Replacing a Worn Fuel Line on Your 2008 Honda Foreman 500 ES 4x4

The 2008 TRX500 Foreman ES earned its reputation by being difficult to stop, but a cracked piece of rubber hose will do it anyway. Fuel delivery on this generation is carbureted and gravity fed, with a petcock on the tank and clamps on both ends of a short hose that runs down to the carburetor. There is no fuel pump and no pressurized line to worry about, which puts this repair comfortably within reach of an intermediate home mechanic.
The Symptoms You Should Not Ignore
Most owners discover the problem by smell or by a stain on the floor. Because the petcock keeps a standing column of fuel on the hose whenever it is open, even a pinhole eventually leaves evidence. Common signs on a Foreman of this age include a wet spot under the frame after parking, a gasoline odor that lingers around the machine, obvious cracking or splitting along the hose, and a dried brown residue ring at either fitting.
Then there are the driveability clues. A hose that has gone hard and partially collapsed inside restricts flow, and a fitting that has loosened lets air in. Either one starves the carburetor, and the engine responds with bogging under load, a lean stumble when you snap the throttle, or the feel of running on fumes with the tank still half full. If your 2008 Foreman has developed a hesitation you cannot pin on anything else, check the fuel line before you start pulling jets.
How Rubber Hose Wears Out
Age is the primary culprit. Every heat cycle from the engine drives a bit more plasticizer out of the rubber, and the wall gradually turns stiff and glassy. A stiff hose no longer flexes with chassis vibration; it cracks instead, usually at the bends. Riders in dry, arid regions see this arrive sooner because low humidity accelerates the moisture loss from the hose wall.
Ethanol in modern pump gas attacks from the inside. Alcohol pulls in water and slowly breaks down the inner liner, so a hose can look acceptable outside while softening and shedding material within. That debris travels straight into the float bowl on a carbureted machine and lodges in the tiny jet passages. Fuel left sitting in the line through a long off-season makes it worse, since stagnant ethanol-blended gas has time to gum and varnish everything it touches.
Tools and a Real Word About Gasoline
Collect these before you loosen anything:
- New fuel line in the correct inside diameter, rated for gasoline
- Fresh hose clamps or a small clamp assortment
- Nitrile or rubber gloves and eye protection
- A lidded drain container and a stack of shop rags
- Pliers, a flat-blade screwdriver, a razor blade, and sockets for the bodywork
Ventilation is not a formality. Gasoline vapor is heavier than air and creeps along the floor toward any pilot light or space heater in the building. Work outside or with the overhead door fully open, shut down every ignition source, disconnect the battery negative, and cap your drain container as soon as it has fuel in it.
Pulling the Old Hose Out
Rotate the petcock on the left side of the tank to OFF. On this carbureted model that is your complete shutoff, so line-clamping pliers are unnecessary. Remove the seat and the fender panels blocking access to the tank outlet and the carburetor inlet.
Set the drain pan under the carburetor and open the float bowl drain screw. Emptying the bowl before you disturb the hose keeps most of the remaining fuel out of your workspace. Retighten the screw, then slide each clamp well back along the hose. Break the varnish bond by twisting the hose on the barb rather than pulling straight against it, and if it has hardened solid, slice it lengthwise with a razor and peel it away from the spigot.
Study the routing before the hose is fully out and take a photo. This is a 4x4 chassis, so the line has to navigate front differential and driveshaft hardware plus the frame clearance points that come with it. Reinstalling along the original path is what keeps the new hose away from hot exhaust and rotating parts.
Installing the New Line and Testing It
Cut the replacement to the exact length of the old piece. Extra hose is a liability, not insurance — it sags, chafes on the frame, and can kink where it loops. Push each end all the way onto its barb until it bottoms against the shoulder. Softening the hose ends in hot water for a few seconds makes them slide on without a struggle.
Keep every fitting dry. Grease, oil, and silicone on a sealing surface give fuel a route to escape and let the hose migrate off the barb over time, so install it clean. Set new clamps immediately behind the bead on each spigot and tighten them evenly without crushing the rubber. Route the hose back through its factory clips, clear of the front driveline, and on this electric shift Foreman keep it away from the shift motor and its wiring.
Verify the float bowl drain screw is closed, turn the petcock to ON, and let gravity fill the line and bowl. Wipe both connections dry and watch them for several minutes with the engine off, using a flashlight to catch a slow film before it becomes a drip. When both ends stay dry, Reconnect the battery, start the machine, and let it idle to full temperature while you cycle the electric shift through its range and check the fittings one last time. Reinstall the plastics, then take a short shakedown loop close to home and give the machine a sniff test when you park it.
