When a 2007 Sawtooth starts acting like it is running out of gas with half a tank showing, the fuel hose is one of the first things worth putting hands on. Small-displacement carburetors are sensitive to even modest restriction, and a hose that has been in service since the machine was new has had plenty of time to harden, crack, or gum up internally.
What a Failing Line Feels Like From the Seat
Restriction symptoms follow demand. The engine may idle cleanly and pull acceptably at light throttle, then flatten out when you hold it open, because the hose cannot refill the float bowl as quickly as the engine drains it. Let off, coast a moment, and it comes back — then does the same thing again. That pattern is a fuel delivery signature, not an ignition one.
A leaking line behaves differently. You will smell it before you feel it, usually as a gasoline odor that lingers around the tank cover long after shutdown, and you may find a damp patch under the machine after it has been parked with the petcock open.
The Visual Inspection
- Run the hose through your fingers along its whole length, feeling for stiff glassy sections or soft swollen spots
- Look for fine surface cracking or a chalky gray cast, worst where the hose curves into a fitting
- Check both barbs for dried fuel residue or a ring of caked dust, the signature of ongoing seepage
- Watch for fuel beading at a clamp within a minute or two of opening the petcock
- Inspect for any spot where the hose has been resting against a frame edge or a hot surface
How the Sawtooth Delivers Fuel
This is a carbureted, gravity-fed machine. Fuel exits the tank through a manually operated petcock, drops through a single rubber hose without any pump in the circuit, and enters the carburetor at the float bowl inlet, held by a clamp at each end. Because nothing is pressurized, no relief step is needed before you open a fitting, and closing the petcock genuinely stops the supply.
The Sawtooth is a two-wheel-drive quad, so there is no front differential or driveshaft taking up chassis space. The hose run is short, direct, and easy to reach once the seat and tank cover are off — considerably friendlier than the same job on a four-wheel-drive utility machine.
Why Fuel Hose Deteriorates
Rubber ages on a calendar rather than an odometer. The plasticizers that keep fuel hose flexible slowly leach out, and once enough have gone the wall stiffens and starts fracturing wherever it flexes. Engine heat cycles and chassis vibration both accelerate that, and dry climates dehydrate the rubber from the outside until it feels like conduit.
Ethanol-blended pump gas attacks from the other direction. The alcohol content draws moisture into the fuel and gradually degrades the inner liner, a process that runs fastest when a machine sits unused for months with fuel standing in the hose. Evaporation leaves gum and varnish behind that coat the passage and reduce its diameter. Hard outside, breaking down inside — and often still looking presentable.
Gathering Parts and Setting Up
Collect fuel hose of the correct inside diameter, fresh clamps sized to it, nitrile gloves, safety glasses, a drain pan, a sealed metal or approved fuel container, a flat-blade screwdriver, needle-nose pliers, a small socket set for the seat and cover fasteners, clean rags, and a sharp utility blade.
Then handle the gasoline with genuine care. Vapor is heavier than air and settles into a layer at floor level where it lingers, so an open window well above the ground does nothing useful. Work outdoors or with the overhead door fully open. Extinguish pilot lights, clear grinders and torches from the space, and disconnect the battery negative before you start so a slipped tool cannot arc against the frame. Keep gloves on throughout, and put fuel-wet rags into a sealed metal container rather than a shop bin.
Removal
Shut the petcock and let the engine idle until it stalls so the carburetor runs itself dry. Pull the seat and the plastic tank cover to expose the petcock outlet and the carburetor inlet. Slide the drain pan into position, then open the float bowl drain screw to release what remains in the bowl before you disturb a clamp — that one step contains most of the potential mess.
Slide both clamps back onto the hose body so they stay captive. Twist the hose on each barb to break the varnish bond that has accumulated, then work it off slowly. If an end will not release, slit it lengthwise with the blade and peel it away rather than prying at the fitting; the small carburetor spigot and the petcock outlet both crack under leverage. Note the clips and routing points before the hose is fully out, and save it as a length reference.
Installation and Final Leak Check
Cut the new hose to match the original exactly. A line that is too long sags against a frame tube or drifts toward the header; too short and it tugs at both barbs every time the engine moves on its mounts. Slip the clamps on, then press each end fully onto its fitting until it bottoms against the shoulder.
Install it dry. No grease, no oil, no silicone spray on the fittings — lubricant on a sealing surface gives fuel a route to creep out and can swell the rubber over time. Dip a stubborn end in hot water for a few seconds instead. Position each clamp just behind the raised bead and tighten until the wall bulges slightly, no further, since a crushed clamp cuts the rubber and weeps later. Return the hose to its original clips, clear of exhaust heat and steering travel.
Open the petcock and let gravity fill the hose and float bowl while you watch both joints. Wipe them dry with a clean rag and inspect for beading over the next few minutes. Start the engine and check again at idle, because vibration exposes seepage a static test hides. Run it several minutes, shut it down, and look one final time as it cools. Replace any inline filter fitted along the run while access is open, since a fresh hose feeding a clogged filter still starves the carburetor.
