Fuel Line Replacement on the 2007 Can-Am Outlander MAX 400 XT

The XT package on a 2007 Outlander MAX 400 adds hardware that makes the machine more useful without changing what lives under the seat. Whatever the trim, the fuel plumbing on a quad this age has earned a hard look, because original hose approaching two decades in service is running on borrowed time no matter how good the rest of the machine feels.

The XT Trim and the Fuel System Underneath

Trim level affects what bolts to the outside of this quad, not how fuel gets to the engine. Underneath, the Rotax 400 single is carbureted and gravity fed: fuel exits the tank through a shutoff valve, travels downhill through the hose, and enters the carburetor with no pump in the circuit. That means shutting off the supply is a matter of turning a valve, and the carburetor's float bowl drain screw gives you a controlled way to empty the bowl. Both hose ends are simple barbs with clamps. This is worth stating plainly because injected Outlanders behave nothing like it — those machines have no valve, keep the supply line pressurized with an electric pump inside the tank, sometimes use self-locking quick-connect couplers instead of clamps, and demand that you pull the pump fuse and stall the engine before opening a fitting. Being a 4x4, this MAX also routes its line past front differential hardware, and the two-up frame stretches the run a bit compared with a single-seat machine.

Symptoms of a Line Going Bad

  • A puddle or damp patch on the ground beneath the quad after it sits, which a gravity system produces readily at low pressure
  • Gasoline smell that lingers around the tank and carburetor and never clears
  • Visible hairline cracks, a chalky surface, or hardened spots you can feel by pinching the hose
  • A crusted, dirt-collecting ring at either fitting, left behind by fuel seeping and evaporating
  • Bogging when the engine is loaded, lean surging at cruise, or stumbles that feel like an empty tank

Any fuel drip near the exhaust or a hot cylinder is enough to park the machine until the hose is replaced, regardless of how well it otherwise runs.

Why Old Hose Cannot Be Trusted

Rubber breaks down chemically from both surfaces at once. Heat cycles off the engine plus long exposure to sun and weather drive the plasticizers out of the compound, and without them the wall grows stiff and can no longer follow chassis flex. Fine checking on the surface deepens into cracks that pass fuel. Dry regions accelerate the process because low humidity keeps pulling moisture out of the material.

From inside, ethanol-blended gasoline holds water in suspension and slowly degrades the liner, softening the bore while the outside turns brittle. Fuel that oxidizes during long idle periods leaves gum behind, which either restricts flow or breaks loose and lodges in the carburetor's small passages. A hose on a machine that sits with fuel in it ages faster than one on a quad that works constantly.

What You Need on Hand

Gather nitrile gloves, eye protection, fuel hose in the correct inside diameter, new clamps or a clamp assortment, a replacement inline filter if the run includes one, a flat-blade screwdriver, sockets for the seat and side panels, an approved sealed fuel container, and plenty of rags. Line-clamping pliers are optional here because the valve handles shutoff, but they help when you want to hold fuel back in one section.

Take ventilation seriously. Gasoline vapor is heavier than air and settles at floor level rather than rising out an overhead window, which puts it exactly where pilot lights and heater intakes sit. Open the door fully or work outdoors, keep your drain container capped except while pouring, and get every flame and spark source out of the area first.

Shutting Down and Disconnecting

Turn the fuel valve to off. Loosen the carburetor float bowl drain screw and let the bowl empty into your container, then leave the screw loosely threaded so it stays with the machine. Remove the seat and whatever panel is in the way of the run from tank to carburetor, and slide a catch pan under the work area.

Photograph the routing and every clip before disturbing it, since the front driveline hardware on this 4x4 creates clearance points that are easy to reroute incorrectly. Slide the clamps back along the hose rather than fighting them at the fittings. Where varnish has bonded the hose to a barb, slit it lengthwise with a razor and peel it away instead of twisting hard, which protects both the valve outlet and the carburetor inlet. Keep a rag under each joint as it comes free.

Making the New Hose Fit Right

Cut the replacement to the same length as the piece you removed. Extra length rubs against frame tubes or wanders toward exhaust heat, and a short piece pulls at both fittings every time the chassis works. Push each end onto its barb dry and seat it fully past the raised bead, softening a stubborn end with a few seconds in hot water if needed. Keep every lubricant off the fittings: grease and oil prevent the rubber from gripping and create the exact channel fuel needs to creep out. Set new clamps just behind the bead on each fitting and tighten them evenly, firm enough to seal but not tight enough to bite into the hose wall. If you are installing an inline filter, follow the flow direction arrow and support the filter so its weight rests on a mount rather than the hose, then thread the finished line through every original clip.

Refilling and Watching for Weeps

Retighten the float bowl drain screw, open the fuel valve, and let gravity refill the line and bowl. Watch both fittings for the first minute, then dry them with a clean rag and look again, because a slow weep stands out on clean rubber and hides on damp rubber. Start the engine, let it idle several minutes, and inspect once more while everything is hot and vibrating. Finish with a slow lap and a final look underneath. One advantage of this carbureted XT over injected models: its filter is an inline piece you can see and change, rather than being buried in the tank with the pump, so a hose and filter together give the fuel path a genuinely fresh start.
