Age Is the Main Enemy on a Machine This Old

A 2007 Outlander MAX 800 XT has been in service long enough that its original fuel hose is living well past its useful chemical life, regardless of how many hours are on the meter. Rubber fuel line does not wear out from motion; it breaks down molecularly. The plasticizers that keep fresh hose supple slowly migrate out of the material, and every heat cycle from the Rotax V-twin hastens their departure. Soft rubber turns firm, firm turns brittle, and then routine chassis flex over rough terrain begins carving hairline cracks into the hardened wall.

Where the machine has lived matters enormously. Dry, low-humidity air pulls moisture out of the hose wall and hardens it from the surface inward, so an Outlander that spent its life in arid country will have a noticeably crunchier line than an identical quad from a humid region. Ethanol-blended gasoline works the opposite face of the same hose, drawing water into the fuel and gradually attacking the inner liner. That damage accelerates whenever the machine sits through an off-season with old fuel standing in the system. The combined result is the trap that catches owners of first-generation Outlanders: a hose that still looks acceptable on the outside while shedding material inside toward the injectors.

Confirming the Fuel System on This Model

The 800 XT arrived with electronic fuel injection on the Rotax twin, and that shapes the entire procedure. Nothing on this chassis resembles a petcock, because gravity is not what delivers fuel. An electric pump submerged in the tank pressurizes a feed hose that runs up to the fuel rail, and that pressure lingers in the line long after shutdown. It also means the fuel filter is not sitting inline where you can pinch it off and swap it. On this platform the filter lives inside the tank as part of the pump assembly.

Access is worth a note as well. The MAX frame is stretched for the rear passenger position, and this is a 4x4 machine with a front differential and drive shaft filling the forward frame area. Neither changes what you do, but both mean the hose threads past more clips and clearance points than a short two-wheel-drive quad, so map the run before you disturb it.

What a Dying Line Looks and Smells Like

  • Gasoline odor that hangs around the mid frame after the engine is shut down
  • A damp shadow on the skid plate or a small puddle on the floor after the machine sits with fuel in the tank
  • Fine surface checking, spider cracks, or a chalky bleached texture on the rubber
  • A rigid section of hose that no longer flexes between your fingers
  • Dirt caked in a ring at a fitting, marking repeated seepage and evaporation
  • Bogging under load, a lean stumble at higher rpm, or surging that mimics running low on fuel

Because the system is pressurized, small leaks frequently atomize and evaporate before they can drip. A persistent fuel smell above a clean floor is still a real finding.

Getting Ready: Parts, Tools, and Ventilation

Stage all of it before the first connection comes loose:

  • Fuel-injection rated hose in the correct inside diameter, not general purpose carburetor line
  • New clamps matched to the fittings you find, plus a quick-disconnect release tool if locking couplers are present
  • Line-clamping pliers to pinch off flow, since no shutoff valve exists on this machine
  • Nitrile or rubber gloves and eye protection
  • An approved sealed fuel container and a shallow catch pan
  • Socket set, plastic trim tools, a razor knife, and a pile of clean rags

Gasoline vapor sinks rather than rises, pooling at floor level where ignition sources tend to sit. Push the machine outdoors if you can, or open the door completely and put a fan on the floor moving air out. Shut down anything with a pilot light, unplug chargers, and keep sparks entirely out of the area. Gloves come off dirty, so wash any fuel off your skin promptly rather than letting it soak.

Removing the Old Hose

Relieve the pressure first. Pull the fuel pump fuse, crank the engine until it stalls, switch the key off, and disconnect the battery negative terminal. With the circuit dead, remove the seats and side plastics to reach the tank and the hose running to the fuel rail.

Slide the pan into place and cover each joint with a rag before separating it, because a bled hose still holds fuel. Walk clamps back along the hose instead of fighting them at the fitting. Quick-connect couplers release when both tabs are pressed evenly and the coupler is drawn straight off; angled prying is what cracks plastic that has aged nearly two decades. Where hose has varnished onto a barb, twist to break the bond or slit it lengthwise with a razor and peel it away, protecting the fitting rather than the old hose. Photograph the routing and every retainer before the line is fully out.

Installation and Verification

Cut the new hose to match the length of the piece you removed. Excess length invites chafing on frame tubes and drift toward hot surfaces. Push each end onto its barb dry until it bottoms out completely. Do not apply grease, oil, or silicone anywhere near a fuel fitting; lubricant on a sealing surface gives pressurized fuel a channel to work its way out. If an end resists, a quick dip in hot water softens it enough to slide on. Place clamps just behind the raised bead on each fitting and snug them evenly, firm enough to seal without cutting the rubber. Self-locking quick-connects require no clamp but do require verification, so push until the collar clicks and then tug hard to prove it caught. Reinstall every clip and guide you photographed so the hose stays clear of the front driveline.

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle spins the pump and brings the hose up to pressure, which is the ideal state for finding a joint that is not sealing while everything is still dry. Wipe both connections with a clean rag and look for beading. If they hold, start the engine, inspect at idle, let it run for several minutes, and check once more before buttoning up. Should a fuel delivery problem persist after a leak-free install, remember that filter inside the tank – new hose cannot restore flow through a restricted element.
