How to Replace Fuel Hose on a 2007 Honda TRX500 Foreman FM1 4x4

Start with the fuel system layout, because it drives every decision you make on this job. Your 2007 Foreman 500 FM1 is carbureted, not fuel injected. Gasoline leaves the tank through a petcock valve, travels down a rubber hose under nothing but gravity, and fills the carburetor float bowl. There is no in-tank pump, no pressurized circuit, and no fuse or relay to pull before you begin. Everything you need to control the fuel is that one petcock lever.
Shutting Down and Draining
Rotate the petcock to OFF and disconnect the battery negative terminal. Remove the seat, then pull whatever fender or side panel stands between you and a clear view of both the tank spigot and the carburetor inlet. Slide a drain pan into position beneath the carburetor and back out the float bowl drain screw on the bottom of the bowl.
Letting the bowl empty into the pan before disturbing the hose is the difference between a clean job and a gasoline-soaked glove. Once the flow stops, snug the drain screw lightly closed so you do not forget about it later.
Gasoline Deserves Respect
Even a small drain volume produces a lot of vapor, and that vapor is heavier than air. It sinks, spreads across the floor, and looks for the pilot light on a water heater or the element in a shop heater. Work outdoors when weather allows, and with the overhead door completely open when it does not. Shut down every ignition source in the building, keep nitrile or rubber gloves on since gasoline strips the oils out of your skin, and store the drained fuel in a sealed approved container rather than leaving an open pan sitting out.
What Kills a Fuel Line
The original hose on a 2007 Foreman has absorbed many years of engine heat. Rubber loses plasticizers with every heat cycle, and as the wall hardens it stops flexing and starts fracturing under normal chassis vibration. Bends fail first because that is where the stress lives.
Dry climates compress that timeline. Low ambient humidity draws moisture out of the hose wall and accelerates hardening from the outside. Meanwhile ethanol-blended fuel attacks the liner from within, pulling in water and slowly breaking down the inner surface. When a Foreman sits unused for months with E10 in the line, that softened liner can gum and shed particles that travel directly into the float bowl and clog jets, which is why a new hose sometimes resolves a running complaint you were blaming on the carburetor.
Symptoms to Watch For
- A fuel puddle or damp patch beneath the machine after it has been parked with the petcock open
- A strong gasoline smell around the tank and frame that lingers well after shutdown
- Visible cracking, a split at a bend, or a hard chalky feel when you squeeze the hose
- A dust-caked brown ring at either fitting where fuel has seeped and dried
- Bogging under load, a lean stumble off idle, or the engine acting starved with plenty of fuel in the tank
The driveability symptoms are easy to misdiagnose. A hose that has collapsed internally or a clamp that has relaxed enough to admit air will starve the carburetor without ever dripping on the floor.
Freeing the Hose From Its Fittings
Slide both clamps back along the hose, well clear of the fittings. Old rubber bonds itself to the barbs with fuel varnish, so twist the hose a quarter turn to break that seal before you pull. When a hose refuses to release, slit it lengthwise with a razor blade and peel it away from the spigot — the fitting is worth protecting and the hose is going in the trash regardless.
Before the last end frees up, take a picture of the routing. This is a 4x4 machine, so the hose passes front differential and driveshaft hardware and threads through specific frame clearance points on its way down. Putting the new line back through the same clips keeps it away from the exhaust and away from anything that turns.
Installation and Confirming a Dry Seal
Use the old hose as a length template and cut the new one to match. Extra length works against you: it sags into the frame, rubs itself thin, or kinks at the loop. Slide each end fully onto its barb until it bottoms out against the shoulder. A few seconds in hot water makes stiff new hose supple enough to push on by hand.
Install everything dry. Grease, oil, or silicone on a fitting creates a leak path and lets the hose creep off the barb through repeated heat cycles, so leave those surfaces clean. Set fresh clamps just behind the raised bead on each spigot and tighten evenly, firm without biting into the rubber. Return the hose to its factory clips, clear of the front driveline and the manual shift linkage on this FM1.
Verify the float bowl drain screw is closed, turn the petcock to ON, and let gravity fill the bowl. Wipe both joints dry with a clean rag and watch them for several minutes with the engine off, flashlight in hand, because a gravity-fed leak shows up as a slow film long before it drips. When both connections hold dry, Reconnect the battery and start the engine. Let it reach operating temperature, shift up and down through the gearbox, and inspect the fittings one more time while everything is hot and expanded. Bodywork goes back on last, followed by a short local ride and a final check for fuel odor when you shut it down.
