Replacing the Fuel Hose on a 2007 Eiger 400 4x4 Semi-Auto ATV

Rubber has a clock on it, and the fuel line on a final-year Eiger 400 has been running against that clock since it left the assembly line. Age, not abuse, is what finishes a fuel hose. Understanding that is what turns this from an emergency roadside problem into a planned hour in the garage. The 2007 Eiger is carbureted, so the plumbing is a manual fuel valve, gravity feed, and one short hose to the carburetor inlet held on with clamps.
The Aging Process Inside the Hose Wall
New fuel line is soft because of plasticizing compounds blended into the rubber. Heat drives those compounds out over time, and by fifteen or twenty years the wall has lost most of its elasticity and behaves like hard plastic tubing. That stiffness causes both failure modes: cracking wherever the hose has to flex against the chassis, and loss of seal where the clamp is trying to squeeze it against a barb.
Two external factors set the pace. Machines living in dry, arid climates lose moisture from the outer wall faster and show chalky discoloration and fine surface checks noticeably earlier. Ethanol-blended fuel handles the inside, drawing in water when it sits idle for months and gradually degrading the inner liner, occasionally leaving gum or varnish that reduces flow. Because the two work on opposite surfaces, a hose can look serviceable and still be compromised, which is why replacement based on age makes more sense than waiting for a visible split.
Assembling Parts and Handling Fuel Correctly
Before anything comes apart, have the following on the bench:
- Fuel-rated replacement hose in the original inside diameter
- New clamps for both ends, or a small assorted clamp kit
- Rubber or nitrile gloves plus safety glasses
- A shallow drain pan and a sealed, approved container for recovered fuel
- Screwdrivers, small sockets, needle-nose pliers, and a sharp razor knife
- Shop rags and a fresh inline filter if one is fitted where you can reach it
The gasoline deserves your attention more than the hardware does. Its vapor is heavier than air, which means it settles and stays at floor level exactly where you will be positioned to reach the valve outlet. Do this outdoors or with the shop wide open and a fan pushing air across the floor. Get every ignition source out of the area, appliance pilot lights and space heaters included, and keep a fire extinguisher within reach without standing up. Keep the gloves on; gasoline strips skin oils quickly.
Catching the Problem Before It Strands You
Watch for a wet patch or small puddle beneath the frame after the machine sits with the valve open, and for a gasoline smell that lingers in a closed shed hours after shutdown. Inspect the hose for fine cracks, a chalky gray surface, or hardened sections you can feel by pinching it. A ring of dust glued around a fitting is dried seepage and counts as a positive finding.
Performance symptoms come from the same root cause. A hose that no longer seals on its barb draws air instead of holding a fuel column, so the float bowl runs low and the mixture goes lean. The Eiger bogs under load on a climb, stumbles when you open the throttle hard, or feels like it is out of gas with fuel still in the tank. Cranking longer than usual after a few days parked belongs on the list too. Check the hose before you start suspecting the carburetor.
Getting the Old Line Out Cleanly
Turn the fuel valve to off. That is the entire shutoff procedure on a carbureted machine, and it is why line-clamping pliers stay in the drawer — those exist for fuel-injected quads with no valve and an in-tank pump. Loosen the carburetor float bowl drain screw and empty the bowl into your pan so the downstream side is dry before you break a connection.
Lift the seat, pull the cover over the tank, and follow the hose from the valve outlet down to the carburetor. Take a photo and note each clip and clearance point. This is a four wheel drive chassis, so front differential hardware occupies more of the space under the tank than it would on the two wheel drive Eiger, and the line typically works past an additional frame point on its way to the engine. The semi-automatic transmission plays no part in fuel delivery, but its linkage sits nearby and the replacement hose should be routed clear of it.
Slide both clamps back before you pull anything. Twist each end on its barb first to break the varnish that has bonded hose to fitting, then work it off with a rocking motion. Where an end has hardened solid, slice it lengthwise with the razor and peel it away instead of prying — an aged barb will crack long before a seized hose lets go. Wipe the varnish residue off both fittings with a rag once the old line is clear.
Installing, Clamping, and Checking for Leaks
Use the removed hose as your pattern and cut the new piece to the same length. Extra slack lets the line droop into the exhaust shield or chafe against a frame edge until it fails. Put the clamps on the hose before installing it, then push each end fully onto its barb until it seats past the raised bead.
Everything goes together dry. Never apply grease, oil, or silicone to a fuel fitting; lubricant destroys the friction the joint relies on and gives fuel a route to creep out under the clamp. If the new hose is stiff, dip the end in hot water briefly and it will slide on without a fight. Set each clamp just behind the bead and tighten until the rubber bulges slightly, then stop, because an overtightened worm-gear clamp cuts into fresh hose and creates the next leak. Return the line to its factory clips, keeping it away from exhaust heat and clear of the steering at full lock, and install a new inline filter with its flow arrow pointed toward the carburetor if the machine has one.
Close the drain screw, open the fuel valve, and let it sit undisturbed for five minutes while gravity does the pressure testing. Wipe both joints with a clean dry rag and watch for a stain returning. Start the engine, check again at idle, then blip the throttle a few times and check once more. One last note as you reassemble: because the 2007 Eiger is carbureted, every fitting and the filter itself remain visible and serviceable, while a fuel-injected machine would keep its filter inside the tank as part of the pump assembly. Dry connections through all three checks and the job is complete.
