A machine approaching two decades of service has original fuel hose that owes you nothing. The 2007 Outlander MAX 500 was built with electronic fuel injection on its Rotax engine, drawing fuel from an electric pump inside the tank. There is no petcock to close, and the line retains pressure after the key is switched off, so the job starts with a deliberate bleed-down rather than a wrench.

What Two Decades Do to a Fuel Hose

The compounds that keep new hose supple are volatile, and steady engine heat drives them out of the rubber over years of use. The wall that remains is rigid rather than elastic, and rigidity is fatal in a component that has to flex with the chassis every time a wheel drops into a rut. Cracks start as microscopic surface checks and work inward from there.

Regional conditions push the process along. In dry climates the hose loses moisture to the surrounding air and hardens from the outside, while ethanol-blended fuel attacks the inner liner by holding water against it. Long idle periods make it worse still, leaving gum and varnish deposits that both narrow the passage and cement the hose to its fittings. On a machine of this vintage, calendar age is a better indicator than appearance.

Symptoms You Should Not Ride Past

  • A fuel smell that persists around the tank after shutdown, when residual pressure is still seeking a way out
  • A stain or a small puddle showing up under the machine after it has sat overnight
  • Hose that feels chalky, stiff, or visibly checked when squeezed, especially near the fittings
  • An engine that bogs under load, hesitates on hard throttle, or acts as if the tank were near empty
  • Dust caked in a band around a fitting, the residue of fuel that keeps weeping and drying

Since this Outlander is injected, a leak on the pressure side may atomize rather than drip. A strong smell with a dry floor is still a real finding.

Tools, Materials, and a Word on Vapor

  • Nitrile gloves and eye protection
  • Drain pan and an approved sealed fuel container
  • Injection-rated hose matched to the original inside diameter and formulated for ethanol-blended fuel
  • New clamps in the correct style, plus a quick-connect release tool if the tank fitting is a locking coupler
  • Line-clamping pliers, since this model has no valve to stop flow
  • Sockets, a trim tool for plastics, and more rags than you think you need

Gasoline vapor sinks. It does not float away out an open window; it spreads across the floor and finds the pilot light on a water heater or the switch on a shop vacuum. Do this work outdoors when possible, and with the garage door wide open when not. Turn off every ignition source in the room first, and get out of any clothing you soak with fuel.

Pulling the Old Line Out

Bleed the system before loosening a fitting. Remove the fuel pump fuse or relay, let the engine run itself out of fuel, switch off the key, and disconnect the battery negative cable. Take off the seat and the side panels to expose the tank outlet and follow the hose forward to the throttle body.

Slide the pan underneath and cover each joint with a rag as you open it, because the hose itself still holds fuel after the pump stops. Push spring clips or worm clamps well back along the hose before working the connection. Quick-connects come apart by squeezing the tabs and pulling straight out; sideways prying breaks collars that have been heat cycling since this machine was new. At the barbs, break the varnish bond with a gentle twist, and slit a stubborn hose lengthwise instead of applying force that could distort a fitting.

Installing the New Hose on a Long-Wheelbase 4x4

Photograph the routing before the old hose is fully clear. The MAX chassis is stretched for two riders and this is a four-wheel-drive machine, so the line clears front differential hardware and extra frame structure that a two-wheel-drive quad does not present. Every factory clip and guide should be reused exactly.

Cut the new hose to the original length and add nothing. Excess hose eventually rests against a frame edge or migrates toward exhaust heat. Push each end fully onto its barb until it bottoms, dry — grease, oil, and silicone all create a slick channel for pressurized fuel to escape, so they stay off the fittings entirely. Hot water for a few seconds softens an end that resists. Position new clamps just behind the raised bead on each barb and tighten them evenly without cutting into the hose. Where a self-locking coupler is used at the tank, press until it clicks and verify with a tug; a clamp adds nothing there.

Confirming the Job Before the Panels Go On

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle pressurizes the line so you can inspect both joints while everything is dry. Wipe them with a clean rag and look for the faintest beading. Start the engine, inspect again at idle, and take a last look once the machine is warm and the hose has expanded with heat.

Finally, remember where the filter lives on this system. It is part of the pump module inside the tank rather than an inline element you can reach on the hose run. If your Outlander MAX 500 still feels starved for fuel after a clean, leak-free hose replacement, the in-tank assembly is where the investigation continues.
