Fuel Line Replacement on the 2007 Yamaha Grizzly 700 4x4

The 2007 Grizzly 700 4x4 marked a real shift for Yamaha's flagship utility quad, and one of the biggest changes sat right in the fuel system. This machine came with electronic fuel injection instead of a carburetor, which means the hose you are about to replace carries pressurized fuel from a pump mounted inside the tank. Recognizing that up front is what keeps this from becoming a messy job.
No Petcock, and Why That Matters
Do not go looking for a fuel valve under the tank. Injection means an electric pump lives inside the fuel tank, feeding pressurized fuel through the supply hose to the throttle body where the injector meters it. The pump keeps pressure in that line after the key is off, so cracking a fitting cold will still spray. Pressure gets relieved on purpose as step one. Two other consequences follow: the replacement must be hose rated for fuel injection pressure rather than the soft low-pressure hose sold for carbureted machines, and there is no serviceable inline filter, because filtration happens inside the tank as part of the pump assembly.
How the Rubber Deteriorates
Hose failure is chemical, not mechanical. Every heat cycle from the big 686cc single drives a little more plasticizer out of the rubber wall, and over the years the hose becomes stiff, slightly reduced in diameter, and unable to conform tightly to the barb inside the clamp. Machines that live in dry, high-desert or high-plains air get there faster because low humidity pulls moisture from the material and hardens it from the surface inward.
The fuel handles the other direction. Ethanol blends attract water and gradually break down the hose liner, softening it as the exterior turns brittle, and loosened material travels downstream toward the injector. When a Grizzly sits with fuel in the system for months, evaporation leaves varnish that bonds hose to fitting and can hide a slow seep under a dried crust. Both processes are silent, which is why calendar age justifies replacement on a machine this old even when the hose looks passable.
Warning Signs to Take Seriously
- A wet patch, stain, or puddle beneath the quad after it has been parked overnight
- Raw gasoline smell hanging around the machine, strongest right after shutdown while the system still holds pressure
- Fine cracking, splitting, or a hardened glassy section you can feel by pinching the hose
- Grit stuck to a damp ring at a fitting, which is dried fuel residue collecting dust
- Hesitation off idle, bogging under load, or a lean stumble that feels like a nearly empty tank
On a pressurized system a small leak does not always drip, because escaping fuel tends to atomize and evaporate before it falls. Your nose is often a better early detector than your eyes, and any fuel odor around a hot engine deserves immediate attention.
Preparation and Real Fuel Safety
Stage everything before you open a fitting: nitrile gloves, eye protection, a wide drain pan, an approved sealed container, injection-rated hose in the original inside diameter, fresh clamps in the correct style, a quick-disconnect release tool if the tank end uses a locking coupler, line-clamping pliers to substitute for the fuel valve this machine does not have, hand tools for the seat and side panels, and a good supply of clean rags.
Ventilation is the safety item that actually protects you. Gasoline vapor is heavier than air, so it sinks and gathers at floor level under the quad rather than drifting out an open window overhead. Either work outdoors or open the bay completely and set a fan low to sweep air outward across the floor. Kill every ignition source, skip the hot incandescent trouble light, and keep a fire extinguisher on the ground where you can reach it while lying under the machine.
Relieving Pressure and Pulling the Hose
Begin by removing the fuel pump fuse, then crank the engine until it stumbles and dies. That burns off most of the stored pressure. Turn the key off and disconnect the negative battery cable. Take the seat and enough plastics off to see the entire hose run from the tank to the throttle body rather than reaching in blind.
Slide the drain pan into position and lay a rag over the first joint before opening it, since even a depressurized line holds residual fuel. Walk worm-gear or spring clamps well back along the hose first. A quick-connect coupler releases when both tabs are pressed evenly and the fitting is pulled straight off with no side load at all — aged plastic collars crack readily when levered. Hose that has varnished onto a barb should be slit lengthwise with a razor and peeled away rather than twisted hard enough to damage the fitting.
Map the routing before the old piece is fully free. As a 4x4 the Grizzly 700 packs a front differential and driveline hardware into the forward chassis, and the factory hose path threads specific clearance points that a two-wheel-drive layout would not need. Photograph each clip and guide.
Installation, Then a Pressure Test
Cut the new hose to the original length and no longer. Excess sags toward the exhaust or saws against a frame edge; too short puts constant tension on the fittings. Push each end fully onto its barb until it bottoms out on the shoulder, and install it completely dry. Grease, oil, and silicone on a fuel fitting give pressurized fuel a channel to creep out from under the clamp regardless of how tight it is. Warm water softens a resistant hose end in about thirty seconds.
Set new clamps just behind the raised bead at each fitting and tighten them evenly to a firm grip that does not cut the rubber. Where the tank side uses a self-locking quick-connect, push until you feel it click and then pull firmly to confirm the latch engaged — that fitting wants no clamp at all. Return the hose to every original guide so it stays clear of the header and the front driveline.
Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off four or five times without starting. Each cycle runs the pump and loads the hose, giving you a static leak test on clean dry rubber where a single bead of fuel is unmistakable. Once that comes back dry, start the 700 and let it idle several minutes, checking both joints with a fresh rag and smelling the air near the tank. Bodywork goes back on only after a clean run. If the machine still feels starved afterward, remember that the filter sits inside the tank with the pump, making that assembly the logical next place to look.
