Changing the Fuel Line on a 2006 Yamaha Wolverine 450

When Yamaha introduced the Wolverine 450 for 2006, it brought a liquid-cooled 421cc engine, independent rear suspension, and selectable four-wheel drive to a chassis that still used a manual clutch and a carburetor. That last detail is the one that matters today, because it means the fuel line on this machine is plain rubber hose fed by gravity, and replacing it is a straightforward afternoon job.

What Goes Wrong Inside Old Fuel Hose

Fuel hose is soft when new because of plasticizing compounds mixed into the rubber, and those compounds do not stay in the wall forever. As they migrate out, the hose stiffens and eventually turns glassy. A hose in that state can no longer absorb flex, so vibration from the single cylinder and movement through the chassis begin opening hairline cracks in the surface. Every heat cycle works them a little deeper until one reaches through the wall.

Ethanol-blended pump gas causes the other half of the problem. Alcohol in the fuel attracts moisture and slowly degrades the inner liner, and gasoline left standing through a long off-season leaves varnish and gum inside the hose. In dry, high-desert country the exterior hardening arrives faster still, since low humidity pulls moisture out of the rubber. Add those effects together and a hose approaching twenty years of service is well past due, regardless of how it looks in the daylight.

Establishing the Fuel Setup on This Model

The 2006 Wolverine 450 is carbureted. Fuel leaves the tank through a manual petcock with ON, RESERVE, and OFF, drops through a short rubber hose under gravity, and enters the Mikuni carburetor inlet. Clamps secure each end, and the float bowl at the base of the carburetor has a drain screw you can use to empty it into a container.

None of that line is pressurized, which spares you every step a fuel-injected quad demands. On an injected machine you would pull the pump fuse, crank the engine to bleed residual pressure, and perhaps release a self-locking quick-connect coupler with a special tool, and the fuel filter would live inside the tank where you cannot service it separately. Here the petcock lever is the whole shutoff procedure.

The 450 is a 4x4, and its front differential and front driveshaft occupy real space beneath the engine. The hose route between tank and carburetor stays short and high, so 4WD hardware does not redirect it, but expect less room for your hands and a couple more frame members to reach past than on a two-wheel-drive quad. Being liquid cooled, this machine also has coolant hoses and a radiator in the neighborhood, so take a moment to identify which hose you are actually replacing before you cut anything.

Warning Signs to Take Seriously

  • Gasoline pooling on the skid plate or the floor after the machine has been parked
  • A fuel odor that hangs in the garage long after the engine has cooled
  • Fine cracking or a chalky texture on the hose, most visible when you flex it
  • Hardness under a firm pinch, particularly in the sections that sit under clamps
  • Dried residue rings at either fitting from fuel seeping and evaporating over time
  • Bogging under load, a stumble off idle, or lean surging at steady throttle

Do not wait for a visible leak. When the liner breaks down, a hose can partially collapse or shed particles into the carburetor inlet, starving the engine while the exterior stays dry. Fuel starvation that mimics an empty tank on a half-full one usually traces back to the hose or a plugged filter.

Getting Set Up

Gather gasoline-rated replacement hose in the original inside diameter, two new clamps plus a spare, nitrile gloves, eye protection, an approved fuel container, a shallow drain pan, a flat-blade screwdriver, small pliers, sockets for the seat and body panels, a sharp utility knife, and clean rags.

Ventilation genuinely matters. Gasoline vapor is heavier than air, so it flows down and collects at floor level exactly where you will be kneeling. Work outdoors or with the door fully open rather than relying on a window above head height. Shut down pilot lights and unplug shop heaters that could cycle on unannounced, keep sparks and flame out of the area, disconnect the battery negative cable so no circuit can arc, and let the engine cool completely before you open a fitting.

Detaching the Aged Line

Turn the petcock to OFF and remove the seat and the plastic panel over the tank so both ends of the run are visible. Slide your pan beneath the carburetor, back out the float bowl drain screw, let the bowl drain into your container, and snug the screw back down. Move each clamp back along the hose and clear of its barb.

Give the hose a quarter turn at each fitting to break the varnish bond that has formed between rubber and metal, then pull straight off. Avoid levering sideways with a screwdriver — the petcock spigot will crack before a hardened hose lets go, and that turns a simple job into a much larger one. For an end that has effectively glued itself on, slit the last inch lengthwise with your knife and peel the rubber off the barb. Note the routing and every clip as the old piece comes free, and keep drips away from the front driveline hardware.

Installing the Replacement and Checking for Leaks

Cut the new hose to match the old one exactly. Excess length lets the hose sag toward hot components or chafe on the frame, while a short piece keeps constant tension on both barbs. Push each end fully onto its fitting past the raised bead, working it on completely dry. Grease, oil, and silicone stay off fuel connections without exception; lubricant on the sealing surface gives fuel a route out and can carry contamination into the carburetor. Warm a stubborn end in hot water for thirty seconds instead of forcing it.

Seat the clamps just behind the bead on each fitting and tighten them evenly, firm enough to seal without biting into the wall. Feed the hose through its original guides in a smooth arc with no kinks, then verify clearance from the cylinder, the exhaust, the radiator, and the 4WD components before the plastics go back on.

Open the petcock and let gravity fill the line and bowl. Inspect both fittings for a full minute, wipe them dry, and look again, since dry rubber makes a slow weep obvious. Reconnect the battery, start the engine, and check once more at idle. If an inline filter sits between the petcock and carburetor, replace it while everything is open; a clogged element causes the same lean, bogging behavior as a failing hose and new line will not flush it clean.
