Before you touch a single clamp, settle one question: is fuel reaching the engine under pressure or under gravity? On the 2008 Rancher 420 4x4 ES the answer is gravity. This machine is carbureted, it has a manual petcock beneath the tank, and closing that valve genuinely stops fuel from moving. That one fact shapes every step that follows and keeps this from turning into a messy job.
Establishing What Feeds the Engine
A carbureted Rancher gives you three things an injected one does not. The petcock is a real shutoff, the hose is unpressurized so you are only fighting whatever fuel remains in it, and the carburetor has a float bowl drain screw that empties the bowl into a container instead of onto the frame. Fittings at both ends are plain barbs with spring or wire clamps.
The injected Ranchers that arrived later in this platform's life change all three. There is no petcock at all, so a line has to be pinched with clamping pliers or the pump circuit shut down and bled before opening anything. The fuel filter lives inside the tank as part of the pump module rather than sitting inline where you can see it, and the connection at the tank is often a self-locking quick-connect coupler that takes no clamp. Knowing your 2008 is the simpler design keeps you from buying parts and tools you do not need.
Reading the Warning Signs
Fuel line trouble announces itself in a few ways on this generation of Rancher. A persistent gasoline smell around the machine after it has been parked is the earliest and easiest to notice. A wet spot or a small puddle on the skid plate or the floor is more definitive. Look at the hose itself in good light for hairline cracks, a chalky gray surface, or a section that has gone hard, and flex it gently with a gloved hand to feel whether it still bends smoothly or crackles.
Drivability changes matter just as much. When the line restricts, collapses internally, or lets air sneak past a fatigued clamp, the carburetor gets less fuel than it is calling for. The engine bogs pulling a hill, stumbles when you crack the throttle, or surges and dies like the tank is empty when there is plenty of gas in it. Chasing that with jets and spark plugs while a sixteen year old hose sits there hardening is wasted effort.
What Time and Fuel Do to Rubber
The compound in a fuel hose relies on plasticizers to stay flexible, and heat cycling off the 420 single drives those out over the years. As the rubber stiffens it loses the ability to squeeze itself around the barb, and the joint starts weeping even without visible damage. Riders in dry regions watch this happen faster, since low humidity continuously draws moisture from the hose wall and hardens the outer jacket ahead of schedule.
Ethanol-blended gas attacks the liner from the other side, absorbing water and slowly degrading the inner wall while depositing gum and varnish, especially during any stretch when the machine sits unused with fuel in the system. Between the two, a hose can be brittle outside and breaking down inside while still looking serviceable, which is why age is a better replacement trigger than appearance on a quad this old.
Tools, Gloves, and Air Movement
- Nitrile or rubber gloves, plus eye protection if you will be working underneath
- Fuel hose in the correct inside diameter, slightly long so you can trim to match
- Fresh clamps, since the original spring clamps lose tension over time
- An approved container for drained fuel and a funnel that fits it
- Needle-nose pliers, a hose pick, a sharp razor, and a flat-blade screwdriver for the bowl drain
- Sockets for the seat and the plastic panels covering the tank, and a stack of rags
Real ventilation matters here. Gasoline vapor is heavier than air and collects near the floor, so an open window six feet up accomplishes nothing. Push the quad outside or open the door completely, disconnect the battery negative, keep every spark and flame source clear of the area, and keep the fuel container capped between pours.
Getting the Old Hose Off the Machine
Close the petcock, then pull the seat and the plastics over the tank so the valve, the full hose run, and the carburetor inlet are all visible. Slip the container under the carburetor, open the float bowl drain screw, and let the bowl empty through its drain tube. Put a rag under the first fitting you open regardless, because the hose itself still holds fuel.
Slide both clamps back along the hose before disturbing anything. Break the varnish bond by twisting the hose on the barb instead of pulling straight against it. If an end has effectively glued itself on, slit it lengthwise with the razor and peel it away rather than risking a cracked carburetor inlet. This is a 4x4 with electric shift, so the line threads past the front driveline, extra frame structure, and the shift motor wiring on its way down. Note every clip and guide before the hose is fully free.
Installing and Proving the Repair
Cut the new hose to the same length as the old one so it neither rubs on the frame nor tugs at the barbs. Push each end fully onto its fitting until it bottoms against the shoulder, dry. No grease, no oil, no silicone spray anywhere near the sealing surface; lubricant there is the most common cause of a leak that appears a week after the job. Hot water is all the help a stiff end should get.
Set the clamps just behind the bead on each barb and snug them evenly without crushing the rubber. Route the line through its original guides, clear of the exhaust and the front driveshaft. Close the bowl drain, turn the petcock on, and stand there watching both joints for two minutes before the engine ever runs, since gravity alone will reveal a poor seal. Wipe each fitting with a dry rag and read the rag. Start the engine, let it warm and idle, and check again while vibration is working on the connections. Reinstall the plastics and seat once you have several minutes of dry running.
