How to Put a New Fuel Line on a 2006 Yamaha Grizzly 80 2x4

The fuel system on a 2006 Grizzly 80 2x4 is refreshingly basic, and that works to your advantage. This youth quad is carbureted, fed by gravity from a tank with a manual petcock, and the hose between the two is a short piece of low pressure rubber held on with clamps. There is no pump, no pressurized circuit, and nothing to depressurize. Turn the valve off and the fuel stops, which makes this one of the friendliest fuel jobs on any ATV.
Signs the Hose Needs Attention
Most owners find the problem by smell or by stain. A gasoline odor that will not clear out of the shed, or a damp patch on the floor beneath the machine after it has been sitting, both point directly at the hose or one of its clamps. Slide a clean piece of cardboard under the quad overnight with the petcock on and you will usually see exactly where the drip lands.
Physical inspection is quick on a machine this small. Pinch the hose along its whole length: hard, glassy sections and hairline cracks both mean the rubber is done, and a soft, swollen area right at a fitting means the inner liner has broken down. Watch for a dark ring of dust cemented at a clamp, which is the residue of fuel seeping and drying repeatedly. Engine behavior counts too, since a Grizzly 80 that bogs off idle, runs lean, or acts starved with a full tank may be pulling air through a compromised line.
What Ruins Fuel Hose Over Time
Two things happen at once. On the outside, the rubber sheds the plasticizers that make it flexible, driven off by engine heat, sunlight, and years of hot and cold cycling. Once the wall has hardened, any bend in the hose becomes the spot where it cracks. Dry climates make this arrive early, because low humidity air draws moisture out of the material and stiffens it from the surface inward.
On the inside, ethanol blended fuel breaks down the liner while holding water in suspension. This matters more on a youth machine than most, because a Grizzly 80 often sits idle for long stretches between riders. Gasoline standing in a small tank and a short hose evaporates unevenly and leaves gum and varnish behind, which restricts flow and sends fine debris toward the carburetor jets. A hose that still looks fine can be well along in this process.
Getting Set Up
Have all of it ready before you start:
- Rubber or nitrile gloves and eye protection
- A small drain pan and a sealed container approved for gasoline
- Replacement carburetor fuel hose in the correct inside diameter
- New clamps or a small clamp kit, since reused clamps seldom seal as well
- A razor blade, rags, and a flat blade screwdriver for the float bowl drain
- Hand tools for the seat and front bodywork
The safety part is straightforward but real. Gasoline vapor is heavier than air, so it collects at floor level exactly where you will be kneeling, and a closed shed can build up fumes surprisingly fast even with a tiny fuel tank. Work outside or with the door fully open and a fan low to the ground pushing air away from you. Shut off pilot lights nearby, skip the hot work light, and keep the fuel container capped between pours.
Taking the Old Line Off
Start by turning the petcock to off. With that valve closed, the tank is isolated and the only fuel you have to deal with is what is already downstream. Remove the seat and whatever front panels are needed to expose the tank outlet and the carburetor inlet, and photograph the routing plus any retaining clip before it moves.
Place the pan beneath the carburetor and back out the float bowl drain screw to empty the bowl, then close it. Slide the clamps well back along the hose at both ends. Aged rubber tends to weld itself to the metal barb with varnish, and forcing it means putting real strain on the petcock spigot or the carburetor inlet. Slit the hose lengthwise with a razor and peel it away instead, which costs you nothing and protects both fittings. Note the path the hose took as it comes free, since the two wheel drive layout on this Grizzly gives a short, direct run with no front differential hardware in the way.
Fitting the Replacement and Verifying the Seal
Cut the new hose to match the original length. Too long and it will sag toward the exhaust or snag as the plastics go back on, too short and it will pull constantly against both barbs. Seat each end completely onto its fitting, right up to the shoulder, and install it dry. Do not apply grease, oil, or silicone to a fuel fitting; it interferes with the seal between rubber and barb and can find its way into the carburetor. A quick dip of the hose end in hot water makes a stiff piece flexible enough to push on by hand.
Position fresh clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold without biting into the hose wall. Guide the line back along its original path with a gentle curve, well clear of the exhaust and any moving linkage, and reinstall any clip you removed.
With everything connected, turn the petcock on and simply watch. Gravity will expose a poor joint within a minute or so. Wipe both fittings with a clean dry rag, look again, then start the engine and inspect a third time while it idles. Only when both ends stay completely dry should the bodywork return. If your Grizzly 80 has a small inline filter on the visible hose run, this is the right moment to replace it as well, because new hose will not help a plugged element.
