How to Change the Fuel Line on a 2008 Honda TRX500 Foreman Power Steering 4x4

The clue that sends most owners looking under the tank is a smell. A 2008 Foreman with power steering sits in the shed all week, and by Friday the whole building smells like pump gas. This machine is carbureted, so the fuel it is losing is moving under nothing more than gravity, and the good news that comes with that is a petcock you can simply rotate to OFF before you start working.

Symptoms That Point at the Hose

Before pulling anything apart, confirm the line is actually the culprit:

  • A fuel puddle or damp patch on the skid plate or the floor beneath the carburetor area
  • Gasoline odor that lingers around the quad hours after it was last run
  • Visible cracking, a chalky surface, or a stretch of hose that feels hard instead of springy
  • Dirt caked into a wet band right at the petcock spigot or the carburetor inlet
  • The engine bogging under load, running lean, or acting starved as though the tank were low

A gravity–fed carbureted machine like this Foreman tends to leave an honest puddle when a hose splits, which is a genuine advantage over a fuel–injected quad where pressurized fuel often mists away before it can drip. If the ground under your machine is clean but the hose is hard and cracked, it is still due for replacement.

Why the Old Line Gave Up

Age does most of the work. The compounds that keep fuel hose flexible slowly migrate out of the rubber, and what began as soft, grippy tubing becomes stiff and glassy. Heat cycling from the 475cc single hastens it, and every mile of washboard trail flexes the hardened sections until small fissures form. Machines kept in dry country age faster still, because low humidity draws moisture out of the hose wall and stiffens it from the outside inward.

Ethanol–blended gasoline attacks from the other side. When a Foreman sits for months with E10 in the system, the alcohol pulls in water and works on the inner liner, so the hose softens internally while cracking externally. That degraded liner material ends up in the float bowl as gum and grit, which is why a hose replacement on a machine this age often pairs natuRally with draining the bowl and cleaning out what has collected.

Prep Work and Handling Fuel Sensibly

Set out gloves, an approved sealed container for drained fuel, replacement hose in the correct inside diameter for your Foreman, fresh clamps or a small clamp assortment, a flat–blade screwdriver for worm–gear clamps, sockets for the seat and fender panels, and a generous supply of rags. Line–clamping pliers are handy but not essential here, since the petcock does that job on a carbureted machine.

Ventilation deserves real attention. Gasoline vapor is heavier than air and pools at floor level exactly where you are kneeling, so roll the quad outside or open the door completely rather than cracking a window. Kill any heater with a pilot light, keep the battery charger and power tools out of the space, and use a sealed LED work light instead of a hot bulb.

Getting the Old Hose Out

Turn the petcock to OFF first. That valve is the reason this job is straightforward compared to an injected quad, which requires bleeding pump pressure electrically before a fitting can be touched. With fuel shut off, remove the seat and the panels that cover the tank so you can follow the hose from the petcock spigot down to the carburetor inlet.

Slide a catch pan underneath and open the float bowl drain to empty the carburetor. That step keeps fuel from running back out of the bowl when you pull the hose, and it gives you a look at whatever sediment has settled in there. Slide the clamps well back along the hose before you disturb either fitting, then twist the hose gently to break the varnish bond at the barb rather than yanking on it. If it will not budge, slit it lengthwise with a razor and peel it off, which protects the brass spigot on the petcock from being bent or cracked.

Take note of the routing on the way out. The Foreman is a 4x4, and with the front differential and its hardware in the way the line threads through more frame clearance points than a two–wheel–drive quad would use. Every clip it passes through is holding it clear of exhaust heat and steering components.

Fitting the Replacement Line

Cut the new hose to match the length of the old one. A long piece chafes on the frame or interferes at full steering lock; a short piece pulls at both fittings and works itself loose. Push each end fully onto its barb until it bottoms out, and do this dry. No grease, oil, or silicone spray belongs anywhere near a fuel fitting, because lubricant on the sealing surface gives fuel a path to creep out from under the clamp. If the hose end is stiff, dip it in hot water for a few seconds and it will slide on without a fight.

Set new clamps just behind the raised bead on each fitting and snug them evenly rather than crushing the rubber. Spring clamps, pinch clamps, and worm–gear clamps all work as long as they sit in the right place and are not reused after they have taken a set. Route the hose back through the original clips so it maintains its clearance, and make sure it has a gentle curve rather than a kink where it turns toward the carburetor.

Leak Check Before the First Ride

Close the float bowl drain, then turn the petcock to ON and simply watch. Gravity does the testing for you on a carbureted Foreman: fuel fills the line and the bowl within a minute, and any weep shows up at a fitting while everything around it is still clean and dry. Wipe both joints with a fresh rag and look again. Then start the engine, let it idle, and inspect a third time with the bodywork still off, since the heat and vibration of a running engine reveal a marginal connection that a static check misses.

Give it several minutes of leak–free running before the panels go back on. While you are in there, it is worth checking the vent line on the tank as well, since a hose that hardened on the fuel side has usually aged the same amount everywhere else.
