How to Replace a Worn Fuel Line on a 2006 Kodiak 450 4x4

The last year of the original Kodiak 450 platform, the 2006 model, is still a common sight on farms and hunting properties. Machines that have been earning their living that long tend to have original fuel hose still on them, and that hose is now well past the point where it can be trusted. Replacing it costs very little and eliminates one of the more likely reasons a reliable quad suddenly stops being reliable.

Preparing the Bench and the Space

Set yourself up completely before opening a fitting. You want nitrile or rubber gloves, eye protection, an approved gasoline container, a thick stack of shop rags, replacement fuel hose in the correct inside diameter, new clamps sized to the fittings, pliers for spring clips, a flat-blade screwdriver, a small socket set, and a sharp razor knife.

The ventilation part is not a formality. Gasoline vapor is heavier than air, which means it does not float out a high window — it spreads across the floor and lingers there, exactly at the height of pilot lights and battery chargers. Get the garage door all the way open or work outdoors, put a fan low to keep air moving, and clear the area of heaters, chargers, grinders, and open flame. Keep gloves on the whole time, since gasoline strips oils from skin quickly.

Confirming a Carbureted Setup

The 2006 Kodiak 450 uses a carburetor, and this shapes the job in your favor. There is a petcock beneath the left side of the tank with a working off position, the hose to the carburetor runs on gravity with no pressure in it, and both ends are simple barbs secured by clamps. You do not have to pull a fuel pump fuse, bleed a pressurized circuit, or release a locking quick-connect coupler, all of which are mandatory on the fuel-injected utility quads that replaced this generation, since those machines run an in-tank pump and have no shutoff valve.

The float bowl drain screw at the bottom of the carburetor, with its short overflow tube, gives you a tidy way to empty fuel from below the closed petcock. If your petcock routes a thin vacuum hose to the intake, leave that hose connected and out of the way.

Understanding Why the Hose Failed

Rubber fuel hose deteriorates on a calendar. The plasticizers that keep it soft slowly leave the material, and the stiffened tube that remains cannot flex with engine heat cycles or the chassis flexing through ruts, so it cracks at bends and under clamps. Dry desert conditions accelerate the drying, and any machine parked uncovered adds UV exposure and daily temperature swings to the equation.

Ethanol-blended fuel goes to work on the interior. The alcohol content pulls water into the fuel and attacks the hose liner while gasoline that sits unused leaves gum and varnish behind. That varnish bonds the hose to its barbs and sheds flakes toward the carburetor's jets. A hose that looks intact from the outside may already be delaminating inside, which is why age alone justifies the replacement.

Signs You Should Not Ignore

  • Fuel pooled or beaded under the frame after the Kodiak has been parked
  • A persistent gasoline smell near the tank hours after shutdown
  • Visible cracks, crazing, or a hard, crunchy section you can feel by hand
  • Bogging under load, surging at steady speed, or lean running as though the tank were low
  • Dried fuel residue and caked dust at either fitting

Removing the Original Hose

Turn the petcock off and let the engine run until it stalls. Take off the seat and left side panel, slide a drain pan under the carburetor, and open the float bowl drain to capture the remaining fuel. Loosen the clamp at the carburetor end and slide it well back along the hose, then rotate the hose on the barb to break the varnish bond before pulling it straight off.

If a hose refuses to release, slit it lengthwise with the razor and peel it away. Levering on the inlet spigot can crack a fitting worth far more than the hose. Do the same at the petcock. Before the line is fully out, photograph the routing and note each clip — on this 4x4 chassis the hose passes nearer the front differential and driveline hardware and threads through an extra frame clearance point compared to a two-wheel-drive machine, and reproducing that path keeps the new hose away from anything hot or sharp.

Installation and Leak Verification

Cut the new hose to match the original length exactly. Slide each end fully onto its barb, dry, until it seats past the raised bead, and keep grease, oil, and silicone away from the fittings entirely — lubricant on a sealing surface gives fuel a path out and can be carried into the carburetor. Thirty seconds in hot water softens a stubborn hose enough to slide on.

Place fresh clamps just behind the bead at both ends and tighten them evenly, stopping the moment the rubber swells slightly. Overtightening cuts into the hose and produces the next leak. Reseat the line in its original guides, clear of the front driveline and hot cylinder surfaces.

Close the bowl drain, open the petcock, and let the line and float bowl fill. Hold a clean, dry rag at each joint for two or three minutes and study it for wetness, since a rag catches seepage long before it turns into a visible drip. Start the engine, let it idle up to temperature, and check both fittings again while everything is hot and vibrating. Finish with a slow lap of the yard and one more inspection before the plastics go back on. With the panels still off, look over the petcock screen or inline filter as well, because that filter is a serviceable item on this carbureted Kodiak rather than living inside the tank the way it does on fuel-injected models.
