Line on a 2008 Sportsman 500 H.O. 4x4

Rubber has a service life, and fuel hose lives a harder life than most rubber on a quad. On a 2008 Sportsman 500 H.O., that hose carries gasoline from the tank, past a manual fuel valve and an inline filter, down to the carburetor under nothing but gravity. This is a carbureted machine, so there is no pump pressure involved, but the hose still soaks in fuel from the inside and bakes in engine heat from the outside for years on end.
The Two Forces That Age Fuel Hose
From the outside, heat cycling is what does the damage. Every time the engine warms and cools, a fraction of the plasticizer content that keeps the rubber flexible migrates out of the wall. Repeat that a few thousand times and the hose is stiff, glassy, and unable to absorb the vibration a running engine sends through it. Cracks then form where stress already lives, which is at clamps and in tight bends. Machines kept in dry, low-humidity country harden noticeably faster, since the surrounding air keeps pulling moisture out of the outer jacket.
From the inside, ethanol-blended gasoline takes its turn. Alcohol holds water in suspension, and any long quiet spell allows that water to sit against the inner liner and break it down. What comes loose is gum and soft particulate that heads straight for the inline filter and, if the filter is past its prime, for the carburetor jets. A hose can be hardening outside and dissolving inside simultaneously, which is exactly why appearance alone is a poor gauge on a machine this age.
Symptoms Worth Investigating
- A puddle or wet patch under the machine after it has been sitting with the valve open
- A persistent gasoline odor around the tank area even when the engine is cold
- Dirt embedded in a dried stain at a fitting, the telltale of long-term seepage
- Hairline surface cracks, chalkiness, or a stiff section that refuses to compress when pinched
- Bogging on hills, hesitation under load, or the feel of a nearly empty tank when it is not
The running symptoms are worth a second look. A restricted hose limits what gravity can deliver, while a crack that draws air in rather than pushing fuel out leans the mixture and creates a stumble at wider throttle. Both patterns get blamed on jetting far more often than they deserve.
Preparation and Real Gasoline Safety
Stage everything first: gloves and eye protection, gasoline-rated hose in the original inside diameter, new clamps in the style already fitted, a fresh inline filter, an approved sealed container, a wide drain pan, pliers, screwdrivers, a razor knife, sockets for the seat and bodywork, and rags. An open fitting is a bad time to discover the pan is on the other side of the shop.
Ventilation is the part that actually matters. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward whatever will light it, and the usual candidates sit at exactly that height: a water heater pilot, a kerosene heater, a battery charger. Work outdoors when you can. If you cannot, open the door fully and set a fan low to sweep air across the floor rather than stirring the ceiling. Kill every flame in the space, keep the container capped except while pouring, and dry damp rags outdoors.
Taking the Old Run Apart
Close the fuel valve, which isolates the tank without draining it. Remove the seat and any panel blocking the hose so you can see the valve, the filter, and the carburetor inlet clearly. Slide the pan under the carburetor and open the float bowl drain screw, emptying the bowl on your schedule instead of onto your glove when a hose comes free.
Move every clamp well back along the hose before you touch the joint itself. Spring clamps release with a squeeze of the pliers and worm-gear clamps with a screwdriver. Fuel varnish will have bonded the hose to its barbs, so rotate it gently to break that grip rather than pulling straight. When a section refuses to give, slit it lengthwise with the razor and peel it off, which keeps you from bending the valve outlet or the carburetor inlet. Photograph the routing before the hose is fully out, including every clip and the clearance points around the front differential and the extra frame structure that four-wheel drive adds.
Fitting the Replacement
Lay the new hose alongside the old one and cut it to match. Extra length is not harmless: it sags toward the exhaust or chafes a frame tube. Too short leaves both fittings under standing tension. Push each end onto its barb dry, past the raised bead, and keep grease, oil, and silicone completely away from the fittings. Lubricant on a sealing surface hands fuel a path out from under a clamp that feels perfectly tight, and hot water is the correct way to soften a hose end that resists.
Install the new inline filter with its flow arrow aimed toward the carburetor. Set fresh clamps just behind the bead at each joint and tighten them evenly, stopping before you deform the hose wall. Reseat the run in each original clip so it stays clear of hot surfaces and the front driveline, and make sure nothing pulls on a fitting once the bodywork is reinstalled.
Proving the Job Before You Ride
Open the fuel valve and stand there watching for a solid minute before you touch the starter. Gravity applies constant head pressure to every joint, so a marginal connection will bead up while you do nothing at all. Wipe both fittings and the filter connections with a clean rag and look a second time. Then start the engine, inspect at idle, take a short slow loop, and check once more with the machine warm and everything at full expansion.
Reinstall the bodywork only after all three checks come back dry. And keep in mind the advantage this carbureted 500 has over an injected machine: the filter sits inline in plain sight rather than inside the tank, so the entire path from valve to carburetor is available for a ten-second inspection any time the seat is off. Use that access and the next hose replacement happens in your garage rather than at the far end of the trail.
