Working on the fuel system of a 2008 TRX250 Recon ES is well within reach for anyone comfortable with hand tools, but gasoline is the one variable on this job that deserves genuine respect. Set up the workspace properly and the rest is easy.
Where You Work Matters
Gasoline vapor is heavier than air. It does not rise and disperse the way many people assume; it sinks to the floor and spreads outward along the ground until it finds an ignition source. That could be a water heater pilot in the corner, a battery charger on the bench, an extension cord that arcs when plugged in, or a shop heater cycling on. Ventilation at floor level is what protects you, so an open overhead window accomplishes very little.
Roll the Recon ES outside, or open the shop door completely and work near it. Let the engine cool all the way down before you begin, because an air-cooled cylinder and exhaust header hold heat long after shutdown. Keep an extinguisher within arm's reach, wear gloves since gasoline strips the oils out of skin quickly, and spread used rags outdoors to dry rather than balling them into a closed container.
The Fuel Setup on This Recon ES
The 2008 model is carbureted. Its 229cc air-cooled single draws through a carburetor, and the electric shift system handles gear changes only, so nothing in the fuel path is pressurized. There is no pump to disable, no relay to pull, and no residual pressure to bleed. A petcock under the tank provides ON, OFF, and reserve, giving you a mechanical shutoff at the source. Both hose ends are held by ordinary clamps rather than the self-locking quick-connect couplers found on injected quads, and the carburetor float bowl empties through a drain screw underneath.
The Recon ES is 2WD with a solid rear axle. With no front differential filling the space below the tank, the hose takes a short, mostly visible route down to the carburetor once the seat and left side panel are off.
Why Hose Gives Out With Age
Outside, heat and light are the enemies. Every heat cycle drives plasticizer out of the rubber, and after fifteen or more seasons the hose feels stiff, looks glazed, and cracks at its sharpest bend. Machines living in dry, low-humidity country get there soonest, since arid air pulls moisture from the hose wall continuously.
Inside, ethanol-blended fuel is the aggressor. E10 holds water in suspension, and every span of storage with gas standing in the line lets that mixture soften the liner and leave gum behind. Both processes have had plenty of time on a machine of this vintage, which is why hose replacement here is a calendar decision rather than a mileage decision.
Warning Signs to Watch
Any of the following justifies pulling the side panel:
- Fuel odor lingering around the quad hours after shutdown
- A damp ring or small puddle under the left side of the engine
- Fine cracking, a chalky feel, or hose that holds its bend when released
- Grime stuck in a ring at a clamp, the residue of slow seepage
- Bogging under throttle, a lean surge, or symptoms of an empty tank with fuel aboard
Take the performance complaints as seriously as the wet ones. Gravity is the only force moving fuel to the carburetor, so a hose swollen shut internally can idle perfectly and then starve the engine halfway up a hill without ever leaking.
Tools and the Removal Sequence
You will need the new hose in the correct inside diameter, new clamps, a drain pan, an approved fuel container, line-clamping pliers as backup, a flat-blade screwdriver, a small socket set, a razor knife, rags, and a light.
Turn the petcock to OFF. Remove the seat and left side panel, then slide the pan under the carburetor and back out the float bowl drain screw so the bowl empties through its tube. Retract both clamps along the hose and plan on replacing them, since the originals have almost certainly lost their tension. Twist each hose end on its barb to break the varnish bond before pulling, and slit any end that has hardened onto its fitting so you can peel it off instead of prying. The petcock spigot in particular becomes fragile with age. Note the clip locations and the hose clearance from the exhaust before the old line comes free.
Fitting the New Line and Verifying It
Cut the replacement to match the original length, no longer and no shorter. Push each end on dry, seating it fully against the fitting shoulder, and keep every lubricant off those surfaces — grease on a barb creates a seep path and lets the hose gradually migrate off under vibration. Warm water for half a minute is all a stubborn end needs. Position each clamp just behind the raised bead, tighten evenly without crushing the rubber, and route the hose back through its original clips.
Close the float bowl drain screw and turn the petcock to ON. Watch both joints for a solid minute as fuel refills the bowl, then wipe the area dry with a clean rag so any new seepage is unmistakable. Start the engine and inspect a second time at idle. A short ride followed by a third look while warm completes the job, because a clamp that seals cold occasionally weeps once the rubber expands. With the panel still off, squeeze the tank vent hose as well — it hardens on the same timeline and a blocked vent mimics a bad supply line.
