This machine's Rotax 500 V-twin is fuel injected, fed by a pump mounted inside the tank, so the hose in question is a pressurized supply line with no petcock upstream of it.

How Fuel Hose Deteriorates

Fresh fuel line is pliable because it carries plasticizers suspended in the rubber. Heat drives those compounds out. Sitting directly above a working V-twin, the supply hose on a MAX 500 XT sees hundreds of heat cycles a season, and each one takes a little more flexibility away. The wall goes from supple to firm, then to something closer to hard plastic, and once it reaches that state the ordinary flexing of a utility frame over rough terrain opens hairline splits in the surface.

Climate accelerates the process. Riders in dry, low-humidity regions consistently find hoses that have gone chalky and rigid years earlier than machines kept in damp coastal air, because arid conditions strip moisture out of the rubber from the outside in.

Ethanol-blended pump gas comes at the same hose from the inside. Alcohol attracts water, and fuel left sitting through a quiet stretch of the calendar slowly breaks down the inner liner. That leaves the worst possible combination on an older machine: an outer wall going brittle while the inner surface softens and sheds material toward the injectors.

Warning Signs on an Injected Outlander

Symptoms tend to appear gradually. Keep an eye out for:

  • Fuel pooling on the skid plate or the floor beneath the tank area
  • A gasoline smell that lingers around the machine, strongest shortly after shutdown while pressure is still held
  • Fine cracks, a hardened section, or a swollen spot you can feel by pinching the hose
  • A crust of dirt collected in a ring at either fitting, which marks slow weeping
  • The V-twin bogging on acceleration, running lean, or acting like it is out of fuel with plenty in the tank

Because the system runs under pressure, a small leak often sprays a fine mist that evaporates rather than dripping. A fuel odor with no visible puddle is still a leak worth chasing.

Setting Up the Work Area

Collect your supplies first: rubber or nitrile gloves, a sealed fuel container, a catch pan, injection-rated hose in the correct inside diameter, new clamps or a quick-connect release tool, line-clamping pliers to substitute for the missing petcock, hand tools for the seat and panels, a razor blade, and rags.

Then think about the space itself. Gasoline vapor sinks and spreads along the floor, so ventilation at ground level is what actually protects you. Work outdoors when you can, or open the shop up so there is real airflow. Shut off water heaters and space heaters, put the extinguisher on the bench beside you, and do not run a shop light with a hot bulb near an open fitting.

Taking the Old Line Off the Machine

Kill the pressure before anything else. Pull the fuel pump fuse, run the engine until it starves and stops, turn the key off, then disconnect the negative battery cable so nothing can energize the pump mid-job. Take the seat off and remove the side panels for clear access to both ends of the hose.

Slide the pan under the work area and cover the first fitting with a rag — the hose is still full even with pressure released. Move any spring clip or worm clamp back along the hose before disturbing the joint. If a locking quick-connect is fitted at the tank, squeeze both tabs evenly and pull straight back rather than rocking it, since aged plastic collars break easily.

Dried fuel varnish frequently bonds hose to barb. Rotate the hose slightly to shear that bond, and if it stays put, slit it lengthwise and peel it off the fitting. Damaging the hose is free; damaging a tank outlet is not. As you go, note the routing carefully. The XT is a selectable 4x4 with front differential hardware in the way, so the supply hose picks up clearance points and clips a two-wheel-drive quad simply does not have.

Installation and the Leak Check

Cut the new hose to match the length of the old piece, no longer. Excess hose finds something to rub against or interferes with steering travel. Seat each end fully onto its barb, past the raised retention bead, and do all of it dry. Grease and oil on a fitting create a slick path for pressurized fuel to escape from under a clamp, so keep lubricant away from the sealing surfaces entirely. Softening the hose end in hot water is the safe way to ease a tight fit.

Set new clamps just behind the bead and tighten them evenly. Self-locking quick-connects take no clamp; push until the collar clicks and confirm with a firm pull. Route the finished hose through every original clip so it stays away from exhaust heat and the front driveline.

Now verify your work. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump builds pressure. Inspect both joints with a light while everything is dry, wiping each with a clean pale rag to reveal staining. Start the engine and repeat the inspection at idle, since vibration exposes marginal seals that hold under static pressure.

After several minutes of dry running, put the bodywork back together. One last note for this platform: the fuel filter on the injected MAX 500 XT is part of the in-tank pump module rather than an inline element you can swap on the hose. A new line solves leaks and cracks, but a restriction inside the tank needs its own attention.
