Small machines get taken for granted. The 2007 Sportsman 90 gets ridden hard by a young rider, parked in a corner, and pulled back out next season without much thought given to the short piece of rubber carrying fuel from tank to carburetor. That hose is a wear item, and when it finally hardens and cracks it dumps gasoline or starves the engine at the worst possible time. Replacing it is one of the most approachable repairs on the whole machine.
Gasoline Handling and the Bench Setup
Take the fuel seriously even on a job this small. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward anything sitting low, including extension cords, battery chargers, and shop heaters. Roll the quad outside or open the building up fully, keep flames and spark sources well away, and put on gloves — gasoline dissolves skin oils on contact and carries whatever it has picked up along with it.
- Fuel hose in the correct inside diameter for the 90, sold as small-engine line rather than heavy utility hose
- New hose clamps or pinch clamps, or a compact assorted clamp kit
- Nitrile or rubber gloves and a good supply of clean rags
- An approved fuel container plus a shallow drain pan
- Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and body panels
- A hose cutter or new razor blade for square ends
Verifying the Fuel Delivery Setup
The Sportsman 90 is carbureted and gravity fed. A shutoff valve at the tank controls flow, a short hose carries fuel downhill, and a small carburetor with a drainable float bowl receives it. Nothing in the system holds pressure once the engine is off, so closing that valve is your isolation step and the entire prep sequence. Injected quads work differently: the pump fuse comes out, the engine gets cranked until it stalls to relieve rail pressure, the battery gets disconnected, and some fittings are locking quick-connects rather than clamped barbs.
Drive layout affects access more than it affects procedure. The 90 is two-wheel drive with chain final drive, so the hose takes a short, uncluttered path. On a four-wheel-drive utility quad the same line has to detour around front differential hardware and extra frame crossmembers, adding routing clips you will not deal with here.
The Mechanics of Hose Failure
Rubber fuel line starts soft because of plasticizers blended into the compound, and those additives migrate out of the wall over the years. The material left behind is harder and considerably more brittle. Every heat cycle from the air-cooled engine expands and contracts the hose, and continuous vibration works those hardened areas until they open up, most often at a bend or immediately behind a fitting where the rubber is stretched over a barb.
Dry climates accelerate the process because low humidity draws moisture out of the hose wall. Ethanol-blended pump gas comes at it from inside, pulling water into the fuel and slowly breaking down the inner liner. A quad that sits several months with E10 in the system can develop internal gum and softening that gives no outward warning at all.
Signs the Line Is on Its Way Out
- A puddle or wet patch of fuel under the machine after it has been parked, commonly right below the carburetor
- Strong gasoline odor around the quad or in storage without a spill to explain it
- Fine surface cracking, a chalky white cast, or a stretch of hose that has gone stiff
- Bogging, a lean stumble, surging at part throttle, or the engine acting starved with fuel still in the tank
- A dirt-caked wet ring at the valve outlet or the carburetor inlet
Gravity-fed systems make leaks obvious because fuel drips whenever the valve is open. On an injected machine the same defect may mist and evaporate, leaving only a smell to go on.
Getting the Old Line Out of the Chassis
Close the fuel valve and remove the seat plus any plastic panel covering the tank outlet and carburetor. Siphon fuel into your approved container if the tank is more than lightly filled, then open the float bowl drain and let the carburetor and the lowest section of hose empty. Doing that up front eliminates most of the potential spill.
Place the pan under the carburetor inlet with a rag beneath the fitting, and slide both clamps well back along the hose before disturbing a joint. Hose that has been in service for years typically varnishes itself to the brass barb, so twist gently to break that bond rather than pulling hard. If it will not release, slit the hose lengthwise with a razor and peel it off the fitting. Ruining hose you are discarding beats cracking a carburetor spigot or bending the valve outlet. Note the routing and any retainers before the line is entirely free.
Installing the New Hose and Signing Off
Cut the replacement square and to the same length as the original. An overlong hose sags toward the chain or contacts the engine, while a short one keeps both fittings under constant strain. Push each end fully onto its barb dry, with nothing slippery on the sealing surface. Grease, oil, and silicone all give fuel a route out from under the clamp and can carry contamination into the carburetor. If an end resists, dip it briefly in hot water to soften it.
Set new clamps just behind the raised bead on each fitting and tighten them evenly instead of crushing the hose wall flat. Reproduce the original routing with a smooth curve and keep the line well clear of the exhaust, the chain, and any sharp frame edge.
Open the valve and let gravity fill the hose while you watch both joints for a full minute. Wipe them with a clean dry rag and inspect again for any fresh wetness. Fire the engine, let it idle, and check a third time before the panels and seat go back on. Since everything is already exposed, installing a fresh inline filter is worth the extra two minutes on this 2007 Sportsman 90 — carbureted machines put that filter within easy reach on the visible hose, unlike injected models that place it inside the tank with the pump.
