A hardening fuel hose usually tips its hand long before it strands you, and the 2008 Sportsman 300 makes those clues easy to find. This is a carbureted machine, which is good news for the home mechanic: a petcock under the tank lets you shut off fuel whenever you like, the connections are ordinary barbs held by clamps, and nothing in the system is pressurized. Where an injected quad forces you to bleed down a pump circuit before you touch a fitting, this one simply needs the valve turned to off.
Clues That Point to the Hose
Start with your nose and the floor. A dark stain or a small puddle beneath the frame after the quad sits overnight is the plainest signal, and on a gravity-fed system the fuel really does drip rather than atomize, because the hose is under nothing more than the weight of the tank above it. A raw gasoline smell in a closed shed deserves the same attention. Then examine the hose itself: look for fine cracking, a chalky exterior, or a section that feels hard and glassy when you pinch it, particularly right where the rubber stretches over the petcock spigot or the carburetor inlet. Running symptoms matter too. Bogging as you climb a grade, a stumble when you snap the throttle open, or the engine acting starved with fuel still in the tank all suggest restricted or leaking supply.
Why Fuel Rubber Gives Out
Time does most of the damage. The plasticizers that keep hose flexible slowly migrate out of the wall under heat, and once enough have gone the rubber stiffens, quits flexing with the chassis, and begins to split. Dry, low-humidity riding country accelerates that hardening, since arid air keeps pulling moisture from the outer surface. From the inside, ethanol-blended pump gas left standing for weeks absorbs water and works on the liner, softening it and leaving gum behind. On a machine this age it is entirely normal for the original hose to be hard as a pencil, and replacing it is cheap preventive work.
What to Gather Before You Start
- New fuel hose in the original inside diameter, rated for gasoline
- Fresh clamps — small worm-gear clamps or pinch clamps, whichever style the machine uses
- Nitrile gloves and eye protection
- A drain pan and an approved sealed container for the fuel you capture
- A stubby flat-blade driver, basic sockets, a razor blade, and clean rags
- Line-clamping pliers, useful for the hose between the petcock and the carburetor even though the valve itself can hold back the tank
Take the vapor seriously even on a small utility quad. Gasoline vapor is heavier than air and settles along the floor, where a shop heater or a water heater pilot light can find it before you smell anything. Work outdoors or with the door rolled fully open and air moving low across the space, cap the fuel container between pours, and let the exhaust cool completely.
Draining and Removing the Old Hose
Turn the petcock to the off position first — that alone stops the tank from emptying onto your boots, which is a luxury an injected model does not offer. Remove the seat and any panel blocking the tank and hose run. With the pan positioned, crack the float bowl drain on the carburetor to empty the low side of the system, then catch what remains in the hose as you pull it.
Slide clamps well back along the hose before you disturb either fitting. A hose end that has varnished itself onto the petcock spigot comes free with a gentle twist rather than a pull; if it refuses, slit it lengthwise with the razor and peel it off instead of levering on the valve body, which is easier to crack than it looks. Do the same at the carburetor inlet. Note the routing as the old hose comes out. Being a 4x4, this Sportsman carries front differential hardware and additional frame structure that a two-wheel-drive quad does not, so the hose often passes closer to those components than you expect. Photograph any clip or clearance point you might not remember an hour from now.
Putting the New Line On
Cut the fresh hose to the same length as the piece you removed. On a gravity-fed layout the run should fall in a smooth, continuous downhill path from the petcock to the carburetor, with no high loop that could trap a vapor bubble and no slack that can rub a frame tube. Push each end fully onto its barb until it bottoms against the shoulder, working the hose on dry. Warm water softens a stiff end enough to slide home. Keep grease, oil, and silicone spray off the fittings entirely, because lubricant on a sealing surface gives fuel a path to weep past the clamp. Position new clamps just behind the raised bead on each barb and snug them firmly without crushing the hose. If an inline filter sits along the run, install it with its flow arrow pointing toward the carburetor. Note the contrast with an injected machine, where the filter is packaged inside the tank with the pump and cannot be serviced from the visible line at all.
Leak Check and Wrapping Up
Turn the petcock back on and watch both connections for a full minute before you touch the starter. Gravity does the test for you: if either joint is going to seep, it will show under nothing more than static head. Wipe the fittings dry and look again with good light. Start the engine and inspect once more at idle, then blip the throttle a few times while watching the carburetor end. Put the panels and seat back on only after several minutes of dry running, then take a slow loop and check underneath one final time. If the 2008 Sportsman 300 still runs rough with a fresh hose and no leaks, a clogged inline filter or a dirty carburetor is the next logical stop.
