Treat This as Preventive Work, Not a Repair

The best time to change the fuel hose on a 2008 Outlander MAX 650 XT is before it gives you a reason to. A line that has been in service this long has absorbed close to two decades of heat cycles, vibration, and whatever fuel has passed through it, and rubber that old rarely has much flexibility left. Doing the job on a quiet afternoon in your own garage beats doing it on a trailer ramp with a fuel smell you cannot ignore.

First, establish the ground rules for this machine. The Rotax V-twin in this Outlander is fuel injected, which surprises some owners of machines from this era. There is no petcock under the tank, no gravity feed, and a pump inside the tank keeps the supply hose pressurized even after the key comes out. Getting Set Up

  • An approved fuel container and a generously sized drain pan
  • Hose rated for fuel injection pressure in the original inside diameter, not low pressure carburetor line
  • Fresh clamps matching the existing style, and a quick-disconnect release tool if the tank fitting is a locking coupler
  • Line-clamping pliers, since nothing on this machine shuts fuel off
  • Sockets and drivers for the seat and plastics, clean rags, and a sharp blade

Then handle the fuel properly, which is the one genuinely hazardous element of this job. Work outdoors, or with the garage door fully open and a fan low to the ground moving air out of the space. Gasoline vapor is heavier than air, so it sinks and pools at floor level where a water heater pilot, furnace, or shop heater can find it long after the smell clears at head height. Keep the battery disconnected while lines are open and the container capped between pours.

Bleeding Down and Pulling the Old Hose

Begin by pulling the fuel pump fuse or relay, then crank the starter for a second or two until the engine stalls or refuses to catch. Turn the key off and disconnect the negative battery cable. Remove the seat and any bodywork blocking your view of the tank outlet, then follow the hose forward toward the throttle body, noting every clip and pass-through. Route the hose back through every original clip and confirm clearance with the suspension at rest.

Verify before the first ride. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the hose while the engine is cold and still, which is the clearest possible condition for inspecting both joints with a flashlight and a clean white rag. Any dampness means reseat the hose and reposition the clamp. Once it holds dry, start the engine, let it idle several minutes, and inspect once more warm, since heat can expose a joint that sealed cold. One final note: the fuel filter on this injected Outlander sits inside the tank as part of the pump module rather than inline on the hose, so lingering fuel starvation after a clean install points to that assembly rather than the line you just fitted.
