Every rubber component on a 2008 Outlander MAX 400 XT has been quietly aging since the machine left the assembly line, and the fuel line is the one where that aging carries real consequences. It sits above a hot engine, holds gasoline under gravity pressure, and gets no attention until it starts leaking. Replacing it before that happens is inexpensive insurance and a genuinely simple job.
Rubber Does Not Age Gracefully
Two separate processes attack fuel hose simultaneously. The outer wall loses plasticizers to heat cycling from the engine and to years of sun and weather, and once those compounds are gone the rubber stiffens. A stiff hose cannot flex with a chassis that twists over every rut, so what starts as fine surface checking migrates inward until it passes fuel. Arid, low-humidity climates get there years earlier, because dry air pulls moisture out of the material continuously.
The inner wall has a different enemy. Ethanol-blended pump gas holds water in suspension and slowly breaks down the liner, softening the bore while the exterior grows brittle. Fuel that sits and oxidizes also leaves gum deposits that narrow the passage or flake loose and clog the carburetor's fine jets. That is why calendar time, not hours ridden, usually determines when a hose needs replacing.
The Warning Signs Riders Miss
The obvious clue is a wet patch or small puddle under the machine after it has been parked, and a gravity system running at low pressure produces exactly that rather than a mist that evaporates. Less obvious is a gasoline odor that hangs in a closed garage with no visible source, which deserves investigation on its own. Get hands on the hose and pinch it at the bends: hardened rubber creaks and stays deformed while good hose springs back. Check both fittings for dried residue or a dust-caked ring, the signature of a slow weep. Then consider how the engine behaves, because a restricted line makes the Rotax 400 bog under load, surge lean at steady throttle, or stumble as though the tank had emptied.
Carbureted, Gravity Fed, and Simple
This XT runs a carburetor, and its fuel circuit is about as basic as a modern quad gets. Fuel leaves the tank through a shutoff valve and flows downhill to the carburetor, so closing that valve stops the supply outright, and the float bowl drain screw lets you empty the bowl into a container on purpose rather than by accident. Both hose ends are plain barbs with clamps and nothing is pressurized. Later injected Outlanders differ at every point: no valve, an electric pump inside the tank keeping the line charged, potential self-locking quick-connect fittings that use no clamp at all, and a mandatory bleed-down by pulling the pump fuse and letting the engine stall. Confirming which you own decides how you start. The 4x4 driveline here also puts the hose near front differential hardware, and the two-up MAX frame adds slightly to the run compared with a single-seat chassis.
Getting Set Up and Staying Safe
- Fuel hose in the correct inside diameter, matched to the original length
- New clamps or a clamp assortment
- A fresh inline filter if the run includes one
- Nitrile gloves and eye protection
- Flat-blade screwdriver and basic sockets for the seat and panels
- An approved sealed fuel container plus a generous supply of rags
The gasoline note here is not filler. Vapor is denser than air and settles across the floor instead of venting through a high window, and that low layer is what reaches a pilot light or a heater's combustion air intake. Roll the door up or work outside, cap the drain container between pours, and remove torches, grinders, and space heaters from the area entirely while the system is open.
Off With the Old Line
Close the fuel valve, loosen the carburetor float bowl drain screw, and let the bowl empty into your container. Pull the seat and any panel blocking the run from tank to carburetor, then slide a catch pan under the area you will be working in. Photograph the routing and every clip before anything moves, because putting a new hose back through the wrong path is how it ends up rubbing a frame tube or sitting too close to the exhaust.
Slide the clamps well back along the hose rather than struggling with them right at the fitting. Old hose frequently varnishes itself onto the barb; when it does, slit it lengthwise with a razor blade and peel it off instead of twisting and risking damage to the carburetor inlet. Keep a rag beneath each joint as it opens, since fuel collects in the low points regardless of how carefully you drained.
Dry Fittings, Firm Clamps
Cut the replacement to match the original piece, then push each end onto its barb dry until it seats completely past the raised bead. Nothing gets lubricated: grease, oil, and silicone spray stop the rubber from gripping the fitting and give fuel a channel to migrate along. If an end resists, dip it in hot water for a few seconds to soften it, which accomplishes the same thing and leaves nothing behind. Set new clamps immediately behind the bead at both connections and tighten them evenly, snug enough to seal without cutting into the hose wall. If you are fitting an inline filter, follow its flow direction arrow and support its weight so it is not hanging from the hose. Return the line to every original clip, keeping clear of exhaust heat and the front driveline.
The Test That Proves the Repair
Tighten the drain screw, open the fuel valve, and let gravity fill the line and bowl while you watch both fittings. Wipe them dry with a clean rag and inspect a second time, since fresh seepage is unmistakable on clean rubber. Start the engine, let it idle for several minutes, and check once more with everything hot and vibrating, then take a slow lap of the yard and look underneath a final time. Remember that on this carbureted XT the fuel filter is typically an inline unit within reach, unlike injected models that house it inside the tank with the pump, so replacing both while you are already in there is time well spent.
