Pull the seat off a 2008 Brute Force 750 4x4i and the fuel plumbing is right there in front of you, which makes it easy to inspect and easy to neglect in equal measure. The 749cc V–twin under that bodywork is fed by an injection system, and knowing that up front determines how the entire job unfolds.
Why the Hose Hardens and Splits
Fuel line owes its flexibility to plasticizers mixed into the rubber, and those compounds gradually work their way out over the years. The wall left behind is stiffer, marginally smaller in diameter, and no longer capable of sealing tightly against a barb under a clamp. Every heat cycle from the big twin nudges the process forward, and so does every mile of frame flex on rough ground.
Environment plays a role as well. Riders in dry, low humidity country see hose hardening arrive noticeably earlier, because arid air draws moisture out of the rubber and leaves it chalky. Working in the opposite direction, ethanol–blended pump gas attacks the inner liner, pulling in water and degrading the inner surface, especially when fuel sits unmoving in the line for months rather than circulating. A hose can look serviceable and still be brittle outside, gummy inside, and feeding debris toward the injectors.
What a Failing Line Tells You
- A raw gasoline smell around the tank, strongest right after shutdown while the system still holds pressure
- A damp film, a drip, or grit cemented in a ring around either fitting
- Fine surface cracking that opens when you flex the hose
- A hard, unyielding section that will not compress under your fingers
- Bogging when the machine is loaded, a stumble on quick throttle, or a lean feel higher in the rev range
Because this is an injected machine, a pressure side leak does not necessarily leave a puddle. Escaping fuel often atomizes and evaporates before it hits the ground, so a persistent smell with a dry floor still means a leak.
Confirming the Injected Fuel Path
There is no petcock on this Brute Force. An electric pump inside the tank pressurizes the line running to the throttle bodies, and that pressure remains after the key is turned off. Opening a fitting on a live circuit is how people end up hosing gasoline across a warm engine, so the fuel system has to be bled down deliberately.
The sequence is simple: pull the fuel pump fuse or relay, crank the engine until it stumbles and quits, switch the key off, and disconnect the negative battery cable. With no shutoff valve available, a pair of line–clamping pliers takes the petcock's place, pinching off a soft section so the tank does not siphon while a fitting is apart. Keep in mind too that this is a 4x4 with independent rear suspension, so the hose negotiates more clearance points around front driveline hardware than a two–wheel–drive layout would present.
Setting Up Safely
Have these on the bench before anything comes apart: gloves, eye protection, replacement hose rated for injection pressure in the correct inside diameter, clamps matched to the fittings you find, a quick–disconnect tool if the machine uses a locking coupler, line–clamping pliers, a shallow drain pan, a sealed gasoline container, a screwdriver, pliers, sockets for the seat and plastics, rags, and a sharp blade.
The genuine risk in this job is vapor, not torque. Gasoline fumes are heavier than air and settle at floor level, precisely where your head sits while you reach under the fender, so ventilation has to happen at ground height. Push the machine outdoors or raise the overhead door completely, keep chargers and hot work lights well away, and shut off any appliance with a pilot flame in the building. Gloves stay on, because gasoline absorbs through skin and strips it dry.
Getting the Old Section Out
With pressure relieved, remove the seat and the panels covering the tank and the hose run. Slide the pan into position and lay a rag over each fitting as you separate it, since a depressurized line still carries residual fuel that will drain out.
Slide any clamp well back along the hose before you disturb the fitting, then twist the hose to break the varnish bond rather than pulling straight and hard. A quick–connect coupler is a different technique entirely: compress the locking tabs squarely and pull the fitting off in line, never at an angle, because aged plastic collars crack when levered. If a hose end has fused to a barb, split it lengthwise with the blade and peel it away in strips. Photograph every clip and clearance point before the old line is fully clear of the frame.
Making the New Connections
Cut the replacement to match the original length precisely. Additional hose does not add safety; it sags into the driveline or wears itself thin against a frame tube. Wipe both fittings clean, then work each hose end on until it bottoms out fully against the shoulder.
Assemble dry. No grease, no oil, no silicone spray goes anywhere near a fuel fitting, because lubricant on a sealing surface hands pressurized fuel a path to creep out from under the clamp. A brief dip in hot water is all a stiff hose end needs. Seat new clamps just behind the raised bead on each barb and tighten evenly to firm without cutting the rubber. A self–locking quick–connect gets pushed until the collar clicks, then a firm tug to confirm it has latched, and no clamp is added. Return the hose to every original clip so it clears the exhaust and the front driveline the way the factory intended.
Checking Under Pressure
Refit the pump fuse or relay, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and brings the line up to pressure, which lets you inspect both joints carefully with the engine still off. Look and then feel, since a slow seep is often detected by fingertip before it becomes visible.
Start the engine next and inspect a third time with a clean rag while it idles and warms, because a joint that seals cold can weep once heat and vibration get into it. Only when everything reads dry should the plastics and seat go back on. Finally, remember that the fuel filter on this 2008 Brute Force 750 lives inside the tank as part of the pump assembly rather than inline on the visible hose, so a persistent delivery complaint after a clean installation points there rather than at the line you just replaced.
