The 2007 Outlander MAX 500 XT runs a fuel-injected Rotax 500 V-twin, which means the hose you are about to replace carries pressurized fuel from an in-tank pump rather than trickling down to a carburetor by gravity. Show up with generic hose and a screwdriver and you will make a mess. Show up prepared and it is a straightforward afternoon.

Parts and Tools Worth Having Ready

  • Fuel hose rated for injection pressure, cut from stock that matches the original inside diameter
  • New clamps in the correct style, or a release tool if your XT uses a locking quick-connect at the tank outlet
  • Line-clamping pliers, since a fuel-injected Outlander has no petcock to shut off flow
  • Nitrile gloves and eye protection
  • A sealed fuel-rated container and a shallow catch pan
  • A razor blade, a small flat-blade screwdriver, and sockets for the seat, racks, and side panels
  • More clean rags than you think you need

On the safety side, treat gasoline vapor with real respect. It is heavier than air, it collects at floor level, and it ignites from sources you would not think twice about. Roll the machine outside or open the shop up so air moves across the floor, kill any pilot light or space heater in the building, and keep an extinguisher within reach rather than in the next room.

Understanding This Machine's Fuel Path

Before pulling anything apart, get clear on what you are working with. On the MAX 500 XT the pump and the fuel filter both live inside the tank as a single module. Fuel leaves the tank under pressure, travels through a single supply hose, and arrives at the throttle body feeding the V-twin. There is no fuel tap under the tank and no serviceable inline filter hanging in the open, so anything you find on the visible line is hose, clamps, and fittings.

Routing on this two-up chassis runs longer than on a single-seat quad, and because the XT is a selectable 4x4 with a front differential and its associated plumbing and cabling, the hose picks up an extra clearance point or two on its way forward. Trace the whole run with a flashlight before disturbing it.

Why These Hoses Wear Out

Fuel line ages from both surfaces at once. Heat from the V-twin below and constant vibration through the frame drive the plasticizers out of the rubber, leaving a wall that has gone hard and brittle instead of soft and forgiving. Flex a hardened section and you open fine cracks that eventually reach through. Dry climates speed that along, because thin ambient humidity pulls moisture out of the hose and stiffens it faster than a damp coastal environment does.

Ethanol in modern pump gas attacks the inside. Sitting fuel with alcohol in it absorbs water and slowly degrades the inner liner, so the hose softens and sheds material internally while its outer skin keeps getting harder. That is a bad combination on a machine approaching two decades of service, and it is why replacing the line on schedule beats waiting for a failure.

Reading the Symptoms

A hose on its way out usually gives warning. Look and sniff for these:

  • A fuel puddle or wet film under the machine after it has sat
  • A strong gasoline smell around the tank, most obvious right after shutdown
  • Visible cracking, hardening, or swelling anywhere along the hose
  • Grime built up in a ring at a fitting where fuel has seeped and dried
  • The engine bogging, running lean, or behaving like the tank is nearly empty when it is not

An injected machine complicates the puddle test, because pressurized fuel escaping a small crack often vaporizes before it can drip. If your nose says fuel and your eyes say nothing, believe your nose.

Getting the Old Hose Out

Relieve pressure first. Pull the fuel pump fuse, let the engine run until it dies on its own, switch the key off, and disconnect the battery negative terminal. Remove the seat and enough bodywork to reach both ends of the hose comfortably — fighting for access is how fittings get broken.

Position the catch pan and lay a rag over the joint you plan to open first. Even with pressure gone, the hose is full of gasoline. Slide clamps back along the hose before you twist the fitting, and if you meet a self-locking quick-connect, compress the tabs squarely and draw it straight off. Never lever one sideways; the plastic goes brittle with age and snaps.

Expect the old hose to be glued to its barbs by dried fuel residue. Work it loose with a gentle twist, and if it refuses, split it lengthwise with a blade and peel it away. Note every routing clip and rubbing point as it comes free, especially where it passes the front driveline hardware unique to the 4x4 layout.

Fitting the Replacement and Verifying It

Match the new hose to the old one for length, then push each end fully home on its fitting so it seats past the bead. Install it dry. Grease, oil, and silicone all look like they help and all create a leak path under a clamp on a pressurized line. Hot water on the hose end does the same job safely if the fit is tight.

Place fresh clamps just behind the bead and tighten them evenly, firm enough to seal without cutting into the rubber. Quick-connect couplers need no clamp at all, only a positive click and a tug to confirm engagement. Seat the hose back into its original guides so it cannot rest against exhaust or contact a moving driveline component.

Refit the pump fuse, Reconnect the battery, and cycle the key several times without starting. That pressurizes the line and lets you check both joints dry. Wipe each fitting with a light-colored rag and look for staining, then fire the V-twin up and inspect again while it idles and vibrates. Give it several minutes of clean running before the plastics go back on. If fuel delivery still feels soft afterward, remember the filter is inside the tank on this model and is the logical next thing to address.
