Fuel Line Replacement on a 2008 Honda TRX500 Foreman 4x4 ES with Power Steering

Establish what kind of fuel system you are dealing with and the rest of this repair falls into place. The 2008 TRX500 Foreman 4x4 ES with power steering is a carbureted machine, so fuel travels from the tank to the carburetor by gravity through a short rubber hose, with a manual valve at the tank as the only shutoff. Nothing in that hose is pressurized, and no electrical component has to be disabled to open it. What the electric shift and power steering hardware does add is a busier area around and beneath the tank, so it pays to look before you reach.

The Valve, the Hose, and What Is Not There

Your Foreman carries a lever–style petcock at the base of the tank with OFF, ON, and RES positions. Closing it stops flow and makes the whole job possible without emptying the tank. It is worth knowing what a fuel–injected utility quad demands by comparison: no petcock exists on those machines, an electric pump sits inside the tank, the supply hose holds pressure after shutdown that must be relieved by pulling the pump fuse and letting the engine stall, and the fuel filter lives inside the pump assembly rather than out on the line. Your machine skips all of that.

The electric shift system routes its own wiring and the shift motor near the rear of the engine, and the power steering unit and its harness occupy space up front. Neither one touches the fuel hose directly, but both add connectors and looms you should not disturb while working. Note where the harness passes near the tank so you can tell it apart from the fuel line and the tank vent hose at a glance.

Why the Rubber Hardens and Splits

Fuel hose ages chemically rather than mechanically. Plasticizers that keep the wall flexible slowly leave the rubber over years of heat cycles, and what remains is stiff and prone to cracking, especially in the last inch at each fitting where heat and vibration are worst. Dry climates accelerate the process by pulling moisture out of the hose wall and hardening the outer skin until it turns chalky and crazes.

Ethanol–blended fuel works from the inside. It draws water into the system, which slowly degrades the inner liner, and gasoline left sitting in the line for months leaves gum and varnish that bonds the hose to the barbs and sheds particles toward the carburetor jets. On a machine of this vintage the two effects together mean a hose can look serviceable and still be the source of a lean stumble.

Symptoms That Point at the Line

Look and smell for the following:

  • Fuel pooled beneath the machine or a wet streak running down the cases
  • A gasoline odor around the tank that persists long after shutdown
  • Visible cracking, chalky texture, or a rigid section you can feel by pinching the hose
  • Bogging under load, hesitation off the bottom, or lean surging that behaves like a low tank
  • A ring of dust adhered to dried fuel residue at either barb

With gravity feed, a leak anywhere upstream of the carburetor can drain the tank onto the floor while the machine sits with the valve open, so none of these should wait.

What to Have Ready and How to Keep It Safe

Stage the following beside the machine:

  • Rubber or nitrile gloves and eye protection
  • A drain pan plus a sealed, fuel–rated container and funnel
  • Fuel–rated hose matched to the original inside diameter
  • Fresh clamps in the factory style
  • Flat–blade screwdriver, needle–nose pliers, a pick, sockets, and clean rags

Get the machine outside or open the shop door completely before you begin. Gasoline vapor is heavier than air, which means it settles and rolls along the floor toward pilot lights and heaters rather than drifting out an open window. Cap the recovery container between pours, keep grinders and torches out of the building while a line is open, and take the soaked rags outdoors when you are done.

Getting the Old Hose Off the Machine

Close the petcock. Remove the seat and any fender or tank cover blocking the run from the valve down to the carburetor. Set the pan underneath, open the float bowl drain screw, and let the bowl and hose empty through the overflow tube before retightening it. Now you are pulling an essentially dry hose.

Work each clamp back along the hose and clear of the fitting. Twist the hose end to break the varnish bond rather than pulling straight, and slit a stubborn end lengthwise with a razor rather than levering on the petcock spigot or the carburetor inlet. Pay attention to the routing as it comes free: this is a 4x4, so the front differential and propeller shaft fill part of the lower frame and the factory clipped the hose to keep it clear of that hardware, the exhaust, and the electric shift wiring. Photograph every clip before the hose is fully out.

Fitting the New Line and Verifying the Seal

Cut the replacement to the original length, no longer. Extra hose sags toward the front driveline; a short piece strains both fittings every time the engine rocks. Push each end on dry, fully seated against the shoulder of the barb, and use nothing to lubricate it — grease, oil, and silicone all create a leak path on a sealing surface and cannot be removed once applied. A few seconds in hot water softens a tight end safely. Place the clamps just behind the raised bead on each fitting, tighten evenly without cutting into the wall, and restore the hose to every original clip and guide.

With the drain screw closed, turn the petcock to ON and watch both joints for a full minute, then wipe them dry and look again. Repeat with the valve on RES, which draws from lower in the tank. Start the engine and inspect once more at idle as the hose reaches operating temperature. Reinstall the plastics only after everything stays dry through all three checks. If your Foreman still stumbles afterward, the old hose likely fed debris into the carburetor before it came off, and the float bowl and jets are where to continue.
