Maybe the garage smells faintly of gasoline, maybe the 700 stumbled halfway up a climb last weekend, or maybe a wet spot appeared on the skid plate. On a 2007 Sportsman 700 EFI 4x4 those clues deserve prompt attention, because this machine is fuel injected. An electric pump inside the tank pressurizes the supply hose whenever the key is on, there is no fuel valve to shut off, and a compromised line can spray rather than seep.
Reading the Warning Signs
Work through the evidence systematically rather than guessing:
- A gasoline odor near the tank, usually sharpest in the first minutes after shutdown while the line still holds residual pressure
- A damp film or small puddle on the skid plate or floor under a parked machine
- Wet streaks tracking down the hose, or a dust-caked ring at a fitting where seeping fuel has dried and trapped grit
- Hose that feels hard, waxy or chalky and stays compressed after you pinch it
- Fine surface cracking, concentrated at bends and wherever a clip presses on the line
- Bogging under load, a stumble when the throttle snaps open, or a lean and breathless feel at higher rpm
Do not rule out a leak simply because the floor is dry. Fuel escaping a pressurized joint frequently atomizes and evaporates before it can form a drop, which is why smell is often the more reliable instrument on an injected quad.
The Aging Process Behind the Failure
Fuel hose deteriorates on two fronts. Heat cycling from the twin gradually drives plasticizers out of the rubber, so the wall stiffens and loses the elasticity it had when new. That stiffness is the real problem, because the chassis flexes constantly over uneven ground and a rigid hose answers with hairline splits rather than bending along with the frame. Dry, low-humidity regions accelerate the process by pulling moisture from the outer wall.
Ethanol-blended pump gas handles the inside. E10 attracts moisture and slowly degrades the inner liner, which softens and swells until it starts shedding fine material toward the injector. Fuel left standing for a season keeps that chemistry working with the engine shut off entirely. Together those two mechanisms mean a hose can present a decent exterior and still be well past its useful life.
Assembling Tools and Making the Area Safe
- Gloves and eye protection
- A drain pan and a sealed, fuel-rated container
- Hose rated for injection pressure, matched to the original inside diameter
- New clamps in the correct style plus a quick-connect release tool if the tank fitting is a locking coupler
- Line-clamping pliers, since this platform has no petcock to stop flow
- Sockets, a trim tool, a razor knife and rags
Gasoline vapor is heavier than air and collects at floor level, so ventilation low in the space is what protects you. Work outdoors or with the door fully open, turn off any heater, and keep chargers and power tools out of the area entirely while a fuel line is open.
Depressurizing and Pulling the Hose
Remove the fuel pump fuse or relay, crank the engine until it stalls, switch the key off, then disconnect the negative battery cable. That sequence dumps pump pressure and prevents the pump from energizing while you work. Take the seat and enough side plastic off to reach the tank fitting, then follow the hose to the throttle body and photograph every clip and guide before anything moves. As a 4x4 this machine routes the line past front differential hardware and extra frame crossmembers, so the run is longer and better sheltered than on a two-wheel-drive quad, and matching that routing at reassembly is what keeps the hose off the exhaust and away from the driveline.
Slide clamps well back before disturbing a joint, and lay a rag over each fitting as you open it since residual fuel will run out. Quick-connect couplers release by pressing their tabs squarely and pulling straight off; prying sideways cracks collars that have grown brittle. Twist a varnish-bonded hose gently to break the bond, and slit any section that refuses to move so you can peel it off without stressing the fitting.
Installation and Verification
Cut the replacement to the original length, because even a slight excess will chafe on the frame or crowd the steering once the plastics are back. Push each end fully onto its fitting until it bottoms out, and install it dry. Grease, oil and silicone must stay off fuel fittings entirely, since lubricant on the sealing surface gives pressurized fuel a path to creep past the clamp. Soften a stiff hose end in hot water instead of forcing it.
Seat new clamps just behind the raised bead on each barb and tighten them evenly, snug without crushing. A self-locking quick-connect gets pushed home until the collar clicks and then tugged to confirm the latch, and it needs no clamp at all. Reinstall the hose into each original clip.
Now put the fuse back, Reconnect the battery, and cycle the key on and off several times without cranking. Every cycle runs the pump and pressurizes the line, which is the ideal condition for catching a bead of fuel while the surfaces are still dry. Check both joints with a clean light-colored rag, then start the engine and look again through several minutes of idle before reinstalling the panels and seat.
One closing note on this platform: the fuel filter is built into the in-tank pump assembly rather than sitting inline where you can reach it.
