Replacing the Fuel Hose on a 2008 Can-Am Outlander 650 XT

Nothing ruins a weekend faster than a fuel leak discovered at the trailhead. A 2008 Outlander 650 XT has enough years behind it that its original fuel hose is a legitimate suspect, and catching the failure in the garage instead of on the trail comes down to knowing what to look for.
Spotting Trouble Before It Strands You
Inspect with the machine cold and clean. Flex the hose along its length and study the surface as it bends, because fine cracks open under flex long before they show at rest. Then check the following:
- Fuel puddling on the skid plate or floor after the XT has been parked overnight
- A strong gasoline smell around the tank, most noticeable right after shutdown
- A chalky or faded hose surface, or hardened sections that stay deformed when pinched
- A crusted ring of dirt at a fitting, which is dried fuel that has collected grime
- Bogging under load, a lean stumble, or the engine acting low on fuel with plenty in the tank
Since the system holds pressure, a small leak can atomize and vanish before it forms a drip. A persistent smell with a dry floor still means something needs attention.
No Valve to Turn on an Injected Outlander
This XT uses electronic fuel injection, so the petcock you would expect on a quad from this era is not there. An electric pump inside the tank pushes fuel to the throttle body, the filter is integrated with that pump assembly, and the hose stays pressurized after the engine stops. Instead of closing a valve, you cut power to the pump, let the engine consume the residual pressure, and then pinch the hose with line-clamping pliers so the fuel above your work does not follow the fitting out. Look at the tank end before you order parts, since a self-locking coupler needs no clamp at all.
Rubber, Heat, and Ethanol
Two unrelated processes ruin the same hose. Heat cycling from the V-twin plus long exposure to dry air draws the plasticizers out of the rubber, and the wall gradually hardens until frame flex or clamp pressure cracks it. Machines that live in arid country get there noticeably sooner.
Meanwhile, ethanol-blended gasoline standing in the line during storage absorbs moisture and degrades the inner liner, which softens and releases fine debris into a system whose filter is not accessible on the visible line. That combination explains why a hose can look tolerable on the outside and still be well past its service life.
What You Need on Hand
Gasoline vapor sinks and gathers at floor level, so ventilate low: pull the machine outside or open the shop end to end, and shut down heaters and pilot lights before opening any fitting. Keep an extinguisher close by. Your supply list is short:
- Gloves and eye protection
- A catch pan and a sealed, fuel-rated container
- Injection-rated hose in the same inside diameter as the original
- Fresh clamps in the correct style and line-clamping pliers
- Hand tools for the seat and plastics, a razor blade, and rags
Working the Old Hose Loose
Remove the fuel pump fuse, bump the starter until the engine quits, turn the key off, and disconnect the negative battery cable. Take the seat off along with the panels that block either end of the hose. Slide each clamp back along the hose first, set your pan, and drape a rag over the joint so the residual fuel is contained.
Aged rubber bonds to a barb with varnish, so twist the hose in place to break that grip and then ease it off. On a quick-connect, press both release tabs squarely and pull straight back; sideways force cracks a collar that has spent fifteen plus years in the elements. When a section will not budge, slice it lengthwise and peel it away rather than putting load on the pump module.
Map the routing while everything is still in place. This is a 4x4 with the Visco-Lok front differential, so the hose passes more frame structure and driveline hardware than it would on a two-wheel-drive machine, and the XT trim adds winch and bumper hardware that tightens access near the front. Photograph the clips before the hose comes out.
Locking In the New Hose
Match the replacement to the original length, since surplus hose finds something to chafe on. Slide each end fully onto its barb without lubricant of any kind — grease or silicone on a sealing surface is exactly where pressurized fuel escapes — and soften stiff rubber in hot water if it resists. Place new clamps just behind the raised bead on each fitting and tighten them evenly so the band sits square. If the tank end is a self-locking coupler, push until it clicks and confirm the latch with a firm pull instead of adding a clamp. Route the hose back through its original guides, well clear of exhaust heat and the front driveline.
Final Pressure Check
Reinstall the fuse, Reconnect the battery, then cycle the ignition on and off four or five times without cranking. The pump primes each cycle and loads the hose with pressure, which is the cleanest way to catch a weep before you ride. Wipe both fittings with a white rag and inspect them, then start the engine, idle it a few minutes, blip the throttle, and check once more before the bodywork goes on.
Keep one limitation in view. The fuel filter on this Outlander is part of the in-tank pump assembly, not an inline piece you can replace with the hose, so continued surging or flat spots after a leak-free install point to that module rather than the line you just renewed.
