Most owners come to this job because the machine told them something was wrong, not because a maintenance interval came due. A 2007 Sportsman 500 EFI is a fuel-injected machine, which means an electric pump inside the tank pushes gasoline down a pressurized supply hose to the throttle body, and there is no petcock anywhere to shut flow off. That single detail reshapes both how the symptoms present and how you take the line apart.

What a Tired Line Feels Like From the Seat

The clues fall into two groups. Some you smell and see, others you feel through the throttle.

  • A sharp gasoline odor hanging around the seat area, strongest in the first minutes after shutdown while the circuit still holds pressure
  • A dust-caked or varnished ring at a fitting, left behind by fuel seeping and drying over and over
  • A wet spot or outright puddle on the skid plate or the floor beneath the machine
  • Surface cracking, a chalky feel, or a section of hose that has gone stiff instead of springy
  • Bogging under load, surging at steady throttle, or an engine acting starved for fuel with plenty left in the tank

An injected system complicates the visual check. Fuel escaping under pressure often atomizes and evaporates before it can form a drip, so a machine can smell strongly of gasoline while leaving the floor perfectly clean. When your nose and your eyes disagree, believe your nose.

Why the Hose Gives Out in the First Place

Rubber does not fail all at once. Over years of heat cycles from the 500 single, the compounds that keep the wall flexible slowly leave the material, and what was once pliable turns hard and glassy. Frame flex and vibration then work that stiffened surface into fine fissures, usually starting near a clamp or a tight bend where the hose is already under strain.

Climate plays a real part. Machines lived in dry, high-desert air harden noticeably faster, because low humidity pulls moisture from the outer wall and accelerates the process from the outside in. Ethanol-blended fuel comes at the liner from the opposite direction, since alcohol attracts water and any stretch of sitting unused lets that moisture attack the inner surface, leaving gum and softened residue that migrates toward the injector. A hose on a machine this old has been fighting both fronts for a long time.

Tools, Parts, and Handling Gasoline Sensibly

Pull everything together before the first fitting opens:

  • Gloves and eye protection, since gasoline strips skin oils fast and stings badly in the eyes
  • Replacement hose rated for injection pressure in the original inside diameter, not general-purpose carburetor line
  • New clamps to match what you find, plus a quick-disconnect release tool if the tank end uses a locking collar
  • A sealed approved container and a wide drain pan
  • Line-clamping pliers for vent or return hoses you displace along the way
  • Hand tools for the seat and front bodywork, a razor knife, and plenty of rags

Do this work outdoors or with the door fully open and air moving across the floor. Gasoline vapor is heavier than air and settles low, which is exactly where water heater pilots, shop heaters, and battery chargers tend to sit. Shut all of that down before you start, and keep the container capped except when you are actually pouring into it.

Taking the Old Run Off the Machine

Relieve pressure first. Remove the fuel pump fuse or relay from the electrical box, then crank the engine until it stalls out and will not restart. Key off, negative battery cable disconnected, and only then does a wrench touch a fuel fitting. Pull the seat and the bodywork panels needed to see the tank and trace the hose back to the throttle body.

Slide the pan into position and keep a rag wrapped around each joint as you break it, because the line holds residual fuel whether or not the pressure is gone. Move worm-gear or spring clamps well back along the hose before you disturb the connection. Quick-connect couplers release by pressing the tabs evenly and pulling straight; prying at an angle splits plastic that a decade of heat has already made fragile. Where varnish has glued the hose to a barb, slit it lengthwise and peel it away instead of hauling on it.

Trace the routing carefully as it comes out and take photos. With four-wheel drive in the driveline, the supply run passes front differential hardware and extra frame structure that a two-wheel-drive quad never has, and those clearance points and clips are the easiest thing to lose track of once the old hose is in the trash.

Getting the New Line Seated Correctly

Match the replacement to the original length exactly. A hose cut long looks harmless and then chafes against a frame tube or drifts toward exhaust heat. Work each end onto its barb dry, pushing until the hose passes the raised bead and bottoms out. Keep grease, oil, and spray lubricant completely away from the fittings. Any film on a sealing surface hands pressurized gasoline an escape route right under the clamp, and it will find it.

If a hose end fights you, dip it briefly in hot water to soften it. Position new clamps immediately behind the bead, snug them evenly, and stop before you crush the hose wall. A self-locking coupler needs nothing added: push until you hear the click, then tug hard enough to prove it is latched. Route the hose back through every original guide so it sits clear of both the front driveline and hot components.

Confirming the Repair Holds

Reinstall the pump fuse, Reconnect the battery, and turn the key on and off several times without starting. The pump runs and pressurizes the line on each cycle, which is the ideal moment to inspect two dry joints for the first bead of moisture. Wipe both fittings clean, fire the engine, and look again at idle, then once more after several minutes of warm running before the plastics go back on.

Worth remembering on this platform: the filter for the EFI system sits inside the tank as part of the pump module, not inline where you can pull it off the visible hose. New line solves leaks and cracked rubber, but a restricted in-tank filter produces a very similar starved feeling under load, so that is the next thing to investigate if the 2007 Sportsman still hesitates after a clean install.
