Renewing the Fuel Line on Your 2008 Outlander MAX 650

Before a single clamp comes loose on a 2008 Outlander MAX 650, get the workspace right. This machine runs a fuel-injected Rotax V-twin with the pump mounted inside the tank, so you will be opening a pressurized fuel circuit rather than a gravity feed with a petcock, and gasoline handled carelessly is the one part of this job that can genuinely hurt you.
Ventilation and Ignition Sources Come First
Gasoline vapor is heavier than air. It does not rise and drift out an open window — it sinks, pools at floor level, and travels across a shop looking for something to set it off. Work outdoors when the weather allows. Inside a garage, raise the overhead door all the way so air moves along the ground where the vapor actually is.
Then eliminate the ignition sources you are not thinking about. Shut off water heaters, furnaces, and anything else with a pilot light. Unplug battery chargers and maintainers. Move grinding and welding out of the building for the day. Keep a fire extinguisher within arm's reach, wear nitrile or rubber gloves because gasoline strips the oils out of skin quickly, put safety glasses on, and let the V-twin cool completely before you open a fitting. Catch every drop in an approved container instead of letting fuel hit the concrete.
Verifying the Fuel Delivery Setup
The MAX 650 is injected, which rules out several habits carried over from carbureted quads. There is no petcock under the tank to turn off, no float bowl to drain, and no gravity feed to interrupt. An electric pump inside the tank pushes fuel down a single pressurized line to the throttle body, and that pressure stays trapped after shutdown.
So you supply the shutoff yourself with line-clamping pliers, relieve pressure on purpose before opening a joint, and buy hose rated for injection pressure. Low-pressure carburetor line swells and eventually weeps in this application. Look at the tank outlet as well, since injected Outlanders frequently use a self-locking quick-connect coupler there that needs no clamp when reassembled.
The Reasons Hoses Give Out
Fuel line hardens as the plasticizers that keep it supple slowly migrate out of the rubber. On a machine that has been in service since 2008, that process is well advanced. A stiff wall no longer absorbs movement, so heat cycling from the V-twin and chassis flex over rough ground begin working fine cracks into the surface, usually at the tightest bend.
Dry climates compress the timeline, because low humidity draws moisture out of the hose and hardens it from the outside inward. Ethanol-blended gasoline runs the opposite direction, attracting water and gradually degrading the inner liner so the hose softens internally even while the exterior turns brittle. A MAX 650 that sits for long stretches with fuel standing in the line collects both, and any liner material that breaks free travels toward the injectors once the pump builds pressure.
Symptoms Worth Chasing Down
- Gasoline odor lingering around the seat and tank, sharpest in the first minutes after shutdown
- A puddle or wet streak beneath the machine after it has been parked a few hours
- Cracking, crazing, or a chalky bloom on the hose exterior
- A rigid section that refuses to compress under a firm pinch
- Bogging under load, lean running, or an engine acting starved with fuel still in the tank
- Dirt caked into a dried fuel stain at a fitting, which points to a slow weep
Pressurized fuel often vaporizes before it drips, so an odor with no visible puddle is real evidence rather than a false alarm.
Removal on a Stretched 4x4 Chassis
Start by pulling the fuel pump fuse, cranking the engine a second or two until it stalls, switching the key off, and disconnecting the battery negative cable. Then remove the seat and enough side bodywork to reach the tank outlet, and trace the hose all the way forward before disturbing it.
Slide the drain pan into place and drape a rag over the first joint you open, because a depressurized line still holds fuel. Push existing clamps well back along the hose before touching the fitting. Quick-connects release by squeezing the tabs squarely and pulling straight off; levering sideways cracks aged plastic collars. On a barb, twist the hose gently to break the varnish bond, and if it stays locked, slit it lengthwise with a razor and peel it off rather than forcing the fitting.
Watch the routing carefully. The MAX frame is longer than a standard Outlander to make room for the passenger seat, so the run is longer and there are more retaining clips. The 4x4 driveline also places front differential hardware and additional frame crossmembers in the path that a two-wheel-drive quad never has. Photograph each clip before the old piece comes fully out.
Fitting the New Hose and Proving It Dry
Cut the replacement to the exact length of the piece you removed. Excess hose chafes on frame tubes or snags on hardware, and a short one keeps both fittings under tension every time the chassis works. Push each end onto its barb dry until it bottoms out against the shoulder. No grease, no oil, no silicone — lubricant on a sealing surface gives pressurized fuel a path to creep out past a hose that looks perfectly installed. A few seconds in hot water softens a stubborn end enough to seat by hand.
Position new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold pressure without biting into the wall. Where a self-locking quick-connect is used, push until it clicks and then tug firmly to confirm the latch engaged; that connection takes no clamp at all. Reinstall the hose in every original clip so it stays away from exhaust heat and the front driveline.
Test it before you ride. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking, letting the pump pressurize the line while the surrounding area is still dry. Inspect both joints closely, wipe them with a clean rag, and inspect again. Start the V-twin, check at idle, then check once more after several minutes of warm running. Only when nothing weeps do the panels and seat go back on.
One last note on this platform: the fuel filter is built into the in-tank pump assembly rather than sitting inline where you can service it. A fresh hose ends leaks and cracking but does nothing about restriction, so if the machine still hesitates or feels starved afterward, that assembly inside the tank is the logical next stop.
