Fuel Hose Replacement Steps for the 2007 Honda Rincon 680 4x4

There is one step on a 2007 Rincon 680 that cannot be skipped, and it is not the hose swap itself. It is bleeding the fuel pressure out of the system first. This quad runs electronic fuel injection with an in tank pump, and a pressurized line that gets opened carelessly will empty itself on you and everything around you. Handle that correctly and the rest of the job is genuinely easy.

Killing Fuel Pressure the Right Way

Because your Rincon 680 is injected rather than carbureted, it has no manual fuel valve you can simply close. Fuel is pushed from a pump inside the tank to the throttle body, and the circuit holds pressure long after the engine is shut off. To relieve it, remove the fuel pump fuse or relay, then crank the starter for a few seconds until the engine stalls or refuses to fire. Turn the key off and disconnect the negative battery cable so nothing can energize the pump while you have a fitting open. Even after all that, some fuel remains in the hose itself, so plan on catching it rather than assuming the line is empty.

Where Everything Lives on This Machine

The 675cc single is fed by injection, which changes several details from a carbureted utility quad. There is no float bowl drain to empty, the fuel filter lives inside the tank as part of the pump assembly rather than inline on the visible hose, and some connections use a self locking quick connect coupler in place of a clamp. Access starts with the seat and the plastic panels around the tank.

This is also a 4x4 with independent rear suspension, so the frame is busy. A front differential and driveshaft occupy the forward section, and the fuel hose is clipped along a path chosen to keep it well clear of that hardware and of hot exhaust surfaces. The routing matters as much as the hose, so document it before you disturb it.

Tools, Parts, and Air Movement

  • Fuel injection rated hose in the original inside diameter
  • Replacement clamps to match the fittings, plus a quick connect release tool if a locking coupler is present
  • Line clamping pliers, useful on any low pressure section since there is no petcock here
  • Nitrile or rubber gloves and eye protection
  • A drain pan and a sealable metal or fuel rated container
  • Small sockets, a flat blade screwdriver, a sharp utility blade, and a stack of rags

The safety note here is real and specific. Gasoline vapor is heavier than air, so it drifts down and collects along the floor, which is precisely where any spark will find it. Open the door fully and run a fan at ground level moving air outward rather than trusting a window. Shut off appliances with pilot lights in the same space, keep an extinguisher within arm's reach, and cap the recovery container whenever you are not pouring into it.

Removing the Old Line Without Breaking Anything

With pressure relieved and the battery disconnected, slide the drain pan into position and lay a rag over the first fitting you plan to open. Walk each clamp back along the hose before touching the joint so you are not fighting the clamp and dried varnish at the same time. For a quick connect coupler, squeeze the locking tabs evenly and pull straight off — sideways prying snaps aged plastic collars and turns a hose job into a parts order.

Old hose commonly bonds itself to the barb. Twist a quarter turn to break that bond and draw the hose off with steady straight pressure. If it will not release, cut it lengthwise with a blade and peel it away rather than levering on the throttle body or the pump module fitting. As the hose comes free, photograph each clip and note the clearance it held from the front driveline components on this 4x4 layout.

What Wears a Fuel Line Out

Fuel hose fails from age more than mileage. The plasticizers that keep rubber supple slowly migrate out, leaving material that hardens and eventually cracks when flexed. Heat cycles from the engine, ambient temperature swings, sunlight, and ozone all accelerate that. Dry climates are hardest on it: low humidity draws moisture out of the hose wall, leaving a stiff, glassy surface years earlier than in a humid region.

At the same time, ethanol blended gasoline works on the inner liner. Alcohol content absorbs water from the air, and fuel left standing during a long layup begins degrading the hose from within while leaving gum and varnish at the fittings. Signs to watch for include a fuel smell that peaks right after shutdown, a damp stain or puddle beneath the frame, visible cracking or a chalky texture, and an engine that bogs, hesitates, or acts starved for fuel. Remember that a pressurized leak may atomize and evaporate rather than drip, so a strong odor with no puddle still counts as a symptom.

Installing the New Hose and Verifying the Repair

Trim the replacement to the length of the original. Extra hose chafes against the frame or kinks; a short piece keeps constant tension on both barbs. Work each end on dry until it seats fully against the shoulder, dipping stiff rubber in hot water if it resists. Under no circumstances put grease, oil, or silicone on a fuel fitting — lubricant on the sealing surface gives pressurized fuel a route out and lets the hose walk off the barb over time. Set new clamps immediately behind the raised bead and tighten them evenly, firm without cutting into the hose. If a self locking quick connect is used, push until it clicks and then tug hard to confirm the latch engaged; adding a clamp to that style of fitting accomplishes nothing.

Route the hose back through its original clips, then reinstall the pump fuse and Reconnect the battery. Cycle the key on and off several times without starting the engine. Each cycle spins the pump and pressurizes the circuit, which lets you inspect both connections while they are clean and dry. Wipe them and check again, then start the engine and look a third time at idle with the machine vibrating. Take a slow lap, shut down, and give both joints one final inspection before the seat and panels go back on. If fuel delivery still feels soft after a leak free install, the in tank filter and pump module is where to look next.
