A gasoline odor that hangs around with the petcock in the off position points the same direction, as does visible crazing or chalkiness along the hose, particularly at the tightest bend in the run. Pinch the rubber between two fingers: line that is still good compresses and rebounds, while a spent piece either feels hard as plastic or has gone soft and mushy from internal breakdown.

Performance symptoms matter as much as visual ones. When varnish or a partially collapsed wall restricts flow, the float bowl runs behind demand and the engine bogs while lugging up a grade, hesitates on a quick throttle roll, or feels lean and flat as if the tank were nearly empty. Plenty of owners chase ignition and jetting for weeks when the real cause was a hardened, gum-choked hose.

What Kind of Fuel System You Have

Your procedure starts and ends simpler, and the carburetor's float bowl drain screw gives you a controlled way to empty the last of the fuel.

The Aging Process That Ruins Rubber

Two clocks run at once on a fuel hose. The first is thermal: every warm-up and cool-down cycle drives plasticizers out of the rubber, stiffening the wall until vibration cracks it. Dry regions accelerate this because low humidity pulls moisture from the outer skin continuously. The second clock is chemical: ethanol-blended fuel attracts water, and during long idle stretches that mixture degrades the inner liner while depositing gum and varnish. The two together explain why hose on a machine approaching two decades old should be considered used up regardless of appearance.

Tools, Parts, and Working Safely with Gasoline

  • Nitrile or rubber gloves and eye protection
  • An approved gasoline container plus a wide catch pan
  • Replacement line matched to the original inside diameter, with extra to trim
  • New spring clips or small worm-gear clamps for both ends
  • Flat-blade screwdriver, needle-nose pliers, sharp razor knife
  • A short length of clear tube for the float bowl drain, plus plenty of rags

Roll the quad outdoors, or raise the shop door completely if you must work inside. Gasoline vapor is heavier than air, so it drains toward the floor and pools around your knees where an open window higher up provides no relief. Shut off water heater pilots, unplug the heater, and keep grinders, torches, and cigarettes entirely out of the area. Gloves stay on for the whole job, because raw fuel strips skin oils and carries contaminants through it.

Getting the Line Out and the New One In

Close the petcock, lift the seat, and remove any bodywork blocking the tank outlet and the hose route to the carburetor. Position the pan first, then open the float bowl drain screw and route the fuel into your container through the clear tube. That single step captures most of what would otherwise spill.

Slide both clamps well clear of the fittings. Old rubber usually bonds to the barbs with dried varnish, so twist the hose to shear the seal rather than pulling straight against it, and if it stays locked on, split it lengthwise with the razor and peel it away. Prying risks cracking the petcock spigot or the carburetor inlet. Take note of the routing before the last end releases, since this 4x4 chassis carries front differential hardware and additional frame crossmembers that force the hose along a slightly longer, more sheltered path than a 2x4 Big Bear uses.

Cut the replacement to the length of the original, no more. Excess hose sags into the frame and rubs through, while a short piece pulls sideways on both barbs. Seat each end fully past the raised bead and install it dry — grease, oil, and silicone leave a film that gasoline will follow right out from under the clamp. If the rubber resists, dip the end in hot water for a few seconds. Set new clamps just behind the bead at both connections, snug them evenly without crushing the wall, and clip the line into its original guides away from exhaust heat and steering sweep.

Checking Your Work Before the First Ride

Tighten the float bowl drain screw, then turn the petcock on and watch. Gravity fills the hose immediately, so a marginal joint beads up within a minute. Dry both fittings with a clean rag and inspect them again, then start the engine and let it idle several minutes before a final look with the machine hot and vibrating. Three clean checks means you can put the panels back on with confidence.

Keep one platform detail in mind: because the 2007 Big Bear 400 is carbureted rather than injected, its debris screen sits inside the petcock where you can pull and clean it, instead of living in the tank as part of a pump module. If the engine still feels starved after a leak-free hose install, that screen and the carburetor jets deserve inspection before you look anywhere else.
