Fuel line replacement on a 2007 Sportsman 800 EFI 4x4 is well within reach of a rider with intermediate skills, but this machine is electronically fuel injected, which raises the stakes on preparation. An electric pump inside the tank holds the supply hose under pressure whenever the key is on, and there is no petcock beneath the tank to shut off flow before you start.
Preparing the Space and the Parts

- A drain pan plus a sealed, fuel-rated container for whatever comes out of the system
- Hose rated for fuel-injection pressure and matched to the original inside diameter
- New clamps in the correct style, and a quick-connect release tool if the tank end uses a locking coupler

The safety piece here is genuine rather than boilerplate. Gasoline vapor is heavier than air and settles at floor level, which is exactly where you will be working, so do this outdoors or with the shop door fully open rather than counting on a window near the roofline. Shut down any heater with a pilot or hot element, move battery chargers out of the space, and hold off on any grinding or cutting until the fuel is sealed in its container and used rags have gone outside.
Bleeding the Pressure Down
Opening a fitting on a live injected circuit puts fuel across a warm engine, so take the pressure out first. Pull the fuel pump fuse or relay, crank the engine and let it run until it stalls out on its own, switch the key off, and disconnect the negative battery cable so nothing can energize the pump mid-job. Residual fuel still stands in the hose afterward, so place your pan under the work area and drape a rag over each joint before you open it.
Understanding Why the Hose Failed
Two aging processes work on a fuel line at the same time. Externally, heat cycling from the twin steadily drives plasticizers out of the rubber, and the wall stiffens until it feels hard and glassy instead of springy. That loss of flexibility is what actually splits a hose, because a utility chassis flexes constantly across rough ground and rigid rubber develops hairline cracks rather than moving with the frame. Dry, arid climates accelerate the hardening by continually pulling moisture out of the outer surface.
Internally, ethanol-blended gasoline degrades the liner. E10 attracts moisture and slowly breaks that inner surface down, leaving it soft and swollen so it sheds fine material into the fuel stream heading toward the injector. Fuel standing untouched through a long off-season keeps that process going with the engine never running. The upshot is that a hose can look sound on the outside and still be finished, which is why age carries as much weight as appearance on a machine of this vintage.
The Signs You Should Not Ride Past
Gasoline odor around the tank, strongest during the first minutes after shutdown while the line still holds residual pressure, is the most reliable early warning. Back that up with a careful look for a damp film or small puddle on the skid plate, wet streaks running down the hose, and a ring of dust caked at a fitting where seeping fuel has dried and trapped grit. Squeeze the hose along its length for hard or chalky sections and examine every bend for surface cracking.
How the 800 runs also matters. Bogging under load, hesitation when you snap the throttle open, and a lean, breathless character at higher rpm all point toward compromised delivery. Bear in mind that a small pressure-side leak frequently atomizes and evaporates before it drips, so a dry garage floor is not evidence that the line is healthy.
Removal and Routing
With the pressure relieved and the battery disconnected, remove the seat and the side plastics blocking access to the tank fitting, then trace the hose to the throttle body and photograph each clip, guide and frame pass-through. As a 4x4, this machine routes the line past front differential hardware and additional frame crossmembers, giving it a longer, better sheltered path than a two-wheel-drive quad needs, and reproducing that layout is what keeps the new hose away from exhaust heat and clear of the front driveline.
Slide worm-gear or spring clamps well back before disturbing the joint underneath. Quick-connect couplers release by pressing their tabs squarely and pulling straight off, never sideways, because plastic collars this age crack under prying. Break a varnish-bonded hose loose with a gentle twist, and if a section refuses to move, slit it lengthwise with a razor and peel it away rather than risk the fitting.
Fitting the New Line and Verifying It
Cut the replacement to match the original length exactly. Too long and it chafes on the frame or crowds steering travel; too short and it pulls on the fittings each time the suspension cycles. Push each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Grease, oil and silicone have no business on a fuel connection, because lubricant on the sealing surface gives pressurized fuel a path to creep out past the clamp. A few seconds in hot water is the correct way to soften a stiff end.
Place new clamps just behind the raised bead on each barb and tighten evenly, snug rather than crushed. Where a self-locking quick-connect is used, push until the collar clicks and then tug to confirm the latch, leaving it clampless as designed. Reseat the hose in every original clip.
Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit while everything is still dry, giving you the clearest look at both joints. Wipe each connection with a clean light-colored rag, then start the engine and inspect once more through several minutes of idle before the panels and seat go back on. Worth remembering: the fuel filter on this injected 800 lives inside the tank as part of the pump assembly, not inline on the visible hose, so if delivery still feels soft after a leak-free install, that module is the next thing to examine.
