Fuel Line Replacement on the 2008 Can-Am Renegade 500

Sport quads get ridden hard, and the 2008 Renegade 500 is no exception. Its Rotax V-twin runs electronic fuel injection, so the hose you are about to replace is part of a pressurized circuit fed by a pump that lives inside the tank. There is no petcock lever to flip, no gravity feed to wait on, and no shutting the fuel off at the tank the way you would on an older carbureted machine. Understanding that up front shapes every step that follows.
Symptoms That Point at the Hose, Not the Engine
Riders often chase ignition or filter problems when the real culprit is a tired length of rubber. Keep an eye out for the following on your Renegade:
- A damp patch or thin fuel puddle under the machine after it has sat overnight
- Raw gasoline odor around the tank area, usually sharpest in the first minutes after shutdown while residual pressure is still trapped in the line
- Hairline cracks, a chalky gray surface, or a stiff section that no longer springs back when squeezed
- The engine stumbling under throttle, feeling flat at the top of the rev range, or behaving as though the tank is nearly empty when it is not
- A ring of caked dirt at a fitting, which forms where seeping fuel has repeatedly wet and dried the surrounding dust
Fuel injection complicates the puddle test. A pinhole on the pressure side can atomize and evaporate before a drop ever reaches the skid plate, so a strong smell with no visible wetness still deserves investigation.
What Actually Kills a Fuel Hose
Rubber does not last forever. Over years of service the plasticizers that keep a hose supple slowly migrate out, leaving material that is harder, more brittle, and far less tolerant of movement. Every heat cycle off the V-twin and every hard landing that flexes the chassis works those stiffened fibers a little further apart until surface checking turns into a genuine crack.
Dry climates speed this along. Low ambient humidity draws moisture from the hose wall, so quads that live in arid country tend to show hardened, glassy line years before machines kept in damp coastal air. Ethanol-blended pump gas comes at the problem from the inside, since alcohol attracts water and gradually breaks down the inner liner. A hose sitting full of stale E10 through a long layup can be degrading internally while the outside still looks presentable, which is exactly how debris ends up traveling toward the injectors on a machine this age.
Setting Up a Safe Workspace
Assemble everything before you open a single fitting:
- Nitrile or rubber gloves, since gasoline pulls the natural oils straight out of skin
- A sealed metal can or approved fuel container to catch what drains
- Replacement hose rated for injection pressure and matched to the original inside diameter, not general purpose carburetor tubing
- Fresh clamps in the correct style, plus line clamping pliers to pinch off any low pressure section since this model has no fuel valve
- Hand tools for the seat and side panels, a razor knife, and a stack of clean rags
Gasoline vapor is heavier than air and settles toward the floor, so a cracked window does very little. Roll the garage door up, work outdoors when you can, and keep heaters, grinders, and anything with a pilot light well clear of the area.
Bleeding Down Pressure and Pulling the Old Hose
Start by killing the fuel pump. Pull its fuse or relay, then crank the engine briefly until it dies on its own — that burns off the pressure still sitting in the rail. Turn the key off and disconnect the negative battery cable before anything else comes apart.
Remove the seat and the side plastics to expose the tank and the run of hose heading toward the throttle body. Slide a catch pan underneath and drape a rag over each fitting as you open it, because even a bled system holds a slug of fuel that will run out. Walk the clamp back along the hose before twisting the end free, and if you find a quick connect coupler, press the locking tabs straight in and pull the fitting off in line with the barb. Levering those collars sideways cracks them, and aged plastic offers no second chance.
The Renegade is a 4x4 chassis, so the line threads past front driveline hardware and extra frame bracing that a two wheel drive quad simply does not carry. Photograph every retaining clip and clearance point while the old hose is still in place. If varnish has glued the hose to a barb, slit it lengthwise and peel it off rather than wrenching on the fitting.
Seating the Replacement Line
Cut the new hose to match the old one exactly. Extra length looks harmless on the bench but chafes against the frame or fouls the steering once everything is buttoned up. Push each end fully onto its barb until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone spray all give pressurized fuel a path to creep past the sealing surface, so leave every lubricant in the cabinet. Softening a stubborn hose end in hot water for thirty seconds is all the help it needs.
Set new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one side. Where the Renegade uses a self locking quick connect at the tank, push until you hear the click and then tug firmly to prove it has latched – that joint wants no clamp at all. Return the hose to its original clips so it stays away from the front differential and off hot exhaust surfaces.
The Final Leak Hunt
Refit the pump fuse, Reconnect the battery, then cycle the key on and off four or five times without starting. Each cycle runs the pump and pressurizes the circuit while everything is still dry and easy to read. Wipe both joints with a clean rag, then look and feel for weeping. Fire the engine and check once more at idle, letting it run several minutes before you trust it.
One last note on this platform: the fuel filter is part of the in-tank pump module rather than an inline unit you can see. New hose does nothing for a plugged filter, so if the Renegade still feels starved after a clean install, that module is where to look next.
