A 2007 Outlander 800 XT is well past the point where original fuel hose can be trusted on age alone, and the machine will usually give you warning before it quits. The trick is recognizing the signals, because they are subtle enough that plenty of riders chase ignition or filter problems for a season before checking the rubber.

Signals That Point Straight at the Hose

Smell is the earliest and most reliable clue. This Outlander is fuel injected and holds pressure in the line after the key is off, so even a pinhole that never drips will keep pushing vapor. Raw gasoline hanging around the tank and rear bodywork after a ride deserves a real inspection. Follow that with a close look at both end fittings, watching for a damp sheen or a ring of dirt caked in place by fuel that has seeped and dried repeatedly.

Then evaluate the hose by hand and eye. On a machine approaching two decades, expect fine surface checking, a chalky gray cast where the rubber used to be deep black, and a section that stays flattened where a clamp has been squeezing. Good hose springs back when pinched; tired hose feels like hard tubing. Running symptoms complete the picture, usually as bogging when you load the Rotax 800 twin, a stumble as the throttle opens, or an engine acting starved at higher rpm with plenty of fuel aboard. A puddle on the floor or a wet band on the skid plate after an overnight sit is the last stage and not something to ride away from.

The Fuel System You Are Working With

The 2007 Outlander 800 XT uses electronic fuel injection with the pump inside the fuel tank. There is no petcock anywhere on the machine, so the familiar habit of shutting a valve before opening a line does not exist here. You relieve pressure instead. The pump module carries the filter element internally, which means there is no inline filter canister to swap on the visible hose. Fittings may be self-locking quick-connect couplers rather than simple barbs, and replacement hose must be rated for injection pressure. The XT package brings a winch, hitch, and heavier bumpers that crowd the front of the quad without changing the fuel routing itself.

Why the Rubber Gave Out

Two processes run in parallel. Heat cycling from the V-twin steadily drives plasticizers out of the hose wall, turning flexible rubber stiff and glassy, and once it stops flexing the ordinary movement of a working chassis cracks it. Arid, low-humidity country speeds this up because the surrounding air keeps pulling moisture from the material.

Simultaneously, ethanol-blended gasoline attacks the bore. Alcohol pulls water into the fuel and slowly breaks down the liner, softening and swelling it while releasing fine debris toward the injectors. Extended parked periods make that worse, since standing fuel has time to gum and varnish against a weakening inner wall. The outcome is a hose that has failed in two directions at once, which is why replacement on a machine this age is maintenance rather than repair.

What You Need on Hand

  • Nitrile or rubber gloves and safety glasses, because gasoline strips skin oils fast
  • A shallow drain pan plus a sealed, fuel-rated container
  • Injection-rated hose in the original inside diameter
  • New clamps in the correct style, and a quick-disconnect release tool if your coupler requires one
  • Line-clamping pliers to pinch off a soft section, since there is no valve to close
  • Sockets and drivers for the seat, rack, and side panels, a sharp razor, and clean rags

Handle the fuel with respect. Gasoline vapor is heavier than air and settles along the floor, so work outdoors or with the garage door fully open instead of relying on a window overhead. Shut down heaters and pilot lights, keep sparks out of the space entirely, and let a warm exhaust cool before working around it.

Breaking the Hose Free of Its Barbs

Relieve system pressure first: pull the fuel pump fuse or relay, crank the engine a few seconds until it stalls, switch the key off, then disconnect the battery negative cable. Strip the seat and enough side plastic to expose the tank and the hose run toward the throttle body. Position your pan and keep a rag over each joint as it opens, because a depressurized hose still surrenders a slug of fuel.

Slide clamps well back before disturbing the fitting. A locking coupler wants its tabs pressed squarely and a straight pull; prying sideways snaps collars that have been heat-cycled for many years. Rotate the hose on the barb to break the varnish bond rather than pulling hard, and if an end simply will not let go, slit it lengthwise with a razor and peel it away so the fitting survives. Photograph the routing before the last clip is undone. This is a 4x4, and the front differential along with the extra frame structure around it creates clearance points a two-wheel-drive machine never has, so matching the original path matters.

Installation and the Final Leak Check

Cut the new hose to the original length exactly. Extra slack rubs frame tubes and can wander toward hot exhaust. Push each end fully home on its barb, dry, and keep grease, oil, and silicone completely off every sealing surface, since lubricant is precisely what lets pressurized fuel creep out past a clamp. A few seconds in hot water softens a stubborn end. Set new clamps just behind the raised bead at each fitting and snug them evenly rather than burying them into the rubber. Self-locking quick-connects get pushed until they click and then tugged hard to confirm the latch, with no clamp added. Feed the hose back through every original retainer so it stays clear of the driveline and pipe.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints with a clean rag while the machine is still. Then start the engine, let it idle, and check again with the twin vibrating the chassis. Give it several dry minutes before the bodywork goes back on, and ride close to home the first time out. If delivery still feels soft afterward, the in-tank pump and filter module is the next thing to examine.
