Preparing the Space and the Bench
Gasoline is the one genuine hazard in this job, and it behaves in a way people underestimate. Understanding the Twin-Carb Fuel Path

A petcock at the tank shuts off the supply completely, and downstream of it gravity carries fuel to the carburetors feeding the 633cc V-twin. There is no pressure anywhere, so no pump needs bleeding, no fuse or relay comes out first, and no self-locking quick-connect coupler stands in your way. Every joint is a barb with a clamp.
The hose splits after the petcock to serve both carburetor inlets, so examine the main run as well as the branches past the junction rather than replacing a single visible section. What Wears the Hose Out
Rubber depends on plasticizers to stay pliable, and those additives slowly migrate out over years of heat cycling. Arid climates get there faster, since dry air pulls moisture out of the hose wall and leaves the outer surface chalky.
Ethanol-blended fuel does its damage from the inside, holding moisture against the liner and gradually degrading it so fine debris travels toward the carburetors. Fuel standing still is far harder on hose than fuel in motion, which is why a machine that sits for long stretches with a partial tank tends to need plumbing sooner than one worked regularly. Neither process is visible from a few feet away, so on a machine of this vintage the calendar matters as much as a visual check.
Symptoms Worth Chasing Down

- Bogging under load, a lean stumble, or the twin acting starved with fuel in the tank
Disconnecting on a Four-Wheel-Drive Chassis
Close the petcock, then remove the seat and the bodywork needed to expose the tank outlet, the hose run, and both carburetor inlets. Drain each float bowl into your container and close the screws. Slide the pan into place and lay a rag over the fitting you plan to open first, since the hose holds fuel even with the valve shut.
Loosen the clamps and slide them well up the hose. Twist the hose on its barb to break the varnish bond instead of pulling it straight off, which keeps the petcock spigot and carburetor inlets out of harm's way. If a section has fused itself onto a fitting, slice it lengthwise with a razor and peel it off in two pieces. Being a 4x4, this machine routes its fuel line past front differential hardware and extra frame structure that a two-wheel-drive quad does not have, so trace the full path and note every clip and clearance point before the old hose comes out entirely.
Installing and Sealing the New Line
Cut each replacement piece to match the length you removed. Extra hose chafes against the frame or folds into a kink that restricts flow, while a short piece keeps constant tension on both barbs. Push every end fully onto its fitting until it bottoms against the shoulder, and do it dry. Grease, oil, and silicone all give fuel a path to creep out and let the hose walk off the barb over time, so keep lubricants completely away from the sealing surfaces. A few seconds in hot water softens a stubborn end.
Position the new clamps just behind the raised bead on each fitting and tighten them evenly, snug without biting into the rubber. Put the hose back through its original clips so it stays clear of the front driveline, hot surfaces, and suspension components in motion.
Checking Your Work
Open the petcock and wait a minute or two while the line and both float bowls fill. Wipe every joint with a dry rag, then inspect each one under strong light for the smallest bead of fuel. Start the engine, let it idle several minutes, and go over the connections again while everything is warm and vibrating, because heat and movement reveal a marginal joint that seemed fine cold. With every fitting dry through both checks, reinstall the plastics and seat and the 2008 Brute Force 650 is ready to load up.
