The 2007 Outlander 650 XT has enough age on it now that the original fuel hose is well past its useful life, and the first thing to establish is what kind of fuel system you are opening. Despite its model year, this Rotax V-twin Outlander is fuel injected rather than carbureted, which puts it in a different category from most 2007 era quads.
Yes, This One Is Fuel Injected
There is no petcock under the tank on this XT. Fuel is delivered by an electric pump mounted inside the tank, and the filter is part of that same in-tank module instead of hanging on the line where you can see it. The hose from the tank to the throttle body carries pressure and keeps carrying it after shutdown, so the routine you may know from carbureted machines — close the valve, pull the hose, catch the trickle — does not apply. You disable the pump circuit, bleed the pressure down, then clamp the hose with line-clamping pliers to hold back what is still sitting in the tank.
Where Time Does the Damage
A hose this old has been through hundreds of heat cycles from the 650 twin, and each one leaches a bit more of the plasticizer that keeps rubber flexible. Add years of dry air pulling moisture out of the wall and the hose ends up stiff and glazed, ready to crack the next time the chassis twists hard or a clamp bites into a brittle section.
Ethanol-blended pump gas attacks the inner liner at the same time. Fuel sitting through a long winter absorbs water and slowly degrades that surface, leaving gum and fine particulate to travel downstream. On a machine of this vintage, replacement is justified on age alone even if the outside still looks passable.
The Tells of a Tired Line
Symptoms usually build slowly. Look for a fuel puddle or wet streak beneath the machine after it has sat, a gasoline smell hanging around the tank area, visible cracking or a chalky finish on the hose, and hard sections that no longer spring back when pinched. On the running side, a restricted or weeping line shows up as bogging under throttle, a lean surge, or an engine that behaves as if the tank is nearly dry when it is not. Watch for a dust-caked ring at either fitting too, since dried fuel residue attracts grime and marks a slow seep long before it drips.
Tool Roll and Shop Setup
Take gasoline handling seriously. The vapor is heavier than air and pools at floor level, so open the shop up along the ground or roll the XT outside entirely, and shut off water heaters, space heaters, and anything else with a standing flame. Keep an extinguisher nearby. Then gather:
- Rubber or nitrile gloves and safety glasses
- A shallow drain pan and a sealed container rated for gasoline
- Fuel injection rated hose matched to the original inside diameter
- A new clamp kit in the correct band style, plus line-clamping pliers
- Sockets and drivers for the seat and side panels, a razor blade, and rags
Separating the Hose From Its Fittings
Start by pulling the fuel pump fuse, then crank the engine for a second or two so it consumes the remaining pressure and dies. Turn the ignition off and disconnect the battery negative cable. Remove the seat and enough plastic to reach the tank fitting and the throttle body end.
Push each clamp well back along the hose before you disturb the joint. With the pan under it and a rag wrapped around the fitting, twist the hose to break the varnish bond and then walk it off the barb in small movements. If the tank end uses a self-locking coupler, squeeze the tabs evenly and pull it straight off rather than levering it, because plastic that has been in the weather since 2007 is brittle. Hose that refuses to release should be slit lengthwise with the razor and peeled away.
Record the routing before it is gone. As a 4x4 with the Visco-Lok front differential, this XT threads its line past front driveline hardware and frame structure that a two-wheel-drive quad does not carry, and the winch and bumper hardware that come with the XT trim can further narrow the working room up front. A few photos of the clips and guides save real time on reassembly.
Making the New Connection
Cut the replacement to match the original length exactly, since a long hose sags toward the driveline or rubs a frame edge until it wears through. Push each end onto its barb dry until it bottoms out, warming stiff rubber in hot water if it fights you, and keep grease, oil, and silicone off the fittings completely – lubricant on a sealing surface hands pressurized fuel a way out. Install new clamps just behind the raised bead on each fitting and tighten them evenly. A self-locking quick-connect only needs to be pushed until it clicks and then pulled on to confirm the latch. Seat the hose back into its original retainers, away from exhaust heat.
Before the Winch Sees Work Again
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. The pump primes on each cycle and pressurizes the hose, so a marginal fitting shows itself while the area is clean and dry. Wipe both joints with a light colored rag and check again, then start the twin, let it idle a few minutes, blip the throttle, and inspect a final time before reinstalling bodywork.
One thing to keep in perspective on this machine: the filter lives inside the tank with the pump. If your 650 XT still surges or feels down on power after the new hose is confirmed dry, that assembly is the next reasonable step rather than more work on the plumbing.
