Fuel hose is the cheapest part on your 2007 Foreman 500 ES and one of the few that can leave you walking. This is a carbureted quad, so the fuel system is refreshingly basic: a tank with a petcock valve, a length of rubber hose, and a carburetor that fills its float bowl by gravity. No fuel pump, no pressurized circuit, and no electronic components in the delivery path. That means the entire replacement comes down to careful hands and a clean install.

Start by Shutting Off the Fuel

Before any tool touches the machine, reach under the left side of the tank and rotate the petcock to OFF. That valve is the whole reason this job is simpler on a carbureted Foreman than on a modern injected quad — there is no pump to depressurize and no need for line-clamping pliers to hold back the flow. Disconnect the battery negative next, then pull the seat and the fender panels that block your view of the tank outlet and carburetor inlet.

Slide a drain pan under the carburetor and loosen the float bowl drain screw on the bottom of the bowl. Letting the bowl empty into the pan first removes most of the gasoline that would otherwise run down your arm during removal. Snug the screw back up once the flow stops.

Working Safely Around Gasoline

This is worth taking seriously even on a small job. Gasoline vapor is heavier than air, so it flows downhill and pools at floor level where furnace pilots, water heaters, and shop heaters live. Work outdoors when you can, and with the door fully open when you cannot. No grinding, welding, or smoking anywhere in the space. Wear nitrile or rubber gloves, since gasoline strips skin oils fast, and keep the fuel you capture in a sealed, approved container rather than an open pan on the bench.

Why the Original Hose Gives Out

A 2007 Foreman has been through many summers of engine heat and many winters of cold soak. Rubber fuel hose loses its plasticizers over that many cycles, and once the wall hardens it stops absorbing vibration and starts cracking instead. The bends take the worst of it, which is why the first visible checking usually appears where the hose curves away from the tank spigot.

Two environmental factors accelerate the decline. Dry, low-humidity air pulls moisture out of the hose wall and hardens it faster than a damp climate does. Meanwhile ethanol-blended pump gas attacks the inner liner, drawing in water and slowly softening and swelling it. When a Foreman sits unused for a season with E10 in the line, gum and loose liner material can migrate downstream into the float bowl and plug the jets.

Symptoms That Point at the Line

Watch for the following on your Foreman:

  • A gasoline puddle or damp spot beneath the machine after it has been parked with the petcock open
  • A strong fuel smell around the tank and frame with no obvious source
  • Visible cracking, splits at the bends, or a hardened chalky texture along the hose
  • A brown, dust-covered ring at either fitting where fuel has seeped and dried
  • Bogging under load, a lean-feeling stumble off idle, or the engine acting starved with plenty of fuel aboard

Fuel starvation symptoms matter as much as visible damage. A hose that has collapsed internally or is drawing air at a loose clamp restricts flow to the carburetor even when nothing drips on the floor.

Removal and Then Installation

With the bowl drained, slide both clamps back along the hose away from the fittings. Twist the hose gently on each barb to break the varnish bond before pulling — a straight yank on hardened rubber can bend or crack a spigot. If the hose has fused itself in place, slit it lengthwise with a razor blade and peel it off. Photograph the routing before the last end releases. On this 4x4 model the line runs past front differential and driveshaft hardware, and it needs to go back through exactly the same clips and clearance points to stay away from moving and hot parts.

Use the old hose as a cutting template for the new one. Matching the length precisely is important; extra slack sags into the frame, chafes through, or wanders toward the exhaust. Push each end fully onto its barb until it seats against the shoulder. Warm the hose ends in hot water if they resist, but keep the fittings absolutely dry — no grease, no oil, no silicone. Lubricant on a sealing surface creates a leak path and lets the hose walk off the barb as it heats and cools.

Position new clamps just behind the raised bead on each fitting and tighten them evenly. Snug and secure is the goal, not crushed. Seat the hose into its original guides, keeping clearance from the front driveline, and on this electric shift model route it clear of the shift control wiring near the engine case.

Leak Check and Wrapping Up

Confirm the float bowl drain screw is tight, then turn the petcock to ON and let the system fill. Wipe both joints dry with a clean rag and watch them for several minutes with the engine still off. Gravity-fed leaks announce themselves as a slowly spreading damp film rather than a fast drip, so give it time and look with a flashlight.

Once both fittings hold dry, Reconnect the battery and fire the Foreman up. Let it idle until it reaches operating temperature, cycle the electric shift up and down through the range, then inspect the connections one final time with everything hot and expanded. Reinstall the fenders and seat, take a short ride nearby, and check for fuel odor when you park. A clean, dry install like this typically outlasts the original hose by a wide margin.
