Preparation is most of this job. The actual work of pulling a fuel hose off a 2006 Kodiak 400 4x4 and putting a new one on takes minutes; what separates a clean repair from a gasoline mess is having the right parts on the bench and the right conditions in the shop before you start. Lay the groundwork properly and the rest of it is almost anticlimactic.

Assembling Parts, Tools, and a Safe Space

Here is what belongs on the bench:

  • Nitrile or rubber gloves, plus eye protection
  • A container approved for gasoline and a thick stack of shop rags
  • Replacement fuel hose matched to the original inside diameter
  • Fresh clamps sized to the fittings, and pliers if the originals are spring clips
  • Flat-blade screwdriver, small socket set, and a sharp razor knife

Now the part people skip. Gasoline vapor is heavier than air, so it does not float out a high window — it spreads across the floor and sits there. Work outdoors or with the garage door fully open, and set a fan low to keep air moving. Move water heater pilots, space heaters, battery chargers, and grinders well clear before you break a single fitting, and keep gloves on, because extended skin contact with gasoline is genuinely unpleasant.

How This Kodiak Delivers Fuel

The 2006 Kodiak 400 is a carbureted machine. Fuel exits the tank through a petcock on the left side that has a real off position, travels down a single rubber hose under gravity, and enters the carburetor at a barbed inlet spigot. Clamps hold both ends. There is no fuel pump to disable, no pressure to bleed, and no locking quick-connect fitting to release — all things owners of the later fuel-injected utility Yamahas must handle, since those carry an in-tank pump and no shutoff valve at all.

Your carburetor also gives you a float bowl drain screw with a short overflow tube, and that is the tidy way to empty fuel trapped downstream of the petcock. If a thin vacuum hose runs from your petcock to the intake, leave it alone; it is not involved here.

Age, Climate, and Ethanol

Fuel hose fails for reasons that have nothing to do with how hard you ride. The plasticizers that keep new rubber soft gradually migrate out of the wall, and the stiffened hose that remains cannot flex with the engine's heat cycles or the chassis working over rocks. Cracks form at the bends and beneath the clamps first. Dry climates accelerate the process, and a machine that lives outdoors takes on UV exposure and daily temperature swings on top of that.

Ethanol-blended pump gas attacks from within. Alcohol pulls water into the fuel, which works on the hose liner, and gasoline left standing for months leaves gum and varnish that glues the hose to its barbs and breaks off in particles headed for the carburetor's jets. A line can therefore pass a visual inspection and still be well past its useful life, which is exactly why owners of machines this age replace on schedule rather than on appearance.

Warning Signs to Take Seriously

  • Gasoline pooled or beaded on the floor beneath the frame after the Kodiak has been parked
  • A fuel smell that lingers around the tank long after shutdown
  • Fine cracks, a chalky surface, or a hard section you can feel by pinching the hose
  • Bogging under load, hesitation off idle, or lean running as though the tank were nearly dry
  • A dust-caked ring at a fitting where seeped fuel has dried and collected dirt

Getting the Old Line Out

Close the petcock and let the engine idle until it dies, emptying most of what is downstream. Remove the seat and left side panel, position a drain pan beneath the carburetor, and open the float bowl drain to catch the rest. Loosen the clamp at the carburetor first, slide it back along the hose, and rotate the hose on the barb to break the varnish bond before pulling.

If it resists, slit the hose along its length with the razor and peel it away. Prying against the inlet spigot can crack a fitting that costs many times what the hose does. Repeat at the petcock end. Before the line comes fully free, note or photograph the routing — the 4x4 chassis puts this hose closer to the front differential and driveline hardware and adds a frame clearance point the two-wheel-drive Kodiak does not have, and reproducing that path matters.

New Hose On, Then the Leak Check

Cut the replacement to match the original exactly. Extra length is not harmless; a sagging line finds the cylinder or a sharp frame tab eventually. Push each end fully onto its barb, dry, until it seats past the bead. No grease, no oil, no silicone on the fittings — lubricant undermines the seal and can migrate into the carburetor. A hot water dip softens a stiff hose enough to slide on without help.

Place new clamps just behind the bead on both fittings and tighten them evenly, stopping as soon as the hose swells slightly. Overtightening scores the rubber and starts the next failure. Route the line back through the original guides so it stays away from the front driveline and hot engine surfaces.

Close the bowl drain, open the petcock, and let the carburetor fill. Hold a clean dry rag at each joint for two or three minutes and inspect it for wetness. Then start the engine, let it idle and come up to temperature, and check both connections again while everything is hot and vibrating. Finish with a slow lap around the yard, one more look, and only then reinstall the plastics. Since the panels are already off, inspect the petcock screen or inline filter too — on this carbureted Kodiak that filter sits out where you can reach it, unlike the in-tank arrangement used on injected models.
