Owners of the 2008 Foreman 500 FM1 tend to keep these machines a long time, and that longevity is exactly why fuel hose eventually comes due. This foot-shift Foreman is carbureted, so the line you are replacing carries gasoline from the tank down to the carburetor float bowl under gravity alone, with a petcock valve controlling flow and a clamp securing each end. No pump, no pressure, no couplers to release.

Rubber Does Not Last Forever

Heat cycling is the primary enemy. Every time the engine warms up and cools down, a little more plasticizer leaves the rubber compound, and the hose wall trades flexibility for brittleness. Once it can no longer absorb the vibration a working utility quad generates, small surface checks turn into real cracks. Look at the bends first, particularly where the hose curves away from the tank spigot, since that is where stress concentrates.

Two other factors matter. Dry, low-humidity climates draw moisture out of the hose wall and accelerate hardening from the outside in, so an arid-region Foreman often needs this service earlier than one from a humid area. From the inside, ethanol-blended pump gas attracts water and slowly attacks the inner liner. When fuel sits in the line through a long off-season, the softened liner can gum and shed material that travels downstream into the float bowl and lodges in the jets.

Inspection Checklist

Before ordering parts, confirm the diagnosis with a hands-on look:

  • Check the ground beneath the machine for a gasoline puddle or a dried stain after it has sat overnight
  • Note whether a fuel smell hangs around the tank area long after shutdown
  • Squeeze the hose along its full length, feeling for hard, glassy sections or a chalky surface
  • Look for cracking, checking, or an outright split, especially at the bends
  • Examine both fittings for a dust-caked brown ring, which is dried fuel from a slow weep
  • Consider whether the engine has been bogging under load, running lean, or acting like it is low on fuel when it is not

That last symptom deserves attention. A hose that has collapsed internally, or a clamp that has loosened enough to let air in, will starve the carburetor without ever putting a drop on the floor.

Setting Up the Job Safely

Collect your fuel line in the correct inside diameter, new hose clamps or a clamp kit, nitrile or rubber gloves, eye protection, a lidded drain container, rags, pliers, a flat-blade screwdriver, a fresh razor blade, and the sockets needed to pull the fender panels.

Ventilation is the genuine safety consideration here, and it is worth being specific about why. Gasoline vapor is heavier than air, so it does not rise and disperse; it sinks and creeps along the floor until it reaches an ignition source, and on a lot of properties that source is a water heater or furnace pilot in the corner of the same building. Work outside or with the overhead door fully open, kill every heater and spark-producing tool, disconnect the battery negative, and cap your drain container as soon as fuel is in it.

Taking the Old Hose Off the Machine

Rotate the petcock under the left side of the tank to OFF. That valve is your total shutoff on a carbureted Foreman, which is why this job needs no line-clamping pliers and no depressurizing procedure. Remove the seat and the panels obstructing the tank outlet and the carburetor inlet.

Slide a drain pan under the carburetor and back out the float bowl drain screw. Let the bowl empty completely, then retighten it. Now move each clamp back along the hose, away from the fitting, and break the varnish bond by twisting the hose a quarter turn on the barb rather than pulling straight against it. A hose that has hardened onto a spigot should be slit lengthwise with a razor and peeled off, not levered.

Record the routing with a photo before the second end releases. On this 4x4 chassis, front differential and driveshaft hardware crowd the frame and the hose runs through particular clearance points and clips. Matching that path on reassembly keeps the new line clear of the exhaust and rotating parts.

New Line In, Then Verify

Cut the replacement to the exact length of the piece you removed. Longer is not safer — excess hose sags into the frame, chafes through, or kinks at a loop, while a piece cut too short pulls on the fittings. Push each end fully onto its barb until it seats against the shoulder, dipping the hose ends in hot water first if they resist.

Keep the fittings dry throughout. Grease, oil, and silicone on a sealing surface give fuel a route to escape and allow the hose to walk off the barb over many heat cycles, so nothing slick goes near the spigots. Install fresh clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. Route the hose through its original clips with clearance from the front driveline and the shift linkage on this manual FM1.

Make sure the float bowl drain screw is closed, then turn the petcock to ON and let gravity fill the line and bowl. Wipe both joints dry with a clean rag and study them for several minutes with the engine off, using a flashlight to catch a slow film before it becomes a drip. Once both hold, Reconnect the battery, start the Foreman, and let it idle to operating temperature while you work through the gearbox and check the fittings again with everything hot. Bodywork goes back on last. Finish with a short ride close to home and a smell check when you park it.
