Fuel hose is the cheapest part on a 2007 Brute Force 650 that can strand you. It also happens to be one of the easiest to replace, provided you understand what caused the old piece to fail and how this machine routes fuel from the tank to its twin carburetors. Here is the whole job, start to finish.

Two Kinds of Damage, One Failed Hose

Fuel line ages from the outside in and the inside out at the same time. Externally, the plasticizers that keep rubber flexible slowly leave the compound, and heat cycling from the 633cc V-twin pushes that along. A hose with no give left cracks where it bends and directly beneath the clamps, and every mile of vibration and frame flex widens those splits. Machines in dry, arid regions get there sooner, because low humidity draws moisture out of the hose wall and leaves the exterior chalky and brittle.

Internally, ethanol-blended pump gas is the aggressor. It attracts and holds moisture against the liner, gradually breaking down the inner surface and releasing fine material that travels toward the carburetors and the small passages inside them. That damage accelerates when fuel sits still, so a Brute Force parked for months at a time with a partial tank wears out plumbing faster than one used regularly. On a machine this age, both processes have been underway for a long while, which is why age matters as much as appearance.

Reading the Warning Signs

The most obvious symptom is a fuel stain or slow drip on the floor after the quad has sat overnight. A gasoline odor lingering around the tank counts as well, even without visible liquid, since a small weep frequently evaporates before it can drip. Flex the hose along its length and look for hairline cracks opening up, a hard glassy texture, or a section that has gone soft and swollen from internal breakdown.

Check every fitting for a crusted ring of dust, which is the residue of fuel seeping and drying over and over at a joint. The engine chips in too: reduced flow through a collapsing hose or air drawn in past a loose connection leans the mixture, producing a bog when you open the throttle, a stumble at steady cruise, or the feeling that the twin is running dry with fuel still in the tank.

How Fuel Reaches Both Cylinders

This model is carbureted, which keeps the procedure simple. A petcock at the tank gives you a positive shut off, and past the valve gravity moves fuel down to the carburetors with no pump anywhere in the system. Nothing is pressurized, so you will not be pulling a fuel pump fuse, cycling a key to bleed pressure, or fighting a self-locking quick-connect coupler. Barbed spigots and clamps make up every connection.

Since the engine is a twin, the hose divides after the petcock to feed both carburetor inlets. Inspect the main run and the branches beyond that junction rather than replacing only the first piece you notice, because leaving one hardened section behind defeats the purpose. Both carburetors have float bowl drain screws, and emptying each bowl into a container before you touch the hose keeps the job clean.

Gear and Ground Rules

  • Nitrile or rubber gloves plus eye protection
  • An approved fuel container and a shallow catch pan
  • Correct diameter replacement hose, bought a bit long so you can trim it
  • A new clamp assortment, since original clamps have long since relaxed
  • Clear tubing for both float bowl drains
  • Flat-blade screwdriver, pliers, a small socket set, and clean rags

The gasoline deserves genuine care. Its vapor is heavier than air, meaning it sinks and pools at floor level where a water heater pilot, a shop heater, or a dropped tool can ignite it, and an open window six feet up does nothing about that. Work outdoors or with the overhead door fully raised, keep an extinguisher within arm's reach, and keep grinding, welding, and open flame out of the space entirely. Spread a spill out to evaporate rather than sealing soaked rags in a closed bin.

Working the Old Hose Free

Shut the petcock, then remove the seat and enough bodywork to see the tank outlet, the full hose run, and both carburetor inlets. Drain each float bowl into your container through the clear tubing and close the screws. Slide the pan under the work area and drape a rag over the first fitting you plan to open, because the hose retains fuel even with the valve closed.

Loosen each clamp and walk it well back along the hose. Rather than pulling the hose straight off, rotate it on the barb to break the varnish bond that has formed over the years; a hard pull stresses the petcock spigot and the carburetor inlets more than parts of this age should be asked to take. If a hose has truly fused itself on, slit it lengthwise with a razor blade and peel it away in halves. This being a four-wheel-drive chassis, the run passes front differential hardware and additional frame crossmembers a two-wheel-drive quad does not carry, so trace the routing and note every clip before the old hose is fully out.

New Hose, New Clamps, Nothing Slippery

Trim each replacement piece to match what you removed. Too much length and the hose chafes on the frame or kinks and restricts flow; too little and it pulls at the fittings constantly. Push every end fully onto its barb until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone create a leak path on a fuel fitting and let the hose migrate off the barb under vibration, so keep all lubricants away from the sealing surfaces. A brief dip in hot water softens a tight end enough to push on by hand.

Set the fresh clamps just behind the raised bead on each fitting and tighten them evenly. Snug is correct; a clamp cranked down until it cuts the rubber creates the exact failure you are trying to avoid. Route the hose back through its original clips so it stays clear of the front driveline, hot surfaces, and cycling suspension components.

The Last Step Before You Ride

Open the petcock and give it a minute or two to fill the line and both float bowls. Wipe every joint with a dry rag and inspect closely under bright light for any bead of fuel. Then start the engine, let it idle for several minutes, and check each connection again while the machine is warm and vibrating, since heat and movement expose a joint that looked perfect while cold. Once everything stays dry through both inspections, reinstall the plastics and seat and the 2007 Brute Force 650 is ready for whatever you throw at it.
