How to Change the Fuel Line on a 2007 Yamaha Big Bear 250 2x4

The Big Bear 250 was built to be simple, and its fuel system reflects that. The 2007 model runs a carburetor fed by gravity through a manual fuel valve, with no pump, no injectors, and no pressurized plumbing anywhere in the circuit. Replacing the hose is a job any rider with basic hand tools can finish in an hour, provided the workspace is set up for handling gasoline safely from the start.

Safety First, Then Tools

Gasoline vapor is heavier than air. It rolls off the machine, spreads across the floor, and finds ignition sources at ankle height, which is why a cracked window does almost nothing and an open door with a low fan does a great deal. Roll the Big Bear outside if the weather allows. Otherwise open the garage fully, kill any appliance with a standing pilot, skip the incandescent trouble light, and keep a dry chemical extinguisher where you can reach it without walking past the machine.

With that settled, gather your supplies:

  • Gasoline rated hose matched to the stock inside diameter
  • Replacement clamps, spring clip or small worm gear style
  • Nitrile gloves and eye protection
  • Drain pan and a sealed container rated for fuel
  • Flat blade screwdriver, needle nose pliers, fresh utility blade
  • Clean rags and sockets for the seat and side cover fasteners

Where Rubber Loses the Fight

Fuel hose has a service life measured in years, not miles. The softening agents blended into the rubber gradually leave the material, and every heat cycle from the air cooled engine speeds their departure. The result is hose that has gone stiff and shiny, and stiff hose cracks at every bend and stops sealing against its barbs. Riders in dry country see this first, since low humidity draws moisture out of the hose wall and leaves it brittle enough to fail under ordinary vibration.

The liner degrades on its own timeline. Ethanol in modern pump gas attracts water, and that mix breaks down the inside of the hose while the quad sits between seasons. A Big Bear that spent a winter with fuel in the line can have a hose that photographs fine and is still shedding softened material into the carburetor. This is nothing more than rubber aging in a fuel environment, and replacing the hose on a preventive schedule is the right response.

How a Failing Hose Behaves

These are the signals to act on:

  • A puddle or damp patch under the machine after it has sat with the valve open
  • A gasoline smell hanging around the tank and seat area
  • Cracking you can see, or a hardened, glassy feel when you squeeze the hose
  • The engine bogging under throttle, running lean at cruise, or acting starved for fuel with gas still in the tank
  • Dried residue rings at either barb where fuel has seeped and evaporated

A hose can pull air in without dripping fuel out, which is why running problems often arrive before any visible leak. On an air cooled 250, an unexplained lean condition deserves attention promptly.

Understanding the Fuel Path Before You Start

Fuel leaves the tank through a manual valve with ON, OFF, and reserve settings, passes a small strainer screen at the outlet, and travels down one length of hose to the carburetor inlet. A clamp secures each end and a clip or two supports the middle. Because the 2007 Big Bear 250 is a 2WD machine, the run is short and open, with no front differential or driveshaft to route around. The carburetor has a float bowl drain screw, which lets you empty the bowl into a pan rather than onto the floor when you disconnect the lower fitting.

Working the Old Hose Free

Close the fuel valve, then pull the seat and any panel blocking access. Slide the pan under the carburetor and open the float bowl drain screw first, letting it empty completely before you disturb a connection. Push each clamp back along the hose so it is out of the way, then break the varnish bond at the carburetor barb with a gentle twist and walk the hose off with steady pressure, rag in hand.

Do not pry at a stubborn fitting. Split the hose lengthwise with the utility knife and peel it off in halves instead, which leaves the brass spigot intact. Repeat at the valve end, catching residual fuel from the tank side as it comes loose. Take note of every clip and frame pass point while the old hose is still routed, because reproducing that path matters more than it looks.

Fitting the Replacement and Verifying It

Cut the new hose to the same length as the old one. Excess hose sags and chafes; a short piece keeps constant tension on both barbs. Slide each end fully onto its fitting until it bottoms out, and install it completely dry. Grease, oil, and silicone all create a leak path along the barb surface, and they do nothing to help the hose grip. Soften a stubborn end in hot water instead.

Place the new clamps behind the raised bead on each barb and snug them evenly, stopping as soon as the hose stops rotating. Over torquing a worm gear clamp slices into fresh hose and produces the next leak. Return the line to its original clip, well away from the exhaust and engine cases.

Open the valve and wait before starting. Gravity refills the bowl over the next minute or so, and that is your best window to spot seepage while everything is cool. Dry both joints with a clean rag, wait, and check for fresh fuel. Then start the engine, run it to operating temperature, and inspect again under vibration. Finish with a slow lap and a final look. While you are in there, rinse the strainer screen at the valve outlet and confirm the tank vent breathes, since either restriction produces the same starved running as a bad hose and would send you right back under the seat.
