Settle the fuel system question first and the rest of this repair unfolds logically. The 2007 Outlander MAX 650 carries a fuel-injected Rotax V-twin, not a carburetor, which means an electric pump module sits inside the tank and pressurizes the line all the way to the throttle body. There is no petcock to close, no float bowl to drain, and pressure remains in the circuit after the key comes out.
Why Injection Changes the Approach
On a carbureted quad the routine is familiar: shut the valve, drain the bowl, pull the hose. This Outlander offers none of those conveniences. You create your own shutoff with line-clamping pliers, and you bleed system pressure deliberately before opening a joint, because otherwise fuel will find you rather than the drain pan.
Parts follow from the same reality. Use hose rated for injection pressure — low-pressure carburetor line balloons and eventually seeps in this service. Also inspect the tank outlet before ordering, since injected Outlanders often terminate in a self-locking quick-connect coupler that releases with tab pressure and needs no clamp at reassembly.
Understanding Why a Line This Old Fails
A hose that has been in service since 2007 has had plenty of time to go hard. New fuel line stays flexible thanks to plasticizers blended into the rubber, and those compounds slowly migrate out. Once the wall stiffens, the heat cycling of the V-twin and the frame flex that comes with real trail work start opening hairline splits, usually at the tightest bend first.
Climate accelerates it. Dry, low-humidity air draws moisture out of the hose and hardens it from the outer surface inward, so machines living in arid country show cracking sooner. Ethanol-blended pump gas attacks from within, pulling water into the fuel and gradually degrading the inner liner, which can soften and shed while the exterior turns brittle. A MAX 650 that spends long stretches parked with fuel standing in the line suffers both at once, and any liner debris moves toward the injectors when the pump next runs.
Symptoms of a Line That Needs Replacing
- A puddle or damp patch on the skid plate or shop floor after the machine has sat
- A gasoline smell around the seat area that persists, strongest in the minutes after shutdown
- Visible cracking, crazing, or a chalky bloom on the hose
- A hardened section that stays rigid rather than springing back when pinched
- The engine bogging under load, running lean, or acting as though fuel is low when the tank says otherwise
- Grit caked into a dried fuel ring at a fitting, a reliable sign of slow weeping
Fuel escaping a pressurized line often atomizes before it can drip, so a smell you cannot trace to a puddle still justifies pulling the bodywork for a close look.
Tools, Materials, and Working Safely with Gasoline
Gather all of it before you start:
- Nitrile or rubber gloves and safety glasses
- Drain pan and a sealed container approved for gasoline
- Injection-rated replacement hose in the factory inside diameter, bought slightly long
- New clamps sized to your fittings, plus a quick-disconnect tool if a locking coupler is present
- Line-clamping pliers to serve as the shutoff this machine does not provide
- Hose cutter or razor, screwdriver, sockets for the seat and side panels, and rags
Gasoline vapor is heavier than air. It sinks, spreads across the floor, and can reach an ignition source well away from where you are working. Do the job outdoors if you can, or with the overhead door raised completely so air moves at ground level rather than above your head. Put out pilot lights, shut off space heaters, unplug battery chargers, keep an extinguisher within reach, and let the V-twin cool fully before you open a fitting.
Depressurizing and Extracting the Old Hose
Pull the fuel pump fuse, crank the starter for a second or two until the engine stalls out, turn the key off, and disconnect the battery negative cable. That sequence takes pressure out of the line and is not a step to skip on an injected machine.
Remove the seat and enough side bodywork to expose the tank outlet, then follow the hose forward so the whole route is clear before anything moves. Position the drain pan and lay a rag over the first joint you open, since a depressurized line still holds a slug of fuel. Slide existing clamps well back along the hose before touching the connection.
A quick-connect coupler releases when you press its tabs squarely and pull straight off — prying at an angle snaps collars that have grown brittle over the years. On a barbed fitting, twist the hose gently to break the varnish bond. If it refuses to release, slit the old line lengthwise with a razor and peel it away instead of putting force on the fitting.
Routing, Installation, and the Final Leak Check
Take note of the path as the old line comes out. The MAX chassis is stretched to accommodate the second seat, which lengthens the run and adds retaining clips, and the 4x4 driveline puts front differential hardware and extra frame crossmembers in the way that a two-wheel-drive quad does not have. Photograph each clip and pass-through before the hose is fully free.
Cut the replacement to exactly the length you removed. Long hose chafes on frame tubes or catches on hardware, while a short piece keeps constant tension on both fittings. Push each end onto its barb dry until it bottoms out. Keep grease, oil, and silicone away from these connections entirely — lubricant on a sealing surface gives pressurized fuel a path to creep out past a hose that appears properly fitted. Dip a stiff end in hot water for a few seconds and it will slide home.
Set new clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without cutting into the rubber. Where a self-locking quick-connect is used, push until it clicks and then tug hard to confirm the latch caught; that fitting takes no clamp. Return the hose to its original clips so it stays clear of exhaust heat and the front driveline.
To verify, reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking so the pump pressurizes the line while the area is dry. Inspect both joints, wipe them, and inspect again. Start the engine, check at idle, and check once more after several minutes of warm running before reassembling the panels & seat. Bear in mind as well that the filter on this injected Outlander lives inside the tank with the pump rather than inline on the visible hose, so a fuel delivery complaint that outlasts a clean hose swap belongs to that module instead.
