How the Fuel Line Comes Off a 2008 Can-Am Outlander MAX 800

Half of this job is knowing what kind of fuel system you are about to open. Get that wrong on a 2008 Outlander MAX 800 and the first fitting you loosen will remind you in the most direct way possible. This two-up utility machine uses a fuel-injected Rotax V-twin, and the plumbing behaves nothing like the gravity-fed setup on an older carbureted quad.
Injection Changes the Ground Rules
A carbureted ATV feeds its engine by gravity through a petcock, and shutting that valve isolates the line completely before you touch it. The MAX 800 has no such valve. Its pump sits inside the tank and pushes fuel down the line under pressure, and that pressure lingers well after the key comes out. There is also no float bowl on this machine, so there is no drain screw to empty and no bowl to catch debris that makes it past the hose. Everything that leaves a deteriorating line heads toward the pump screen and injectors, which raises the stakes on a worn hose considerably.
Reading the Machine for Trouble
Walk around the quad with your eyes and nose before pulling anything apart. Common tells include:
- Gasoline pooling on the skid plate, or a dried stain on the floor where the machine sits
- A fuel odor that hangs in the air and gets stronger for a few minutes after shutdown
- Hairline cracking, a chalky surface, or a length of hose that has gone rigid
- A dust-caked ring at a fitting, showing where fuel has crept out and evaporated
- An engine that bogs on climbs, hesitates under sudden throttle, or surges lean at speed
Pressurized leaks are sneaky. Fuel escaping a joint on a warm V-twin frequently vaporizes before it can drip, so a smell with no puddle is still a legitimate finding. Squeeze the hose along its full length and flex each bend, watching for cracks that only open under load.
The Chemistry Behind a Dead Hose
Rubber fuel line ages out on two fronts. Heat cycling from the engine drives the plasticizers out of the compound, and the hose gradually loses the flexibility that let it absorb chassis movement. Once stiff, it cracks at the bends. Dry climates speed this along because low humidity draws moisture straight out of the hose wall.
From the inside, ethanol does the work. Blended pump gas absorbs water, and fuel that sits in the line during a long layup leaves gum and softened rubber behind. The result is a hose that is brittle outside and degrading inside, often with nothing obvious visible on the surface. On a machine this age, elapsed years count as much as any visual inspection.
Parts, Tools, and Handling Fuel Sensibly
Have all of it within reach before you start:
- Nitrile gloves and eye protection
- A low drain pan and a sealed approved container for recovered gasoline
- Injection-rated hose in the same inside diameter as the original
- Line-clamping pliers to pinch off flow, since there is no petcock to close
- Fresh clamps in the original style plus a quick-connect release tool if the tank fitting uses a locking coupler
- Sockets and drivers for the seat and plastics, a razor knife, and plenty of rags
Ventilation is the safety item that actually matters here. Gasoline vapor is heavier than air and pools low, so open the main garage door or roll the machine outside instead of trusting a window. Get chargers, heaters, and any open flame out of the space before the first fitting comes loose.
Pulling the Old Line
Start by relieving pressure. Pull the fuel pump fuse, crank the engine until it stalls, turn the key off, and disconnect the negative battery cable. Remove the seat and enough bodywork to follow the hose from the tank outlet forward to the throttle body. Slide the pan under the work area and lay a rag over the joint you plan to open first, since residual fuel will run out even with pressure gone.
Push clamps back along the hose before disturbing the connection. Quick-connect couplers release with even pressure on both tabs and a straight pull; prying one sideways after fifteen-plus years is how the plastic collar breaks. Twist a bonded hose slowly to shear the varnish rather than yanking, and if it will not release, cut it lengthwise and peel it off the barb. The fitting is worth protecting, the old hose is not.
Document the routing while you can still see it. On this 4x4 chassis the front differential and its supporting crossmembers crowd the area, and the line follows a deliberate path that keeps it clear of both the driveline and exhaust heat. A few photographs now save guesswork later.
Putting the New Hose On
Lay the old line alongside the new one and cut to match. Extra length lets the hose drift into something abrasive; too little keeps both fittings under constant tension. Slide each end fully onto its barb until it seats against the shoulder, and do it dry. No grease, no oil, no silicone spray, because a lubricated sealing surface gives pressurized fuel a path to escape past the clamp. If a hose end resists, warm it in hot water for a few seconds and try again.
Set new clamps just behind the raised bead at each fitting and tighten evenly, snug without cutting the rubber. A self-locking quick-connect at the tank needs no clamp at all; push it until it clicks and then pull firmly to confirm engagement. Return the line to every factory clip and guide so nothing hangs into moving hardware.
Verifying, Then Riding
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Every cycle primes the pump and pressurizes the line, letting you inspect both connections while the area is still dry. Wipe the joints, watch for beading, then start the engine and check again as it idles and warms. Only after several minutes with no seepage should the plastics go back on.
Do not expect a new hose to solve a filtration problem. On the injected MAX 800 the fuel filter is part of the in-tank pump module rather than an inline unit you can swap on the visible line. If the machine still acts starved after a clean, leak-free replacement, that assembly deserves a look next.
