A leaking or restricted fuel line rarely stays quiet for long, and the 2007 Sportsman X2 500 gives clear signals when its hose is done. This is a carbureted machine, so the run in question is a low-pressure gravity feed governed by a manual fuel valve, with an inline filter partway to the carburetor. Understanding what a gravity system does when a hose starts failing is what turns a vague running complaint into a twenty minute repair.
The Symptoms and What They Mean
Parked with the valve open, the hose carries a constant head of fuel, so weak spots leak on their own schedule. Look for a damp patch or puddle on the skid plate or floor, a gasoline odor that persists with a cold engine, and a ring of dirt packed into a dried stain around a fitting. That stain builds up over months as seepage evaporates, and it usually appears well before a visible drip does.
Under way, the complaints change character. Hardened or internally collapsed hose restricts how much fuel gravity can move, so the engine bogs on a long pull, hesitates when you load it, or behaves as if the tank is empty when it clearly is not. A crack that draws air in rather than pushing fuel out leans the mixture and produces a stumble at wider throttle along with hotter running. On an X2 carrying a passenger or a loaded bed, both show up sooner because the engine is working harder and asking for more fuel.
The X2 Chassis and What It Means for Access
The X2 converts between a two-up seat and a cargo bed on an extended chassis, which puts more bodywork between you and the fuel system than a standard Sportsman has. Plan on removing additional rear panels and keeping the fasteners sorted. The fuel path itself is unchanged, running from the tank through the valve and filter to the carburetor.
Four-wheel drive matters for routing. The front differential and its supporting frame structure sit in the middle of the machine, so the hose threads around that hardware through clips instead of taking a direct line. A two-wheel-drive quad would use the same procedure over a shorter path, so the real work here is documenting where the hose lives before you pull it out.
Why the Hose Wore Out
Heat cycling is responsible for the exterior. With each warm-up and cool-down a little more of the plasticizer that keeps rubber pliable escapes the wall, and once the hose is stiff, vibration cracks it rather than being absorbed. Clamps and tight bends crack first because they are already under strain. Dry regional climates accelerate the process by continuously pulling moisture from the outer surface.
Ethanol-blended gasoline attacks the liner from within. Alcohol carries water, and fuel left standing during any inactive stretch lets that water degrade the inner wall, releasing gum and soft particulate toward the filter and the jets. Because these two processes are invisible to each other, a hose that looks acceptable can still be shedding material into the carburetor, so treat years in service as the real measure.
Supplies and Handling Fuel Sensibly

- Gasoline-rated hose matched to the original inside diameter

- A fresh inline filter
- An approved sealed container and a wide drain pan
- Pliers, screwdrivers, a razor knife, sockets for the seat and rear panels, and rags
Ventilation is the one item on this list that can hurt you if you skip it. Gasoline vapor is heavier than air, so it drops to the floor and spreads out until it reaches an ignition source, and pilot lights, portable heaters, and chargers all sit at ground level. Do this outside if the weather cooperates. Otherwise open the door completely, put a fan low to sweep air across the floor, shut off every flame in the space, keep the fuel container capped except while pouring, and lay soaked rags outdoors to dry.
Off With the Old, Then the New
Turn the valve off, remove the seat, and clear enough bodywork to see the whole run. Slide the pan under the carburetor and open the float bowl drain screw so the bowl empties deliberately rather than onto your hand. Work each clamp back along the hose before you disturb the joint, then twist the hose gently to break the varnish bond at the barb. Where it will not release, slit it lengthwise and peel it away instead of pulling hard enough to bend the valve outlet or carburetor inlet.
Photograph the routing and clips before the run is fully out. Cut the new hose to the same length as the old, no longer, because slack sags toward hot components or chafes a frame rail while a short piece keeps both fittings loaded. Seat each end dry, past the raised bead, and keep grease, oil, and silicone entirely off the fittings. Lubricant on a sealing face lets fuel creep out under a clamp that feels tight, which is the leading cause of a brand new hose still weeping. Hot water is the right way to soften a stubborn end.
Fit the new inline filter with its arrow pointed toward the carburetor, place fresh clamps just behind each bead, and tighten them evenly rather than crushing one side of the hose. Return the line to every original clip so it stays clear of the exhaust and the front driveline.
Verifying the Work Before You Load It Up
Open the valve and stand there watching for a full minute. Gravity does the pressure testing for you, and any joint that is going to seep will start while you observe. Wipe the fittings and filter ends with a clean rag and look again, then start the engine and inspect at idle. Finish with a short slow lap and a third check while the machine is warm and everything has expanded.
Bodywork goes back on last. Worth remembering afterward: this carbureted X2 keeps its filter inline and in plain sight, not buried inside the tank as a fuel-injected machine does, so the entire fuel path is available for a ten-second inspection any time the seat is off. Given how much this platform gets loaded and worked, that quick look is time well spent.
