How to Change the Fuel Line on a 2008 Rancher 420 2x4 ES

Nothing about a 2008 Rancher 420 2x4 ES is complicated when it comes to fuel delivery, and that works in your favor. This generation is carbureted and gravity fed, with a manual fuel valve on the tank and a plain hose running down to the carburetor. Compared with the later injected Ranchers, which carry a pump inside the tank and hold pressure in the supply line after shutdown, this setup gives you a simple shut off and a mess-free repair.

Signs Your Fuel Hose Is Finished

Because the system relies on gravity rather than pressure, leaks tend to be obvious. Fuel runs down the hose, collects at the low point, and drips, leaving a wet patch or dried stain under the machine after it has been parked with the valve open. A strong gasoline smell around the tank and carburetor usually accompanies it.

The hose itself tells you plenty. Pinch it along its length: healthy rubber compresses and springs back, while a failed line feels rigid and may show fine cracks when you flex it. A chalky, dull surface where the hose used to be glossy is another giveaway, as is a ring of packed dirt at a fitting where fuel has been weeping and drying. On the running side, expect bogging on climbs, surging, or an engine that acts starved with plenty of fuel still in the tank.

Age, Heat, and Ethanol

Fuel line rubber contains softening agents that keep it pliable, and years of engine heat drive them out of the compound. The remaining wall grows stiff and thin, and vibration from rough ground concentrates at every bend until hairline cracks open. Machines in dry, low-humidity regions harden faster because the ambient air pulls moisture from the hose, so a Rancher kept in arid country may need line sooner than one in a humid climate.

Ethanol-blended gasoline works from the inside. Standing in the hose for months at a time, it draws in water and slowly attacks the inner liner, softening it and creating conditions for gum that can restrict a carburetor jet. Since that damage is invisible from outside, hose age is a more honest measure of condition than a quick visual check on a machine of this vintage.

Gear List and Ventilation

Lay out the following before you start:

  • Fuel-rated hose in the original inside diameter
  • New spring clips or worm-gear clamps in the correct size
  • Gloves, eye protection, and clean rags
  • An approved fuel container and a drain pan
  • A screwdriver for the float bowl drain screw, plus a short piece of clear hose for the drain
  • Sockets and drivers for the seat and fender fasteners, and a razor knife

Handle gasoline with genuine care. Vapor is heavier than air, so it sinks and spreads along the floor toward pilot lights, chargers, and anything else that sparks down low. Work outside or with the door fully open, keep an extinguisher within reach, cap the container between pours, and take oily rags outside afterward rather than leaving them piled up.

Petcock Off, Bowl Drained

Switch the fuel valve to off and let the engine run until it stalls, which clears most of the fuel downstream of the valve. That single move is the advantage a carbureted Rancher has over an injected one, where you would need line-clamping pliers because there is no valve to close. Remove the seat and the panel or fender section that blocks access to the tank and carburetor.

Slip a length of hose onto the float bowl drain fitting, run it into your container, and back the drain screw out to empty the bowl. With the fuel captured, slide the clamps back along the fuel hose before you touch either joint. Spring clips open with pliers and worm clamps with a screwdriver. Twist the hose gently on each barb to break the varnish bond, and if an end refuses to move, cut it lengthwise with a razor and peel it away instead of forcing the fitting. Being a 2x4, this Rancher has no front differential crowding the run, so both ends are reasonably accessible once the bodywork is clear.

Threading the New Hose On

Measure the replacement against the old hose and cut it to match. Extra length invites chafing on the frame or contact with the header, and a short piece keeps tension on both fittings as the machine works. Slide each end fully onto its barb until it stops against the shoulder, working dry the entire time. Never put grease, oil, or silicone on a fuel fitting; lubricant breaks the seal between rubber and metal and gives fuel a path to seep out under the clamp. Warm water softens a stubborn hose end in seconds.

Position the new clamps just behind the bead on each fitting and tighten them evenly, firm but not crushing. Then guide the hose back into its factory clips so it clears the exhaust and stays away from the electric shift wiring and connectors along the engine.

Making Sure It Stays Dry

Turn the fuel valve back on and let gravity fill the line and float bowl before you touch the starter. Watch both fittings for a solid minute, then wipe each one with a clean rag and inspect it for a damp streak. Once you are satisfied, start the engine, let it idle for several minutes, and check the connections again as everything warms and the hose relaxes into its final position.

While you have access, verify that the fuel valve shuts off cleanly and look at the small screen behind it, since new hose does nothing about a restriction farther upstream. Two dry fittings, a hose seated fully on both barbs, and a valve that stops flow on demand mean this Rancher is ready to go back to work.
