Replacing a Worn Fuel Line on a 2008 Honda TRX250 Recon

Ethanol changed what a fuel hose has to survive. A 2008 Recon has spent essentially its entire life drinking blended pump gas, and the short rubber line between its petcock and carburetor has been quietly absorbing that chemistry the whole time. Add fifteen-plus years of heat cycles and you have the most common reason these machines start smelling like gas in the shed.
What Modern Fuel Does to Old Rubber
Ethanol is hygroscopic, meaning it pulls water out of the air and holds it in suspension in the fuel. That moisture sits against the inner liner of the hose and works on it continuously. On top of that, alcohol is a solvent, and it slowly softens and breaks down rubber compounds that were formulated in an era when straight gasoline was the norm. The result is a hose degrading from the inside out while nothing visible changes on the surface.
The real damage happens when the machine sits. Fuel standing motionless in the line oxidizes into gum and varnish, which does two things at once: it hardens a layer inside the hose that reduces flow, and it releases fine particles that migrate downstream toward the carburetor jets. A Recon used for seasonal chores and parked for months at a time takes this abuse harder than one ridden every week.
Heat, Age, and Dry Air
The other half of the story is what happens outside the hose. Rubber stays flexible because of plasticizers built into the compound, and every heat cycle from the air-cooled 229cc engine drives a little more of that out. The hose loses its spring, becomes stiff, then turns brittle. Once it can no longer flex where it bends toward the carburetor, that curve stops absorbing movement and starts concentrating stress, and a crack opens exactly there. Riders in arid regions see this arrive sooner, because dry air draws moisture out of the hose wall from the outside and speeds up the hardening.
Symptoms and a Quick Inspection
- Gasoline odor that persists around the quad hours after shutdown
- A damp patch or slow drip on the floor beneath the left side of the engine
- Fine cracking on the outside of the bend, or a chalky gray surface
- A section that feels rigid rather than springy when you pinch it
- A dust-caked ring at either fitting from fuel weeping and drying repeatedly
- Bogging on climbs, a lean stumble when the throttle opens, or behavior that mimics a low tank
Because the Recon feeds by gravity, a crack anywhere above the carburetor can empty the tank onto the floor with the ignition off. That makes a suspect hose a right-now job rather than a someday job.
How This Recon Is Plumbed and What You Need
The 2008 Recon is carbureted. A manual petcock under the tank controls flow with OFF, ON, and RES settings, and a single short hose carries fuel down to the carburetor inlet. There is no pump and nothing pressurized, so closing the petcock is your complete isolation procedure. An injected quad works the other way around, holding the supply line under pressure from a tank-mounted pump, which means pulling the pump fuse and running the engine down before opening a fitting. Nothing like that applies here.
This is a two-wheel-drive chassis, so the hose run is short and fully accessible with the seat and tank cover off. Four-wheel-drive utility quads route their lines around a front differential and additional frame crossmembers, adding clips and tight spots. For the job itself, collect gasoline-rated hose in the original inside diameter, two new clamps, gloves, eye protection, a sealed fuel container with a funnel, a screwdriver, pliers, a socket set, a razor blade, and rags. Fit new clamps rather than reusing old ones, since spring clamps relax with age and worm-gear bands deform permanently once tightened.
Handle the gasoline with genuine care. Vapor is heavier than air, so it sinks off the machine and spreads across the floor toward water heater pilots, shop heaters, and chargers at ground level. Work outdoors if possible, or open the overhead door completely and shut off every flame in the building. Keep drained fuel capped rather than open in a pan, and wear gloves because gasoline strips skin oils within seconds.
Taking the Old Line Out
Set the petcock to OFF. Attach a short hose to the float bowl drain nipple on the bottom of the carburetor, run it into your container, and open the drain screw so the lowest point in the system empties without a mess. Slide both clamps well back along the hose. Twist the hose a quarter turn each way where it meets the barb, which shears the varnish that has effectively glued it in place, and it will slide off with little force. If the hose is too hard to rotate, slit it lengthwise with the razor and peel it off the spigot rather than levering with a screwdriver, protecting the petcock outlet and the carburetor inlet. Take a photo of the routing before the old hose is fully free.
Fitting the New Hose and Proving It Dry
Cut the replacement to match the original length so it holds the same easy arc with no kinks and no contact with the exhaust or shift linkage. Soften each end in hot water, then push it fully onto its barb until it seats past the retaining bead. Build the joints completely dry, because grease, oil, or silicone on a barb keeps the rubber from gripping the metal and creates a slow weep that additional clamping cannot close. Place the new clamps immediately behind the bead at both ends and tighten them evenly, snug without biting into the wall. Both connections on this Recon are clamped barbs, unlike the self-locking quick-connect couplers on some injected machines that require no clamp at all.
Open the petcock and let it stand for five minutes with the engine off, using gravity as your test pressure. Inspect both joints under strong light, then wipe each fitting with a clean dry rag and look for fuel on the cloth. When both come back dry, start the engine and check again at idle, since vibration exposes a seal that held while everything was still. Finish by pulling the petcock screen and rinsing it in clean fuel, a serviceable detail on your carbureted 2008 Recon that injected machines do not offer, since their filter sits inside the tank with the pump. If delivery problems continue after fresh hose and a clean screen, the carburetor jets are the next place to look.
