Renewing the Fuel Line on Your 2007 Honda TRX500 Rubicon 4x4

A fuel line is a two–dollar part that can end a ride in the middle of nowhere, and on a 2007 Rubicon it is often the last original piece of rubber left on the machine. Replacing it is not difficult, but the order of operations matters because this Rubicon is fuel injected. Honda's PGM-FI system feeds the 499cc single from an electric pump mounted inside the tank, so the hose you are dealing with is a pressurized line rather than a gravity feed. There is no petcock to flip closed, which means you kill the pressure electrically first and then work the fittings.

Reading the Condition of the Hose

Set aside ten minutes with the engine cold and put hands on the line. Bend it gently along its length: a healthy hose flexes and springs back, while a failing one feels stiff, shows fine surface cracks that open as it bends, or has swelled soft near a barb. Check both fittings for a crust of dirt built up in a ring, which is the fingerprint of fuel weeping out and evaporating over and over again.

A puddle under the frame after the Rubicon has been parked is the clearest verdict of all, though injected machines do not always give you one. Pressurized fuel escaping a pinhole frequently mists off before it reaches the ground, so a persistent gasoline smell around the tank counts as a real symptom even without a wet spot. Add fuel starvation to the list: bogging when you crack the throttle, stumbling while working uphill, and a lean, flat feel at higher rpm all point toward restricted flow or debris coming off a deteriorating liner.

Setting Up the Work Area Properly

Have every item ready before the system is opened:

  • Injection–rated hose in the stock inside diameter, cut long and trimmed to fit
  • New clamps matched to the originals, plus a quick–disconnect release tool if the tank fitting is a locking coupler
  • Line–clamping pliers, which do the job the missing fuel valve would have done
  • Nitrile gloves and eye protection
  • A drain pan and a sealed container rated for gasoline
  • Basic sockets, a short flat blade driver, a sharp blade, and rags

Ventilation is the part of this job that genuinely deserves your attention. Gasoline vapor is heavier than air and settles at floor level, then travels until it reaches a flame or a spark. Water heaters, furnaces, and portable heaters are the usual hazards, and they are typically out of your line of sight while you are focused on a clamp. Work outside or with the door raised all the way, kill anything burning in the building, and keep an extinguisher on the floor beside you. Gloves stay on until the job is done, because fuel is rough on skin with repeated exposure.

Depressurizing, Then Removal

Remove the fuel pump fuse or relay and start the engine, letting it run until it dies from lack of fuel. Switch the key off and pull the negative battery cable so the pump stays inert. Off comes the seat and the plastics over the tank, and then you can trace the hose from the tank outlet to the throttle body and locate every clip that has to release.

Position the drain pan and lay a rag over each fitting before you open it, because a depressurized hose is still full of gasoline. Move worm–gear or spring clamps well back along the rubber before disturbing the joint. Quick–connect couplers release when their tabs are compressed squarely and the fitting is pulled straight off — never at an angle, since aged plastic collars fracture without much provocation. A hose bonded to its barb by varnish yields to a slow quarter–turn twist far better than a hard pull, and one that truly will not move should be slit lengthwise and peeled off the fitting.

As the line comes out, register its path. This is a 4x4 chassis, so the hose navigates front differential hardware and extra frame crossmembers that a two–wheel–drive quad does not carry. Photograph the clips and guides before the last retainer lets go.

The Reason Fuel Hose Wears Out

Understanding the failure mechanism helps you judge when to replace a line rather than wait for a leak. Rubber loses the plasticizers that keep it flexible over the years, and the wall that remains is hard and easily fractured. Heat cycling from the engine and vibration from real work then drive cracks inward from the surface.

Location plays a part. Dry, sun–exposed climates pull moisture out of the hose and harden it years ahead of schedule compared with damp country. From the inside, ethanol–blended fuel does the damage: sitting in the line between rides, its alcohol content absorbs water and gradually degrades the inner liner, occasionally leaving gum or varnish behind. Because the process runs on both surfaces at once, a hose can look serviceable while it is already compromised, which is why a line this old is worth replacing on age alone.

Installation and the Final Leak Test

Cut the new hose to the length of the old piece and no longer. Excess line chafes on a frame tube or wanders toward the exhaust, and a short piece pulls steadily at both fittings. Push each end fully onto its barb until it seats, working dry. Never lubricate a fuel fitting with grease, oil, or silicone; that slick film is exactly what allows pressurized fuel to escape from under a clamp later. Hot water for a few seconds is the only aid a stubborn hose should get.

Set fresh clamps just behind the raised bead at each connection and snug them evenly without deforming the rubber. If the tank end is a self–locking quick–connect, push it home until it clicks and confirm the latch with a firm pull rather than adding a clamp. Route the hose back through its original guides, clear of the front driveline and hot exhaust.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off half a dozen times. Each cycle pressurizes the fresh line so you can inspect both joints while the surrounding area is still dry. Wipe the fittings with a light rag, then start the engine and check again at idle for beading or a darkening ring. After a few minutes of clean idle and a slow lap of the yard, inspect one last time before reinstalling the bodywork. If fuel delivery still feels soft with a leak–free hose in place, remember that the filter on this model rides inside the tank with the pump rather than out on the line, and that assembly is where the search continues.
