By 2006 the Big Bear 400 had settled into its role as a hardworking mid-size utility quad, and Yamaha kept the fuel system as basic as it gets: a carburetor, a gravity feed, and a manual petcock at the tank. That means the fuel line on your machine is a single length of rubber hose that any owner with an hour and a screwdriver can replace properly.

Why Fuel Line Has a Service Life

Rubber does not simply wear out from use, it ages chemically. Every heat cycle drives more of the plasticizer content out of the hose wall, and after enough of them the material loses its flexibility and turns glassy. Once that happens, the ordinary vibration of a 4x4 working through rough ground opens hairline splits exactly where the line bends hardest. Owners in dry, low-humidity areas notice this arriving sooner, because arid air keeps drawing moisture out of the outer surface.

Ethanol-blended pump gas does its damage from within. Alcohol pulls water into the fuel, and a line left full through months of inactivity gradually loses its inner liner to that mixture while accumulating gum and varnish. Those deposits reduce the effective bore and settle in the petcock screen, which is why a hose can be starving the carburetor long before a crack appears outside.

Symptoms Worth Acting On

Start with your nose and the floor. A gasoline smell that lingers around the parked machine with the petcock closed, or a damp spot on the concrete beneath the engine, means fuel is escaping somewhere. Next use your hands: healthy hose compresses and rebounds, while a failing piece feels either hard and unyielding or soft and spongy from internal degradation. Look for crazed cracking and chalky patches, especially where the line curves.

Then think about how the 2006 Big Bear has been running. Restricted flow keeps the float bowl from refilling quickly enough, so the engine bogs when you lug it up a grade, hesitates as the throttle opens, or feels lean and flat as though the tank were nearly dry. A crusted ring of dirt at either barb is dried residue from fuel that has been seeping past a tired clamp.

Confirming Carbureted, Not Injected

Your machine's fuel valve is the proof. Because the 2006 Big Bear 400 uses a carburetor, a manual petcock sits at the tank and shutting it off isolates the whole line instantly. Fuel-injected quads have no petcock, keep the line pressurized after shutdown, and require pulling the pump fuse and pinching the hose with clamping pliers before anything comes apart. They also bury the fuel filter inside the tank as part of the pump module, whereas your filtration is a serviceable screen right in the petcock. Knowing which side of that divide you are on determines your entire opening sequence.

Preparation, Supplies, and Fuel Safety

  • Rubber or nitrile gloves plus eye protection
  • An approved fuel container and a shallow catch pan
  • New fuel line in the correct inside diameter, with extra length to trim
  • Replacement clamps, either spring clips or small worm-gear style
  • Flat-blade screwdriver, needle-nose pliers, razor knife, clear drain tube, rags

Take the quad outside or open the shop door completely before you begin. Gasoline vapor is heavier than air, so it sinks and pools at floor level rather than drifting out a window overhead, and that is the layer you will be breathing while kneeling next to the frame. Turn off water heater pilots, put away space heaters, keep grinders and welders out of the space, and wear gloves the entire time since fuel penetrates skin readily.

Out with the Old, In with the New

With the petcock closed, raise the seat and remove the panels blocking the tank outlet and the hose path. Slide the pan into position, then open the float bowl drain screw and let the carburetor empty into your container through the clear tube. Back both clamps off the barbs, then twist the hose to shear the varnish bond instead of pulling on it. A hose that stays stuck gets split lengthwise with the razor and peeled off, which spares the petcock spigot and carburetor inlet from damage. Note the routing before the second end releases — the 4x4 layout wraps the line around front differential hardware and additional frame crossmembers that a 2x4 model does not carry.

Cut the new hose to the original length and push each end onto its barb until it seats past the raised bead. Install it dry. Grease, oil, and silicone all leave a film on the sealing surface that fuel will use as an escape path under the clamp, so keep every lubricant away; hot water for a few seconds is the only assistance a stiff end should get. Fit the fresh clamps just behind the bead at both connections, tighten evenly without crushing the wall, and clip the line into its factory guides clear of exhaust heat and steering movement.

The Final Leak Inspection

Close the drain screw and open the petcock. Because the system is gravity fed, the hose fills immediately and any weak joint reveals itself within a minute. Wipe both fittings with a clean rag, inspect them dry, then start the engine and let it idle several minutes before checking a third time under heat and vibration. Only after the connections stay dry through all three checks should the bodywork go back on. If the 2006 Big Bear still runs lean after a leak-free install, the petcock screen and the carburetor jets are the logical next stops, since neither problem is solved by fresh rubber alone.
