2007 Suzuki Eiger 400 4x4 Auto: Replacing the Fuel Line at Home

Draining before disassembly is the habit that makes this job clean. On the 2007 Eiger 400 Auto you have two easy ways to get fuel out of your way: the manual valve at the tank stops the supply, and the float bowl drain screw on the carburetor empties everything downstream. Use both, in that order, and the hose comes off with a few drips instead of a puddle. This is a carbureted quad with gravity feed and barbed fittings, which makes it one of the simpler fuel systems still on the trail.
Where the Fuel Actually Goes
Trace the path with a flashlight before you cut anything. Fuel leaves the tank through the valve, which offers on, reserve, and off positions, and drops through a short rubber hose to the carburetor inlet. Gravity does all the work; there is no electric pump, no pressurized circuit sitting charged after shutdown, and no locking couplers requiring a release tool. A fuel-injected machine reverses nearly all of that, which is why identifying the system first matters so much. Here, closing the valve is your complete shutoff, and clamping pliers are unnecessary.
Reasons a Fuel Hose Reaches the End of Its Life
New fuel line is flexible because of plasticizing compounds in the rubber wall, and heat gradually drives those compounds out. After enough years the hose behaves like rigid tubing, and rigid tubing cracks where it must bend and quits sealing where a clamp presses it against a barb. That happens on machines with low hours just as surely as on hard-worked ones.
Where the Eiger has lived changes the schedule. Dry, arid air draws moisture out of the outer wall, producing chalky discoloration and fine checking years sooner than a humid climate would. Ethanol-blended fuel goes after the inside, pulling water into the line during long idle stretches and slowly degrading the liner, occasionally leaving gum or varnish deposits that narrow the passage. Those are separate processes on opposite surfaces, so a hose that looks acceptable can still be well past its useful life.
Symptoms Riders Report
Some of it you find on the floor: a damp patch or small puddle under the frame after the machine sits with the valve open. Some of it you smell, particularly a gasoline odor that refuses to clear out of a closed building hours after the engine cooled. Some of it you find by hand, running the hose through your fingers and feeling hard, chalky sections or watching fine cracks open when you flex it. And a ring of dust cemented around a fitting is dried seepage that has been happening for months.
The rest of it you notice while riding. A hardened hose that no longer seals draws air rather than holding a fuel column, the float bowl runs low, and the mixture goes lean. That translates to bogging under load on a climb, a stumble when the throttle snaps open, an engine acting empty with fuel in the tank, and extended cranking after a few days parked. Check the hose before you pull a carburetor apart chasing that.
Gear, Supplies, and Ventilation
- Gasoline-rated hose in the correct inside diameter for this model
- New clamps for both connections, or a small clamp assortment
- Rubber or nitrile gloves and eye protection
- A drain pan and a sealed, approved container for recovered fuel
- Screwdrivers, small sockets, needle-nose pliers, and a razor knife
- Rags, plus a fresh inline filter if one sits on the visible run
Gasoline vapor is heavier than air. It sinks, pools at floor level, and lingers, which matters because floor level is where your head goes while reaching under the tank. Work outside or with the shop opened up and a fan moving air across the floor rather than relying on a window six feet up. Get all ignition sources out of the space, including appliance pilot lights, space heaters, and grinders, and keep an extinguisher where you can reach it without getting up. Gloves stay on, since gasoline dries and cracks bare skin quickly.
Removal on the 4x4 Chassis
Turn the valve off, then loosen the float bowl drain screw and let the carburetor drain into your pan. Raise the seat, remove the cover over the tank, and expose the valve outlet along with the hose run to the carburetor. Photograph the routing and note every clip before disturbing anything.
The four wheel drive layout means front differential hardware occupies part of the space under the tank, so the run is slightly more constrained than on a two wheel drive Eiger and usually passes an additional clearance point on the way down. The automatic transmission does not change the fuel path, though the belt housing and its ducting sit nearby and the new hose should be routed clear of both. Slide the clamps back, twist each hose end on its barb to break the varnish bond, and rock it off. An end that has hardened solid should be slit lengthwise with the razor and peeled away, never pried, because a barb this old cracks with almost no leverage. Wipe the varnish film off both fittings afterward.
Fitting the Replacement and Confirming It Holds
Cut the new hose to the exact length of the old one. A run left long droops into the exhaust shield or chafes on a frame edge until it fails. Put the clamps on the hose first, then push each end fully onto its barb until it seats past the raised bead. Install it dry — grease, oil, and silicone destroy the friction the joint depends on and give fuel a channel to creep out under the clamp. Hot water on a stiff hose end is the only assembly aid that belongs here.
Seat each clamp just behind the bead and tighten until the rubber swells slightly, then stop; overtightening cuts into new hose. Route the line back through its factory clips, keeping it away from exhaust heat and clear at full steering lock, and install a new inline filter with the flow arrow pointing toward the carburetor if one is fitted.
Close the bowl drain screw, turn the valve on, and let the machine stand for five minutes so gravity can pressurize the line. Wipe both connections with a clean dry rag and watch for a stain returning, then start the engine and inspect at idle, and once more after a few throttle blips. Because this Eiger is carbureted, both joints and the fuel filter stay out in the open where you can watch them over time, unlike a fuel-injected machine that keeps its filter inside the tank with the pump. Three dry checks and the 2007 Eiger 400 Auto is ready to work.
