Replacing the Fuel Line on a 2007 Can-Am Outlander MAX 400

The 2007 Outlander MAX 400 is old enough now that original fuel hose is well past the point where it should be trusted. Every one of these machines has spent close to two decades cycling between hot engine bay temperatures and cold storage, and rubber does not survive that indefinitely. The good news is that the fuel system on this quad is about as approachable as they come, and a replacement hose costs a fraction of a tow.

A Gravity Fed System With a Valve

The Rotax 400 single in this MAX is carbureted, which shapes the whole procedure. Fuel leaves the tank through a shutoff valve and travels downhill to the carburetor under nothing but gravity, so your first action is mechanical rather than electrical: rotate the valve closed and the supply stops. That is a luxury owners of later injected Outlanders do not have, since those machines run an electric in-tank pump, hold the line under constant pressure, and require pulling a fuse and bleeding the rail before anything opens. Your carburetor also gives you a float bowl drain screw, which lets you empty the bowl into a container in seconds instead of tipping fuel onto the floor. Fittings here are plain barbs with clamps, not the self-locking quick-connect couplers found on pressurized systems.

What Makes Hose Go Bad

Two processes run in parallel. From the outside, heat from the engine plus sunlight and weather leach the plasticizers out of the rubber, and the wall grows steadily stiffer until it can no longer absorb vibration. That is when surface checking turns into real cracks. Dry, low-humidity climates get there faster, because arid air continually pulls moisture from the hose material.

From the inside, ethanol-blended gasoline holds water against the liner and degrades it, and any gum that forms as fuel oxidizes narrows the bore or works loose and travels downstream. On a carbureted machine that debris lands in tiny carburetor passages; on injected models it heads for injector orifices. Either way, a line that sits full of untouched fuel through a long layup ages far more than one that gets used.

Signs Your Line Is on the Way Out

  • A small puddle or wet patch under the machine after it has been parked, which shows up readily on a gravity system
  • Raw gasoline odor around the tank and carburetor that never quite fades
  • Visible cracking, hardening, or a chalky texture, particularly at the bends
  • A hose that creaks instead of flexing when you pinch it
  • Bogging under load, lean surging, or the engine acting like the tank is nearly empty when it is not

Because gravity feed sits at low pressure, seepage tends to weep and drip visibly, so a puddle here is a more reliable early clue than it would be on a pressurized machine.

Setting Up the Work Area

Collect nitrile gloves, eye protection, fuel hose in the correct inside diameter, a clamp kit or new hose clamps, a flat-blade screwdriver, basic sockets for the seat and side panels, an approved sealed container, and plenty of rags. Line-clamping pliers are optional on a carbureted quad since the valve does the work, but they are handy for holding back the last of the fuel in a short section.

Handle the gasoline properly. Vapor is heavier than air and pools near the floor, so work outside or with the door fully raised rather than counting on an open window overhead. Clear the space of heaters, grinders, and anything with a pilot light, and keep your drain container capped except when pouring.

Draining Down and Removing the Old Hose

Turn the fuel valve to off, then loosen the carburetor float bowl drain screw and let the bowl empty into your container. Remove the seat and whatever side panel is needed to expose the run from tank to carburetor. Photograph the routing first; the 4x4 driveline on this MAX means the hose passes clearance points around front differential hardware that a two-wheel-drive layout would not have, and the longer two-up frame gives the line a bit more distance to travel.

Slide the clamps back along the hose rather than fighting them at the fittings. Old hose frequently varnishes itself onto a barb, in which case slit it lengthwise with a razor blade and peel it off instead of twisting and risking damage to the valve outlet or the carburetor inlet. Keep a rag under each joint as it opens.

Routing and Clamping the New Line

Cut the replacement to the same length as what came off. Excess hose kinks or rubs a frame tube, and a short piece pulls on both fittings. Push each end fully onto its barb dry, seating it past the raised bead. Leave the lubricants alone entirely: grease or oil on a sealing surface prevents the rubber from gripping properly and gives fuel a path to creep along. If a fitting is tight, soften the hose end in hot water for a few seconds. Set new clamps behind the bead at each connection and snug them evenly, firm enough to seal without cutting into the rubber, and thread the hose back through every original guide so it stays clear of hot exhaust and the driveline.

Checking for Weeps Before the First Ride

Close the float bowl drain screw, then open the fuel valve and simply watch. Gravity will fill the line and bowl within a minute, and both fittings should stay bone dry. Wipe them with a clean rag and look again, since a slow weep is easier to spot on dry rubber. Start the engine, let it idle a few minutes, and inspect a third time with the engine running and everything warm.

One difference worth noting if you have worked on newer Outlanders: this carbureted MAX 400 typically carries a serviceable inline filter you can see and replace along the hose run, whereas injected models bury the filter inside the tank with the pump. That makes your job easier, and it means a fresh hose plus a fresh inline filter often restores fuel delivery completely.
